Book excerpt: Abstract: Ultrasonic metal welding is an energy-efficient, fast and clean joining technology without the need of additional filler materials. Single spot ultrasonic metal welding of aluminum to steel sheets using automotive materials has already been investigated. Up to now, further studies to close the gap to application-relevant multi-metal structures with multiple weld spots generated are still missed. In this work, two different spot arrangements are presented, each consisting of two weld spots, joined 0.9 mm thick sheets of wrought aluminum alloy AA6005A-T4 with 1 mm sheets of galvannealed (galvanized and annealed) dual-phase steel HCT980X. An anvil equipped with variable additional clamping punches was used for the first time. The tensile shear forces reached 4076 ± 277 N for parallel connection and 3888 ± 308 N for series connection. Temperature measurements by thermocouples at the interface and through thermal imaging presented peak temperatures above 400 °C at the multi-metal interface. Microscopic investigations of fractured surfaces identified the Zn layer of the steel sheets as the strength-limiting factor. Energy-dispersive X-ray spectroscopy (EDX) indicated intermetallic phases of Fe and Zn in the border areas of the weld spots as well as the separation of the zinc layer from the steel within these areas

This book was released on 2018 with total page pages. Available in PDF, EPUB and Kindle. Book excerpt: Multi-materials vehicle structures, employing light-weight metals such as advanced high strength steels (AHSS), aluminum alloys, can satisfy the ever-increasing requirement of light-weighting and fuel efficiency, as well as maintaining or improving the crash resistance of vehicles. The present research provides a fundamental understanding of the process-microstructure-mechanical properties of resistance and ultrasonic spot welding of light-weight metals. The dissertation consists of three main parts: (1) study of the relationship of process-microstructure-mechanical properties for resistance spot welded two sheets (2T) and complex stack-ups of ultra-high strength grade of AHSS, (2) development of a novel technique, namely Ultrasonic Plus Resistance Spot Welding, for dissimilar metal joining of Al to steel, and (3) investigation of the bonding mechanism of USW of Al by in-situ relative vibration measurement. In the first part, softening in subcritical heat affected zone of resistance spot welded hot-stamped boron steels is investigated by weld microstructure characterization and tempering kinetics of martensite. The local constitutive behavior of the potential failure locations is extracted and incorporated into performance model to investigate its effect on the accuracy of deformation and failure prediction. A major challenge for RSW of complex stack-ups with large thickness ratio is the limited nugget penetration into the thin sheet at the outside of the stack-up. The effect of welding current, electrode force, electrode material/size on nugget formation and the possible ways to improve nugget penetration into the thin sheet are investigated for 3T and 4T stack-ups of AHSS. The second part of the dissertation is focused on the development of a new dissimilar metal joining method, namely ultrasonic plus resistance spot welding (abbreviated as U+RSW) for Al/Steel. The bonding mechanisms have been investigated through numerical simulation to validate the concept. The third and last part of the dissertation is to understand the bonding mechanism in USW. Particularly, the relative motion of the sonotrode, aluminum specimens, and anvil in USW is investigated using an in-situ velocity measurement technique, Photonic Doppler Velocimetry (PDV). The relative motion analysis is correlated to destructive testing results, including lap-shear tensile testing and weld microstructure characterization, to understand and quantify bond formation during USW. In summary, the present research studies the process-microstructure-property relationships of resistance spot welding of AHSS, dissimilar metal welding of Al to steel, and ultrasonic spot welding of Al. An improved fundamental understanding is developed for (1) heat conduction, electric current flow, mechanical stress and deformation, and nugget formation in 2T and complex stack-ups of resistance spot welded ultra-high strength steel, (2) tempering kinetics of martensite and SCHAZ softening, (3) microstructure-specific constitutive behaviors, (4) weldability, intermetallics, and strength of dissimilar metal joint between Al and steel in U+RSW, and (5) bonding mechanism in USW. Such new knowledge is essential to ensure sound multi-materials vehicle structures employing various light-weight metals to satisfy the ever-increasing demand for fuel efficiency and crash resistance.

Available in PDF, EPUB and Kindle. Book excerpt: The fundamental mechanisms of ultrasonic welding and the application of this process to the joining of various heat-resistant materials were investigated. Previous studies which had shown the effects of time, temperature, and clamping force on ultrasonic welds were expanded to include studies of the shear force during welding. Ultrasonic spot welds made in various combinations of heat-resistant alloys generally confirmed the results of previous work with these alloys. Cracks were found at the edges of the spot welds in most of the material combinations studied. The effects of these cracks on weldment properties varied with the material. The presence of a reaction zone, apparently consisting of intermetallic compounds, was apparent in ultrasonic welds made between Ti and stainless steel. These findings indicate that ultrasonic welding is not suitable for the production of aircraft-quality spot welds in heat- resistant and dissimilar metal combinations. It is apparent as a material's hardness increases, and the ratio of tensile strength to yield strength decreases, that weldability by the ultrasonic process decreases.

Book excerpt: The reduction of greenhouse gas emissions—particularly from fossil fuel-powered vehicles and airplanes by means of weight savings and leaner fuel consumption, helps to restrain environmental impacts. In general, for a variety of industries, and specifically in the case of transport, where both weight savings and increased energy efficiency are pursued, the use of metal–polymer multi-material structures has been growing at an increasing and particularly fast pace in recent years. Several manufacturing techniques have been, or are being, developed, with the aim of being used for producing dissimilar materials in cost-efficient manners. This book presents recent developments in the state of the art of advanced additive manufacturing and the joining of metal–polymer multi-material structures in transportation. This publication mainly focuses on the correlations between microstructure, manufacturing process (i.e., AddJoining, adhesive bonding, friction riveting, friction-based staking and friction spot joining) properties, and the mechanical performance of metal–polymer multi-material structures.

Available in PDF, EPUB and Kindle. Book excerpt: Due to its speed, low energy requirements, and the fact that it does not require a pre-drilled hole, the technique of self-piercing riveting (SPR) has been increasingly adopted by many industries as a high-speed mechanical fastening technique for the joining of sheet material components. Self-piercing riveting comprehensively reviews the process, equipment, and corrosion behaviour of self-piercing riveting, and also describes the process of evaluation and modelling of strength of self-piercing riveted joints, quality control methods and non-destructive testing. Part one provides an extensive overview of the properties of self-piercing riveting. Chapters in this section review the mechanical strength, fatigue, and corrosion behaviour of self-piercing riveted joints. The second part of the book outlines the processing and applications of SPRs, and describes the dynamic strength evaluation/crashworthiness of SPRs, and the modelling of strength of self-piercing riveted joints, before going on to discuss the assessment of the suitability of materials for self-piercing riveting. The concluding chapters describe the quality control and non-destructive testing of self-piercing riveted joints, optimization of the strength of self-piercing rivets, and provides an overview of self-piercing rivets in the automotive industry and the applications of self-piercing riveting in automated vehicle construction. Self-piercing riveting is a standard reference for engineers and designers in the aerospace, materials, welding, joining, automotive and white goods industries, as well as manufacturers of metal components for the automotive, aerospace, white goods and building industries. Comprehensively reviews the process, equipment, and corrosion behaviour of self-piercing riveting Describes the process of evaluation and modelling of strength of self-piercing riveted joints, quality control methods and non-destructive testing Provides an overview of quality, optimization, applications and strength evaluations of self-piercing riveting
