Book excerpt: Using supplementary cementitious materials (SCMs) as a replacement of portland cement is a viable solution to meet the growing infrastructure needs in a sustainable manner. In concrete production today, fly ash is the most commonly used SCM due to its availability and ability to improve fresh and long-term properties of concrete. Despite the benefits that fly ash provides, the replacement level used in construction is limited. This is mainly attributed to extended set times and slow strength development associated with the use of large quantities of fly ash in concrete. Consequently, this limits the use of fly ash in applications where high early strength is required, such as the precast industry. To address this challenge, the first part of this thesis evaluates strategies to improve the early age strength of high-volume fly ash concrete (HVFA) to promote their use in the precast industry. In this thesis, strategies to improve strength of HVFA concrete were summarized based on a literature review. Accordingly, a number of innovative material formulation strategies were developed to achieve high early age strength with HVFA concrete, thus meeting the specifications of the precast industry. The strategies were evaluated with three types of fly ash, including a fresh class F fly ash, a fresh class C fly ash, and a harvested landfilled Class F fly ash. Prior to testing, the fly ashes were characterized according to ASTM C618 test methods to determine their physical properties, chemical properties, and reactivity. Finally, ternary and binary mortar mixtures were designed and tested with fly ash dosages ranging between 40% to 60% and proportions that had the best chance to meet the performance criteria were recommended for precast application. While some strategies evaluated in this study were found to be successful, other strategies failed to meet the target early age strength requirements. Railways allow the transportation of goods and people in a cost effective and sustainable manner. In the United States, most railway tracks use the ballasted track bed design due to their relative advantages when compared to other designs. This includes low investment cost, ease of construction, and good drainage performance. However, there are several disadvantages associated with their use such as ease of deformation, need for frequent maintenance, and poor life expectancy. To address these issues, the second part of this dissertation seeks to develop an insitu technology for reinforcing and stiffening of ballast track beds. This will consist of injecting a grout with appropriate rheology and hardened properties to convert the bottom third of ballast assemblies into portland cement concrete. To allow in situ conversion of ballast beds to hybrid concrete track beds, this study aims to use the technology of preplaced aggregate concrete casting where coarse aggregates are placed in a formwork and cementitious grout is injected to fill the voids. To develop this technology a comprehensive literature review was conducted to understand the mechanism behind ballast deterioration and treatment strategies proposed in literature. In addition, the literature on preplaced aggregate concrete technology was also summarized, and an experimental plan was developed to allow the implementation of this technology in practice. A series of tests were conducted with the aim of understanding the link between aggregate void space and grout rheology on filling ability. This included aggregate characterizations tests, grout fluidity experiments, and bench scale filling experiments. In addition, X-ray CT was used to determine aggregate morphology that will be further used for reconstruction of virtual ballast assemblies and simulation of grout flow experiments via computational fluid dynamics (CFD) modeling. While the modeling parameters are not discussed in this thesis, a qualitative experimental validation was conducted and is discussed. Overall, this thesis proposed innovative strategies that address challenges related to concrete production and railway transportation. The first part of this thesis is directed towards improving the early age strength of HVFA concrete. The successful outcomes of this project will mitigate a currently existing major barrier to HVFA adoption in the precast concrete industry. The second part of this thesis is directed towards developing a rapid and in-situ method for converting ballast track beds into hybrid concrete track beds. This will provide significant benefits to the railway industry by reducing maintenance cost of rails tracks. Additionally, the service life of the railway track will be reduced if this technology is successfully implemented in practice.

Book excerpt: This study was performed to examine the effects of high volumes of Class C fly ash modified by powder activators upon the plastic and hardened properties of concrete. In a companion study, five Missouri area cements and five Class C fly ashes were examined for incompatibilities, with the most and least reactive combinations being scaled up to full scale concrete testing. Two baseline concrete mixtures were examined, the only difference in mixtures being the sources of portland cement and fly ash. Fly ash replacement was examined at 50% and 70% replacement (by total cementitious mass). Three powder activators were used in combination with the cement and fly ash mixtures: 4% gypsum, 10% hydrated lime, and 20% rapid set cement (by mass of fly ash). Gypsum was present in all concrete mixes, with either hydrated lime or rapid set cement acting as an activator in combination with it. Both plastic concrete and hardened concrete properties were examined. The use of powdered activators in combination with fly ash resulted in the concrete exhibiting adequate 28 day strength, stiffer moduli, less drying shrinkage, lower chloride permeability, and improved resistance to freezing and thawing at 50% fly ash replacement when compared to a baseline mix, although the mixture suffered in abrasion resistance and salt scaling resistance. At 70% fly ash replacement, the mixtures performed poorly compared to their baseline counterparts, even with the addition of rapid set cement. The choice of activator primarily affected the early age strength and setting time, with rapid set cement mixtures exhibiting a quicker set and a higher earlier strength than the hydrated lime mixtures, though this did not correspond to improved characteristics in the long term. In applications where early properties are not important, the use of less expensive calcium hydroxide is recommended. In any applications, however, the specific cement and fly ash sources should be examined for possible incompatibilities.

Concrete cures at high temperatures when poured in large volumes due to the autogeneous heat generated by the hydration reactions of cementitious materials. The addition of supplementary cementing materials to concrete reduces the heat of hydration and extends the service life in structures by improving both long term durability and strength. This thesis investigates the effects of early-age curing temperature on the durability and strength of silica fume and fly ash modified concretes. Accelerated test methods were used to measure chloride diffusion in concretes produced with silica fume cement (T10SF) and various levels and types of fly ash replacement. The concrete mix determined to be the most durable with respect to chloride diffusion had 56% of the Type 10SF cement replaced with a moderate-level calcium content fly ash. The use of the Rapid Chloride Permeability Test, (ASTM C 1202, AASHTO T 277) has been widely criticised. Despite a limited data set, good correlation was shown in the results of this research between a two-chamber accelerated chloride migration cell test, and the RCPT.

When sand contents (at constant water and cement contents) were varied, strengths of 38°C cured mortars decreased (−30 to −50 kPa/g of sand added in mixes containing 1370 to 1570 grams of sand) for different cement/fly ash blends. When water contents (at constant sand contents) were varied, strengths varied (−125 to +190 kPa/mL), strengths tending to increase because of paste volume increases with water content. Flow of mortars in both kinds of tests increase nearly linearly with paste volume fractions; the slopes are related by a factor of 0.60 ± 0.04. Accelerated curing at 38°C for tests at 28 days usually yields higher relative strengths than after curing at 23°C for 91 days. Multiple linear regression equations using both kinds of test data are solved at specified flow and strength values to determine proportions and mortar volume yields. This more general performance test ranks fly ashes (or cementitious mixtures) by mortar volume yield at equal flow and strength, and is suggested as a candidate to replace the present Strength Activity Index test.

Its production requires less cement clinker than ordinary Portland cement, facilitating a much needed reduction in the carbon dioxide footprint related to the production of high clinker-containing cement. Research on activation methods is required to overcome the low early age strength and slow strength development in hybrid fly ash cements. In this study the activation of a South African siliceous fly ash (70%) for use along with Portland cement (30%) in a hybrid alkaline binder was investigated. Both chemical (the addition of sodium sulfate) as well as mechanical (milling) activation of fly ash was studied. This type of hybrid product falls outside of the scope of the accepted national standard, SANS 50197, which is adopted from the European standard EN 197, making it very important to understand as much as possible about the behaviour of this type of cement in the expectation of having it accepted by the standards bodies as well as the construction industry. The literature tends to discuss the compressive strength of fly ash-lime systems (calcium hydroxide or calcium oxide) rather than fly ash-cement systems, even though a few studies have been published on hybrid cements. More emphasis is also placed on early age strength development (2 days up to 28 days) as opposed to the evolution of strength over a protracted time of up to a year. This study therefore aims to fill the gap by presenting and discussing compressive strength and characterisation results of hydrated fly ash hybrid cements over an extended curing period of up to a year. This will provide much needed and valuable information required for the production of cementitious products with a low carbon footprint. It has been proven before that chemical activation in the form of sodium sulfate addition and mechanical activation via milling can both be used as effective activation methods for high fly ash containing hybrid cements. It is however not clear what effect the two activation techniques will have on compressive strength development over an extended curing period. Since fly ash chemistry (and to a certain extent cement chemistry) varies globally and even locally, it was imperative to test the effect of these activation techniques and the possible advantages they might present on local materials from South Africa. The results obtained from this study showed that a fly ash hybrid cement containing 70% of a siliceous South African fly ash and 30% ordinary Portland cement, can reach mortar compressive strengths that comply with the national standard prescriptions i.e. a 32.5R (rapid early strength gain) when a combination of chemical (sodium sulfate) and mechanical activation is applied. Characterisation and analytical techniques such as X-ray fluorescence (XRF), X-ray powder diffraction (XRD), Particle size distribution (PSD) analysis, Field emission scanning electron microscopy (FESEM), Thermogravimetric analysis (TGA), Fourier transform infrared spectroscopy (FTIR) and microcalorimetry (heat of hydration) of the raw and hydrated materials proved invaluable to some of the major findings regarding ettringite and pozzolanic reactivity of this study. Not only did the above mentioned activation techniques (especially the combination of chemical and mechanical activation) provide stable ettringite formation, but it also accelerated the pozzolanic reaction between fly ash and cement, which led to an improvement in early age strengths and strength development, resulting in hybrid cements that comply with the EN 197 cement strength requirements.
