Companies that control their distribution channels want to be sure to minimize the amount of repacking that occurs between manufacturing and distribution to the customers. "Each-orders" occur when a company must fulfill an order outside of the ship-pack quantity sent from manufacturing. These "each-orders" incur more distribution handling costs, customer complaints, and more costly freight terms, thereby carrying a high "cost-to-fulfill" number relative to the amount of product sold to customers. This thesis explores two ways to reduce operational costs through adjusting ship-pack delivery. The first is an optimization to change the ship-pack quantity, which results in a savings of around 5% of operational costs annually. The second is an optimization of customer ordering behavior, which results in a savings of around 9% of operational costs annually.

One fundamental operational challenge faced by most online businesses is designing a cost effective distribution network. Based on a fixed number of locations with finite resources, companies strive for finding the cost minimizing formula for fulfilling each customer order while meeting rigorous time constraints. In practice this involves allocating specific geographies to each warehouse and defining the logistic routes serving each customer. In an attempt to address this question, a Mixed Integer Linear Programming model has been developed as a decisionmaking tool for determining the optimal carrier-destination combination at each facility. The resulting algorithm is capable of analyzing thousands of potential shipping lanes and selecting those that minimize overall shipping cost. Based on historical data from customer orders, the model consistently finds an optimal network configuration yielding operational savings on the order of 1.5%. Furthermore, the algorithm can be used to identify near-optimal solutions requiring minor tweaks on the current configuration that produce significant economic gains. This simulation tool can be used on a regular basis to adapt the outbound network to demand fluctuations. However, this phenomenon evinces the existence of a fine trade-off between economic gains and operational feasibility. For that reason, a heuristic for selecting the most robust solution is also proposed.

In the global environment, it is a challenge to accurately measure the impact of a given strategy on logistics costs quickly and efficiently. While much focus has been given to supply chain strategy as a whole, less has been applied to specific implications of packaging fulfillment decisions. The goal of this research is to analyze the cost impact on the global fulfillment supply chain for given packaging strategies. Through the development of a comprehensive logistics model, I attempt to identify cost drivers and sensitivities in the networks and recommend strategies to mitigate adverse impacts. Specifically, this research pertains to the fulfillment of notebook computers and associated accessories at Dell, Inc.; however, the insights can be generalized to any consumer product firm with a variety of products, serving customers in multiple regions of the world. The model development and implementation results indicate that the lowest cost strategy for Dell's current fulfillment supply chain consists of minimizing the system box contents at the factory and fulfilling additional accessories separately in the customer region. Inbound costs are the most significant factor in the total fulfillment logistics cost. Every effort should be made to reduce this cost by minimizing the weight of the system box shipped from the manufacturer. Additionally, it is evident that regional logistics costs in the three major customer markets for Dell: Americas, Europe-Middle East- Africa, and Asia-Pacific-Japan, are not uniformly affected by differences in packaging strategies. These differences are the result of specific cost bases and product demand profiles associated with the regions. Therefore, I recommend evaluating future fulfillment strategies with this model to understand the specific cost impact on individual regions on an ongoing basis.

The ship-packs may be eaches (i.e. individual units), inners (a group of individual units), or cases (a group of inners). The problem that we consider is to determine the ship-pack to use for each stock-keeping-unit. The retailer faces a cost trade-off when choosing the appropriate ship-pack size: shipping in cases may incur lower handling costs in the DC but higher labor and inventory costs at the store. In addition, a larger ship-pack increases the likelihood of product obsolescence especially for products with a short life-cycle. Conversely, shipping in inners and eaches could result in higher labor and handling costs at the DC but lower store costs. We develop a cost model to find the optimal trade-off among these various costs. Our model assumes a two-echelon distribution system that captures the cost elements as functions of the ship-pack size. Next, we implement our cost model for our research partner, a US-based retailer which we call Gamma. We show that optimizing the ship-pack size can reduce Gamma's ship-pack related costs by 9%. Furthermore, we find that for our test samples if Gamma were to renegotiate the ship-pack configurations with its vendors (i.e., the unit quantities for each inner and case), it could achieve a total cost saving of 17% compared to the original ship-pack sizes. This paper extends the literature on ship-pack optimization by developing a practical and integrable model that accounts for the costs associated with product obsolescence. Our cost model provides managers with a ship-pack recommendation system that finds the optimum balance between DC and store costs. Furthermore, our model lends managers a decision tool when negotiating with the retailer's vendors on ship-pack size.

In order to scale with expected continued sales growth, Amazon has been investing heavily in its inbound supply chain, where product is received and allocated to various nodes, with cross-dock facilities, Amazon Robotics fulfillment centers and traditional fulfillment centers constituting a multi-echelon distribution network. In an Amazon Robotics fulfillment center, robotic drives retrieve and deliver portable inventory pods, where product is stowed and picked at fixed stations. Currently, approximately 65% of associate hours within the inbound department are utilized in the direct process of stow, while the other 35% of associate hours in the inbound department are utilized in support of the stow process in tasks such as corrugate removal and product container management. As a result, there is a continued emphasis on improving the efficiency of the nonvalue added tasks utilized in support of the stow process in order to utilize as many hours as possible in the value-added stow process. This thesis proposes a linear optimization-based analysis framework and capital allocation model that can be utilized to determine the investment viability for different automation systems and process improvements, which could improve efficiency and reduce overall cost in the Amazon Robotics fulfillment centers. This is especially the case within those fulfillment centers that are labor constrained. Labor constraints within a fulfillment center result in artificial limits set within Amazon's inventory placement algorithm, changing the origin of the shipment of product(s) to customers, which results in additional outbound transportation cost. This study will uncover unrealized cost-improvement areas by suggesting an inbound conveyance solution that can improve upon the current human-powered inbound system, and provides further areas of investigation for additional improvement. Implementation of the selected automation solution reduces inbound department hours by -3% with a payback period of -0.93 years for the fulfillment center in question, while improving labor-constrained fulfillment center capacity by as much as 1 %, and suggests further areas of investigation that can improve overall cost within the inbound supply chain by over 10%.

Book excerpt: The thesis focuses on the decision of replenishing eaches versus full cases, and in the case of full case replenishment, the optimal rounding logic to use when deciding whether to replenish a full case of a stock-keeping-unit (SKU) or to send zero units. In the most simplistic case of full case replenishment, a retailer will decide to replenish a full case if the order quantity is non-zero. However, a more nuanced approach that replenishes a full case at specific thresholds (i.e. when the order quantity is at least 50% of the full case quantity) can lead to lower end-to-end supply chain costs. The thesis creates a simulation model that uses a base stock model to estimate the resulting inventory productivity of the system and the costs associated with each replenishment policy.
