Book excerpt: In this work, visualized experiments were conducted to reveal the fundamental mechanisms of nucleation and growth using high-pressure foam injection molding (HP-FIM) with and without mold opening (MO) using a real-time in-situ visualization system. Results from both molding methods showed significant differences in nucleation and growth behavior and final foam morphology when different packing pressures were applied. A simulation strategy is proposed to predict the bubble growth profile in both HP-FIM and HP-FIM + MO. The simulation is composed of three main components 1. The Cell model, 2. Material and transport properties which are functions of temperature, pressure, and blowing agent concentration, 3. The Simha-Somcynsky equation of state. Simulation was conducted on both molding methods. The predicted growth profiles for both trials were in quantitative agreement with experimental findings. Sensitivity analysis was also conducted, the resulted growth profiles under different conditions were in qualitative agreement with the literature.

A variety of methods has been developed to produce foams and the development of new, more sophisticated methods is still going on. On the one hand, there are only very few applications where metal foams can be directly employed without further processing. On the other hand, established metal foam production methods have one feature in common, they produce foam and not metal parts containing metal foam. In the majority of cases additional shaping and joining steps are necessary to transform the metal foam into a working functional element. In addition, the cellular structure demands for appropriate joining technologies which are often not yet available or expensive. As a result, the whole processing sequence is in general long and expensive. The logical consequence of the requirement to develop cost-e?ective techniques to produce metal parts with integrated cellular structure is the newly developed process of integral foam molding. Integral foam consists of a solid skin and a c- lular core. This is the fundamental construction principle which is ubiquitous in biological systems, e. g. the human skull, as well as in technical solutions, e. g. sa- wich constructions. The concentration of the material within the skin optimizes the moment of inertia and thus sti?ness and strength.

Book excerpt: This thesis is intended to improve the understanding of foaming behaviors in various foam injection molding processes: structural foam molding, gas counter pressure molding, and gas counter pressure with mold opening. The foaming behavior in foam injection molding is different from foam extrusion in two ways. First, foaming occurs in a confined volume, which consists of a mold, whereas, it occurs in an open environment in foam extrusion. And second, while the foaming behavior in foam extrusion does not change with time once the steady state is reached, foam injection molding is on the other hand, time-dependent. These differences made it very challenging to study the foaming behaviors in foam injection molding. In this thesis, experiments were first conducted in foam extrusion to understand the effects of processing and material parameters on cell nucleation and growth behaviors. Subsequently, the knowledge obtained from the foam extrusion experiments was transferred to the foam injection molding process and the fundamental foaming mechanisms in foam injection molding were developed by conducting extensive experiments. Four processing parameters were mainly studied in this thesis: injection speed, void fraction setting (i.e., shot size), nitrogen content, and gate resistance. The experimental results revealed that the mold pressure profile during the foam injection molding process governed its foaming behaviors. Furthermore, by analyzing the mold pressure profile during the structural foam molding, it was possible to predict the achievable cell density in structural foam molding based on the foam extrusion results. When the gas counter pressure was employed, the analysis of the foaming behavior was relatively easier since the cell nucleation did not occur during the injection stage. However, the cell density that was achieved by using the gas counter pressure was generally lower than that obtained in structural foam molding due to the lower pressure drop rate caused by the use of the gas counter pressure. It was also discovered that the use of mold opening in combination with the gas counter pressure was very effective when uniform cell structure with a high void fraction was desired in addition to class-A surface quality.

This work employed both, discontinuous glass fiber-reinforced thermoplastics and the new microcellular injection molding technology Ku-FizzTM. To study this foaming process and make it a competitive technology for the automotive industry, correlations between processing conditions and the final microstructure need to be available to process and design engineers. The pressure-operating window, its corresponding effect on foam microstructure, and its relation to mechanical properties were studied. It was found that cell nucleation and growth modified the existing fiber microstructure. No modeling techniques are available to predict the foam microstructure of parts foamed with alternatives microcellular injection molding technologies, such as Ku-FizzTM. Therefore, a new approach is presented. First, the microcellular foaming tool in the mold filling simulation software Moldex3D was evaluated by correlating experimental with predicted foam microstructural data. Then, controlled studies were performed to determine correlations between pressures in the Ku-FizzTM hopper unit and measured pressures in the plasticating unit to find an appropriate simulation input. A relationship was found and the models in Moldex3D were updated. The updated model was validated by predicting the foam microstructure in a SCANIA AB truck door panel with a margin of error of less than 20% error.

This is the case of polymeric foams, which may display good structural properties alongside functional characteristics through a complex composition and (micro)structure in which a gas phase is combined with rigid ones, mainly based on nanoparticles, dispersed throughout the polymer matrix. In recent years, there has been an important impulse in the development of nanocomposite foams, extending the concept of nanocomposites to the field of cellular materials. This, alongside developments in new advanced foaming technologies which have allowed the generation of foams with micro, sub-micro, and even nanocellular structures, has extended the applications of more traditional foams in terms of weight reduction, damping, and thermal and/or acoustic insulation to novel possibilities, such as electromagnetic interference (EMI) shielding. This Special Issue, which consists of a total of 22 articles, including one review article written by research groups of experts in the field, considers recent research on novel polymer-based foams in all their aspects: design, composition, processing and fabrication, microstructure, characterization and analysis, applications and service behavior, recycling and reuse, etc.
