The applications of the micro-DMFCs require them to have high compactness, high performance, light weight, and long life. The major goal of this research project is to enhance the volumetric power density of direct methanol fuel cells (DMFCs). A performance roadmap has been formulated and showed that patterning the planar membrane electrode assembly (MEA) to 2-D and 3-D corrugated manifolds can greatly increase the power generation with very modest overall volume increases. In this project, different manufacturing processes for patterning MEAs with corrugations have been investigated. A folding process was selected to form 2D triangular corrugations on MEAs for experimental validations of the performance prediction. The experimental results show that the volumetric power densities of the corrugated MEAs have improved by about 25% compared to the planar MEAs, which is lower than the expected performance enhancement. ABAQUS software was used to simulate the manufacturing process and identify the causes of deformations during manufacture. Experimental analysis methods like impedance analysis and 4 point-probes were used to quantify the performance loss and microstructure alteration during the forming process. A model was proposed to relate the expected performance of corrugated MEAs to manufacturing process variables. Finally, different stacking configurations and issues related to cell stacking for corrugated MEAs are also investigated.

Performance of micro-fuel cells are closely related to many factors, such as processes of fabrication, designs of flow fields, and operating conditions. In the present research, micro-proton exchange membrane fuel cells (PEMFCs) and micro-direct methanol fuel cells (DMFCs) were systematically investigated from the aspects of structure design, bipolar/end plates (BPs) fabrication, and fuel cells evaluation. In chapter 3, compared with conventional machining and rapid prototyping (RP) technology, microelectromechanical system (MEMS) technology was the practicable method to fabricate the BPs with channels of a few microns width. Experimental and modeling methods were employed to analyze performance of the micro-PEMFC in chapter 4. Contact resistance changed significantly the distribution of overpotential in the micro-PEMFC and decreased the current output. Small dimensions of the micro-channel drastically affected the species transport and resulted in a non-uniform current distribution along channel direction at low cell potential (high current). In chapters 5, four kinds of flow fields, mixed multichannel serpentine with wide channels, single channel serpentine, double channel serpentine, and mixed multichannel serpentine with narrow channels, were applied to micro-PEMFCs. Results suggested that the micro-PEMFC with good performance should use the flow field with a mixed multichannel design and long micro-channels. In chapter 6, the same flow fields were studied in the micro-DMFCs. Concentration and flow rates of methanol solution affected performance of micro-DMFCs. A micro-DMFC with the long and narrow channels needed to take long time to reach the stable stage when an electric load on it was changed. In chapter 7, a passive air-breathing micro-DMFC with low loading of catalysts was developed. Performance of the passive micro-DMFC became poor with the increase in concentration of methanol solution. Power densities of the passive micro-DMFC drastically depended on the current scanning rate. Finally, cobalt phthalocyanine was introduced to platinum catalyst system to improve and optimize the micro-DMFCs. After heat-treatment at 635 oC, CoPc-Pt/C demonstrated good electrocatalytic activity for oxygen reduction reaction (ORR) and high methanol tolerance. However, CoPc-Pt/C heated at 980 oC showed a good electrocatalytic activity for MOR in DMFCs.

A Si-based Micro DMFC was developed and its electrochemical characteristics studied. The peak power density reached 50 mW/sq cm at 60 deg C.A new MEA design was successfully developed to mitigate MeOH crossover without requiring novel membranes. A Micro DMFC was also fabricated by using photochemically etched stainless steel bipolar plates and the performance was improved to achieve a maximum power density of 100 mW/sq cm at 60 deg C and atmospheric pressure. Water crossover through the membrane was found to be a critical issue to limit direct use of high concentration fuel. A solution using the capillary pressure to push water back from the cathode to anode and a thin membrane such as Nafion 112 has been successfully developed. The net water crossover through the membrane was reduced by a factor of five. This paves the way to directly use concentrated fuel on the anode. An 8-cell air-breathing DMFC stack was developed and demonstrated. Cathode flooding was totally avoided using our newly developed water management strategy. It was found that O2 transport in air-breathing operation is sufficient. Results also demonstrated that it is feasible to finally use pure methanol in a completely passive DMFC. Experimental results proved the degassing ability of sandwiched membrane breather to separate CO2 from aqueous methanol fuel stream in the Micro DMFC, and we determined that the bubble breathing feature can take a more active role in the microfluidic management of the whole system. Since the bubble breathing rate can be much faster than condensing rate of vapor bubble, which led to inefficiency of most reported micro bubble pumps, our degassing technique with hydrophobic porous membrane opened a great opportunity for a self-pumping mechanism to circulate the fuel inside Micro DMFC.

This has led to the rise of fuel cells as a popular and effective source of energy in large-scale applications. However, their development for usage in small-scale applications is still in its early stages. Many factors and concerns including, but not limited to, flow chamber geometry, electrode geometry, fuel molarity, fuel flow rate, gas flow rates, and electrode fabrication methods, must be further explored and analyzed. Once this is done, a feasible micro fuel cell capable of replacing current comparable lithium-ion batteries in powering small electronics may be developed. This thesis presents a review of micro direct methanol fuel cells (DMFC's) and discusses how each of the above parameters, as well as others, factor into DMFC performance. Initial iterations of a mathematical model used to predict the performance of a DMFC as a function of various experimental parameters is also discussed. Several of these factors, including fuel molarity and flow rate, were further explored using the presented experimental setup and procedure. From this, it was concluded that a methanol fuel molarity of 1M and a fuel flow rate of 18 ml/hr resulted in the highest power densities. It should be noted that these parameters were independently tested, using constant standard parameters to isolate a single testing parameter. While both the experimental and model results are promising, they are just the beginning of the modeling and experimental testing required to produce a feasible final product. Future research plans include further refining the mathematical model and performing experimental tests to measure power density as a function of electrode geometry and fuel temperature.
