Book excerpt: Because of economic impact that results from downtime, aircraft maintenance is an important issue in the aerospace industry. In-service structures will decay over time. Compared to low-cycle loading structures, aerospace structures experience extreme loading conditions, resulting in rapid crack propagation. The research involved in this dissertation concerns development of the initial stages of structural health monitoring (SHM) system that includes a network of ultrasonic testing sensors with artificial intelligence capable of detecting damage before structure failure. A series of experiments examining the feasibility of ultrasonic sensors to detect the initial onset of damage on a composite laminate, similar in structure to that used in aerospace components, was conducted. An artificial neural network (ANN) with the best accuracy was found to be a hybrid of a self-organizing map (SOM) with a feed-forward hidden and output layer. This was used for the single actuator-to-sensor scans on a composite laminate with simulated damage. It was concluded that a decentralized network of sensors was appropriate for such a system. The small four-sensor system was proven to be capable of predicting the presence of damage within a scanning area on a composite laminate, as well as predict the location once damage was detected. The main experimentation for this dissertation involved four ultrasonic sensors operated in a pitch-catch configuration. Simulated damage, verified through experimentation, was placed at various locations in the scanning area of interest. Signals obtained from the ultrasonic sensors were analyzed by a multi-agent system in which each agent describes an ANN. The system was trained to determine damage size. A second multi-agent system was constructed to determine the location of the detected damage. The architecture was similar to the damage-sizing system. Results demonstrated that with the artificial intelligence post-processing of ultrasonic sensors, 95% confidence can be obtained for detecting and locating damage that is 0.375 in. in diameter, which was verified through a bootstrap method. This dissertation validated the initial stages of constructing such a network of ultrasonic sensors. Future research in this area could involve combining the four-sensor network into a larger network of sensors by means of multi-agent processing (i.e., developing scanning regions). The novel method presented here provides the basis for the development of the SHM system for typical aerospace structures.

A critical need for active embedded SHM systems are the sensors and actuators attached to the airframe. Macro-Fiber Composite (MFC) transducers, developed by the NASA Langley Research Center, were utilized in this study to explore SHM techniques and implementation procedures for active structural damage detection. Such imbedded SHM systems will provide enabling technologies to reduce aircraft maintenance costs, improve aircraft availability, and maintain current safety and reliability standards. This study details the many advantages of the MFC transducer over traditional piezoelectric transducers, which include greater performance, flexibility, and durability. A pitch-catch setup was utilized to detect, localize, and characterize damage, using damage detection metrics and methodology developed throughout this thesis. MFC actuators and sensors were then embedded in a complex aerospace structure to transition these SHM techniques and procedures.

It is then important to gain the maximum usage (fatigue life / load levels) of aircraft components most efficiently still ensuring structural integrity at all times. Conventional structural health monitoring systems are typically based on loads and usage monitoring. Together with modern nondestructive damage detection techniques it is possible to safely operate even aged platforms or enable operation of otherwise impossible designs. This goal is achieved by periodic examinations in order to ensure that a structural item is free of damage. However, the dismantling of structures for the purpose of non destructive testing may be very costly, time intensive and sometimes harmful to the surrounding structure itself (accidental damage, unplanned cut-outs for post-inspection, etc.). Therefore, a practical sensor-based damage detection and monitoring system requires integrated, reliable and affordable sensing systems that are needed to avoid disassembly where economically or technically justified. The practicability aspects associated with the introduction of health monitoring sensors to existing and future military platform structures are related with integration aspects and the advantages/disadvantages of permanent installation on board. As an example, such introduction aspects are applied to the Smart Wide area Imaging Sensor System (SWISS) Technology that serves to detect, localize and size material defects with small, highly integrated, weight and volume saving ultrasonic sensors without need to access the damage susceptible area.

While staff in the aviation industry are familiar with metallic structures and how they respond to accidental impacts, pilots, maintenance staff and ground crew may be less familiar with the way in which composite materials respond to impacts, making them less able to recognise and thus detect, a damaged composite structure. This study was performed in order to establish the appearance of surface flaws arising from impact to a polymer composite aircraft structure, and then to determine the relation between detection reliability using visual inspection procedures and the size and shape of surface flaws.
