Book excerpt: The effects of environment on fatigue behavior are quite intimately related to such test variables as stress intensity, cyclic frequency, and temperature. The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Tests were conducted in laboratory air with constant amplitude loading, 30 Hz frequency, and R-factor = 0.05. The J.O. King sleeved cold-working process was used with a nominal diametral interference of 0.012 in. Open-hole specimens were tested at 16 KSI, 25 KSI, and 40 KSI remote stress. K calibrations for open cold-worked holes were in agreement with Grandt's linear superposition solution. Pin-loaded cold-worked holes, tested using a 2000 lb load transferred thru a 0.25 in. pin, showed a twenty-fold increase in fatigue life.

In order to minimize the impact fastener holes have on the fatigue behavior of critical aircraft components, many are processed by cold expansion (Cx). Cx imposes a residual compressive stress field around a hole that retards fatigue crack growth (FCG) and increases the fatigue life of the component. In order to take analytical advantage of the Cx process, a "one size fits all" method of reducing the initial flaw size to a minimum of a 0.005 in. (0.127 mm) symmetric corner crack is often employed. This approach leads to predictions that do not represent the physics of crack growth behavior within materials that have been processed using Cx. A physics-based approach was investigated to take analytical advantage of the Cx process. The authors developed an empirical-based factor (?) to characterize the effect of Cx on the FCG behavior within 2024-T351 and 7075-T651 aluminum alloys. This method takes into account the interaction of the fatigue crack and the residual stress field. This ? can be used in FCG analysis to provide an accurate model of the crack growth behavior at Cx holes. In order to develop accurate da/dN versus ?K plots for the Cx configuration, finite element modeling was used to calculate stress intensities along the crack front. By using the fracture-mechanics-based similitude principle, the nonCx and Cx da/dN versus ?K data were compared and ? corrections representing the residual stress field in the body were calculated.

Book excerpt: Axial fatigue tests were performed on a 7075-T6 aluminum alloy in tension-compression and under superimposed positive mean stresses in dry air and in aqueous 0.5N NaCl solution. Both corrosive environments and positive mean stresses resulted in lower fatigue lives but no interaction between these variables was observed. Crack initiation in air occurred at electropolish pits at inclusion/alloy interfaces and propagated primarily in a Stage I (crystallographic) mode. A model for environment assisted cracking is presented which suggests that hydrogen induced cleavage is responsible for the degradation in fatigue properties of this alloy. Book excerpt: An analytical and experimental investigation was conducted to characterize the fracture and cyclic-growth behavior of cracks emanating from various types of fastener holes, such as open, close-tolerance, interference- fit, and cold-worked fastener holes. An analytical approach was developed for estimating stress intensity factors for through cracks emanating from these types of fastener holes. Approximate stress intensity factors for quarter- elliptical cracks emanating from a corner of the same types of fastener holes were derived from corresponding through-crack solutions. Two alloy plates (2219- T851 aluminum and 6Al-4V (ELI) beta annealed titanium) with and without intentional initial flaws were tested under constant amplitude cyclic load and flight-by-flight fighter and bomber spectrum loads. Two initial flaw shapes corresponding to a quarter-circular corner crack and a through-the-thickness crack and three initial crack lengths (small, intermediate and large) were used in the test program. Three levels of cold working and interference and one level of fastener load transfer were included for each alloy. The amount of load transferred through the loaded fastener was maintained uniformly at the level which produced a bearing stress equal to the far-field stress. Correlations between calculated stress intensities and those reduced from fatigue crack growth data were good, except for very small cracks growing from the cold-worked holes. Also, the natural cracks initiated in the fatigue tests were most commonly corner and embedded types whose shapes corresponded quite closely to the quarter- and semi-elliptical shapes used in the analyses.

Book excerpt: The recently developed powder metallurgy (P/M) alloy X7091 (formerly CT91) has strength characteristics similar to ingot metallurgy (I/M) 7000 series alloys. However, its stress corrosion cracking resistance has been reported to be far superior to the conventional ingot-processed alloys. This suggests that P/M alloy X7091 may have far better corrosion fatigue behavior than I/M 7075-T651. Fatigue crack growth rates between 2.5 x 10-8 and 2.5 x 10-6 m/cycle (10-6 and 10-4 in./cycle) were measured for specimens in both the S-T and T-L orientations. In order to determine the effect of environment on the fatigue crack growth rates, tests were conducted in both an innocuous and an aggressive environment (R = 0.5; f = 0.2 Hz). Since it is known that the fatigue crack growth rates of aluminum alloys are sensitive to small amounts of water vapor, gaseous nitrogen with a dew point of -60°C (-75°F) was chosen as the innocuous environment. An aerated 31⁄2% NaCl solution was used as the corrosive environment.

It is used in order to increase fatigue strength in operation and to improve fatigue resistance of precorroded material. The paper deals with the surface integrity of shot-peened high-strength 7075-T651 aluminium alloy. The paper describes the effects of SP treatment by presenting analyses of surface roughness measurement, residual stresses, material bending fatigue resistance, fractographic analysis of fatigued specimens, and electrochemical potentiodynamic testing.

These experiments were conducted at pressures ranging from atmospheric to 5 x 10 to the minus 8th torr. Analysis of the results from the fatigue life experiments indicated that for a given stress level, lower air pressures produced longer fatigue lives. At a pressure of 5 x 10 to the minus 8th torr fatigue lives were 15 or more times as long as at atmospheric pressure. Analysis of the results from the fatigue crack propagation experiments indicated that for small stress intensity factor ranges the fatigue crack propagation rates were up to twice as high at atmospheric pressure as in vacuum. The fracture toughness of 7075-T6 was unaffected by the vacuum environment. Fractographic examination showed that specimens tested in both vacuum and air developed fatigue striations. Considerably more striations developed on specimens tested at atmospheric pressure, however.

The holes were cold worked using the split sleeve technique. The fatigue life improvement achieved by inserting interference fit fasteners in both cold worked and non-cold worked holes was also determined. Fatigue tests were conducted under constant amplitude loading conditions. Additional evaluations were conducted, including determinations of the effects of precracks emanating from the hole (introduced prior to cold working), specimen orientation, and the amount of material reamed from a hole following cold working. Fractographic and metallographic analyses were undertaken to determine typical crack initiation sites. Cold working of fastener holes in 7050-T7451 increased the fatigue life by a factor of up to five, depending upon the specific cold work and fatigue test parameters employed. The insertion of interference fit fasteners also significantly increased fatigue life. Contributions from interference fit fasteners and cold working of holes were synergistic. The introduction of a precrack prior to cold working the hole reduced fatigue life, though precracked material containing a cold worked hole exhibited a greater fatigue life than if the hole had not been cold worked. The optimum amount of material that should be reamed from a hole after split sleeve cold working to give the maximum fatigue life for given test parameters was determined.
