Book excerpt: The high specific conductivity of graphite fiber/copper matrix (Gr/Cu) composites offers great potential for high heat flux structures operating at elevated temperatures. To determine the feasibility of applying Gr/Cu composites to high heat flux structures, composite plates were fabricated using unidirectional and cross-plied pitch-based P100 graphite fibers in a pure copper matrix. Thermal conductivity of the composites was measured from room temperature to 1073 K, and thermal expansion was measured from room temperature to 1050 K. The longitudinal thermal conductivity, parallel to the fiber direction, was comparable to pure copper. The transverse thermal conductivity, normal to the fiber direction, was less than that of pure copper and decreased with increasing fiber content. The longitudinal thermal expansion decreased with increasing fiber content. The transverse thermal expansion was greater than pure copper and nearly independent of fiber content.

Book excerpt: Two micromechanical models were developed to investigate the thermal expansion of graphite/copper (Gr/Cu) composites. The models incorporate the effects of temperature-dependent material properties, matrix inelasticity, initial residual stresses due to processing history, and nonuniform fiber distribution. The first model is based on the multiple concentric cylinder geometry, with each cylinder treated as a two-phase composite with a characteristic fiber volume fractions. By altering the fiber volume fraction of the individual cylinders, unidirectional composites with radially nonuniform fiber distributions can be investigated using this model. The second model is based on the inelastic lamination theory. By varying the fiber content in the individual laminae, composites with nonuniform fiber distribution in the thickness direction can be investigated. In both models, the properties of the individual regions (cylinders or laminae) are calculated using the method of cells micromechanical model. Classical incremental plasticity theory is used to model the inelastic response of the copper matrix at the microlevel. The models were used to characterize the effects of nonuniform fiber distribution on the thermal expansion of Gr/Cu. These effects were compared to the effects of matrix plasticity, choice of stress-free temperature, and slight fiber misalignment. It was found that the radially nonuniform fiber distribution has little effect on the thermal expansion of Gr/Cu but could become significant for composites with large fiber-matrix transverse CTE and Young's modulus mismatch. The effect of nonuniform fiber distribution in the through-thickness direction of a laminate was more significant, but only approached that of the stress-free temperature for the most extreme cases that include large amounts of bending. Book excerpt: Alloying elements were added to the copper matrix to produce unidirectional carbon-fiber-reinforced copper-matrix composites with different interfacial bonding strengths (IBS). The thermal expansion coefficients of these composites were determined to investigate the influence of the IBS on the thermal expansion behavior at a low temperature range. The results showed that the thermal expansion coefficient (CTE) at low temperatures (elastic region) of the composites was controlled by the IBS. Furthermore, the IBS of the composites was observed to control the thermal stresses in the matrix and, therefore, to affect the temperature of the onset of matrix yielding. However, the relationship between IBS and expansion behavior at a high temperature range (beyond elastic region) for the present carbon-fiber copper composite system cannot be determined because of the influence of matrix strength. Further work is underway to develop a model so as to correlate the IBS with the CTE of the composites under elastic stage, and a suitable composite system is needed to correlate the IBS to the CTE at high temperatures.

Book excerpt: This thesis provides significant evidence to support the hypothesis that Field Assisted Sintering Technology (FAST) can be used as an effective method to develop high performance thermal management materials. The work presented in the theis can be divided into two parts:1) The fabrication of composite material systems 2) The characterization of the composite material systems that have been developed. The material development portion of the thesis focuses on developing copper based composite materials with the objective of improving a specific thermal property or properties. Copper-tungsten composites were developed to produce composite materials with relatively high thermal conductivity and low coefficient of thermal expansion (CTE). FAST proved to be effective in producing materials that had very high density. Copper based material systems were combined with diamond particles were then developed to reduce CTE while improving thermal conductivity compared to the best known commonly used pure metal, copper. It was discovered that a pure copper matrix was not effective to develop quality composite systems due to the poor interface that existed between the matrix and diamond particle. Several approaches were taken to improve the interface. Incorporating low melting temperature materials that would become an in-situ liquid phase showed some effectiveness in improving the interface and thermal conductivity. Unfortunately, the thermal conductivity was not able to be improved due to the lack of chemical reaction between the diamond particles and the matrix. Copper alloys containing zirconium were found to be the best solution to improving the interface. Zr migrated to the interface from the matrix during the sintering process and formed a very thin layer of carbide. Finite element analysis (FEA) was employed to provide further insight into the composite materials. The analysis revals that the thermal conductivity of the alloy matrix changes as a result of the Zr migration from the matrix to the interface. The copper alloy approach was extended to include carbon nanotubes instead of diamond particles. While the Zr migration and carbide formation was also observed, the composites did not show good thermal properties because of agglomerations of the carbon nanotubes. The result was a composite material that had low density due to porosity within the pockets of nanotubes. The porosity was also severely detrimental to the thermal conductivity of the composites.\\ Composite materials made from a combination of pure metals and thermally annealed pyrolytic graphite (TPG) were fabricated as heat spreading materials. The results were characterized using a customized apparatus designed specifically to measure the thermal spreading cabability of a material. The materials containing TPG showed a more uniform heat distribution and lower maximum temperature than their pure metal counterparts. Thermal modelling was carried out via FEA to determine the thermal interface resistance of the composite.
