Book excerpt: Permanent magnet synchronous machines (PMSMs) are commonly used in transportation applications due to their high efficiency and low mass. Additional benefits can be achieved by integrating power electronics into the machine to form an integrated motor drive (IMD). The PMSM IMD is a candidate for electric aircraft propulsion applications with elevated reliability requirements compared to typical terrestrial applications. IMD reliability can be improved with the incorporation of fault-tolerant (FT) features into the design. A technique for enhancing a motor drive's fault tolerance is to divide it into redundant three-phase channels, enabling continued operation after multiple faults. Maintaining electromagnetic and thermal isolation between three-phase channels is critical to avoid fault propagation. Combining this modularity with the basic IMD results in an integrated modular motor drive (IMMD). Machine power density, module isolation, performance, and reliability tradeoffs are investigated for IMMDs. A promising IMMD configuration with electromagnetic and thermal isolation characteristics has been proposed and evaluated for a four-module IMMD used in a quadrotor aircraft. To enhance the electromagnetic isolation, cavities are introduced into the stator yoke, and the stator tooth tips have been manipulated to minimize electromagnetic interactions between phases while minimizing the negative impact on the machine's power density. Additionally, direct cooling inside the stator slots and placement of insulation provides thermal isolation between phases. A reliability analysis is completed for the four-module IMMD configuration using Markov chain tools. This analysis addresses the major drive-system components, including healthy and faulted stresses. The importance of repairs and the single-point failure rate in determining the complete IMMD's failure rate are highlighted. The analysis is generalized to consider the IMMD's module count and the number of faulted modules. Figures of merit are established to compare FT topologies based on their improved reliability potential measured against their offsetting penalties. The developed isolation concepts are refined during the design and fabrication of a two-module PMSM. Machine parameters and performance were validated experimentally for healthy and faulted conditions. Test results confirm the effectiveness of the new electromagnetic and thermal isolation features, and the ability of the healthy module to continue delivering its pre-fault torque following a fault.

One particular area of interest is multi-phase fault tolerant PMSM drive systems, which are integral to the development of electric traction systems with all-inclusive motors that include sensors, inverter modules, and a cooling system, much like an automobile engine. Furthermore, these designs simplify fault condition maintenance because their independent single-phase structure allows them to be used with replaceable modular inverter units which have one H-bridge for each phase. In order to provide high reliability for the PMSM drive systems, even in a fault condition, simple but effective current control methods are necessary. An interior PMSM configuration with 5 independent phases is presented for electric vehicle (EV) traction and ship propulsion applications along with the proposed design procedure as well as an associated inverter design and current control methods. The proposed design process is verified using finite element analysis (FEA). An existing 5-phase 15-slot 4-pole Interior PMSM was modified to remove the neutral point, thus allowing for independent control of the 5 phases with 5 H-bridge inverters through a fabricated custom-made control board. Bipolar and unipolar switching methods were evaluated and an effective switching method was proposed to drive the motor. Closed loop speed control was implemented using Step VSI control, SPWM control, and hysteresis control methods. Finally, the 5-phase 10-lead PMSM systems were evaluated under the various control methods using simulated and experimental data after fabricating a new inverter interface board with TI floating point DSP, Delfino (F28335). The results suggest that multi-phase fault tolerant PMSM drive systems could play a key role in the future of EV traction and ship propulsion systems. Book excerpt: Permanent magnet (PM) modular motor drives (MMDs) have been recognized as promising candidate motor drive units for electric aircraft propulsion applications due to their high power density, high efficiency, and high level of fault tolerance. A modular motor drive has a modular stator design that consists of a number of multi-phase modules, with each module excited by its own drive. The drive system reliability can be greatly improved by the power stage redundancy introduced by the modular motor drive configuration. However, conventional centralized control is still a potent source of single-point failures that can seriously degrade the MMD's system reliability, requiring the modularization concept to also be implemented in the controls.Heterarchical distributed control has been identified during this research as the preferred control architecture to meet demanding system reliability requirements by offering an independent controller in each module to eliminate single-point failures. In this architecture, the MMD's distributed module controllers operate as equal peers without critical data communications between them in order to avoid cascaded failures. To facilitate distributed control algorithm design and analysis for this heterarchical control architecture, a module-level machine analysis and modeling framework has been developed. This analysis has identified and characterized the key electromagnetic asymmetries in modular machines including intra-module unbalanced inductances and inter-module unbalanced cross-coupled fluxes that are attributable to asymmetric mutual flux couplings within and between the modules, respectively. A generalized complex vector module-level machine model has been proposed for PM MMDs that captures and highlights the asymmetric features that distinguish the modules from conventional machines. It is shown that this developed complex vector model is also compatible with machines with rotor saliencies. Negative sequence current responses are identified that are induced by module-level machine asymmetries. This feature degrades the inter-module independence of MMDs, especially under fault conditions where maximum inter-module independence is desired. A distributed control algorithm with a space vector resonator-based negative sequence harmonic regulator is proposed to implement control-based virtual electromagnetic isolation. With the proposed algorithm, negative sequence responses are rejected to achieve appealingly high levels of drive module independence. A distributed self-sensing algorithm has also been developed during this research program to eliminate single-point failures attributable to the machine's single shaft-mounted position sensor. A distributed current observer/ back-EMF state filter with integrated bandwidth-partitioned observer command feedforward has been developed with virtual electromagnetic isolation features that reject disturbances from other modules on estimated position and speed. A higher level of inter-module independence is achieved in the modular motor drive using the proposed distributed self-sensing algorithm. MMDs with high power densities and high power ratings typically result in high fundamental excitation frequencies at high speeds and limited PWM switching frequencies that often interact to create performance complications. Cross-couplings caused by the PWM latch delay, control update delay, and rotation can significantly degrade the discrete-time control performance of the MMD at high fundamental frequencies. To address this problem, an enhanced discrete-time control framework with manipulated and disturbance input decoupling has been developed, and a direct-synthesized complex vector current regulator has been proposed with an accurate pole-zero cancellation feature to address issues arising from the aforementioned cross-couplings. The proposed discrete-time algorithm has been demonstrated to significantly enhance the MMD's dynamic performance at low control-to-fundamental frequency ratios with values less than 5:1. Experimental evaluation of key features of the proposed distributed current vector control have been carried out using a prototype 200 kW PM modular motor drive system and a low-power PM modular motor drive concept demonstrator unit. Excellent control independence and control coordination in the heterarchical control architecture have been demonstrated under healthy conditions and with various faults based on the proposed distributed control framework and algorithms. The proposed discrete time form of complex vector current regulators has been tested and successfully verified using prototype 200 kW and 1 MW PM modular motor drive systems. The tests have demonstrated excellent dynamic and steady state performance at low control-to-fundamental frequencies ratios as low as 2.5.

The 12-slot 10-pole PM machines with V-type and spoke-type PM layouts were selected as candidate topologies for fault-tolerant PM machine design optimization problems. The combination of 12-slot and 10-pole configuration for PM machines requires a fractional-slot concentrated winding (FSCW) layout, which can lead to especially significant PM losses in such machines. Thus, a hybrid method to compute the PM losses was investigated, which combines computationally efficient finite-element analysis (CE-FEA) with a new analytical formulation for PM eddy-current loss computation in sine-wave current regulated synchronous PM machines. These algorithms were applied to two FSCW PM machines with different circumferential and axial PM block segmentation arrangements. The accuracy of this method was validated by results from 2D and 3D time-stepping FEA. The CE-FEA approach has the capabilities of calculating torque profiles, induced voltage waveforms, d and q-axes inductances, torque angle for maximum torque per ampere load condition, and stator core losses. The implementation techniques for such a method are presented. A combined design optimization method employing design of experiments (DOE) and differential evolution (DE) algorithms was developed. The DOE approaches were used to perform a sensitivity study from which significant independent design variables were selected for the DE design optimization procedure. Two optimization objectives are concurrently considered for minimizing material cost and power losses. The optimization results enabled the systematic comparison of four PM motor topologies: two different V-shape, flat bar-type and spoke-type, respectively. A study of the relative merits of each topology was determined. An automated design optimization method using the CE-FEA and DE algorithms was utilized in the case study of a 12-slot 10-pole PM machine with V-type PM layout. An engineering decision process based on the Pareto-optimal front for two objectives, material cost and losses, is presented together with discussions on the tradeoffs between cost and performance. One optimal design was finally selected and prototyped. A set of experimental tests, including open circuit tests at various speeds and on-load tests under various load and speed conditions, were performed successfully, which validated the findings of this work.

Modular motor drives (MMDs) are the ones that are excellent for fault-tolerance. First, this research focuses on developing cost-effective, high-performance industrial-scale bearingless drives using combined windings. The research compares four drive configurations for two degrees of freedom (DOF) bearingless machines, with the middle-point current injection (MCI) drive emerging as the most cost-effective solution for high torque applications. Additionally, the study proposes reduced-component configurations for 4-DOF twin bearingless machines, demonstrating a 25% reduction in inverters and supporting components while maintaining effective levitation and control in experimental results. Electric Propulsion Units (EPUs) demand paramount reliability and power density to rival conventional jet engines. Permanent Magnet (PM) Modular Motor Drives (MMDs) stand out as promising EPU candidates due to their excellent reliability, power density, and fault-tolerance. The second part of the research focuses on distributed MMD controls. To facilitate strengths of MMDs, distributed controls are promising solution to improve the systems reliability. The deadbeat direct torque and flux control (DB-DTFC) becomes appealing for MMD controls for its extremely fast dynamic response and extraordinary voltage limit handling. This research proposed the baseline and improved distributed current and flux observers and distributed DB-DTFC for MMDs. The existing electromagnetic asymmetries in MMDs introduce negative sequence components, which degrade the accuracy of the conventional current and flux observers. The proposed current and flux observers are intended to track the fundamental and negative sequence components, including the intra-module asymmetry and inter-module cross-couplings of MMDs, which ensure the precise torque control performance of the distributed DB-DTFC. The simulation and experiments validated the accurate estimation and prediction abilities of the observers and the fast torque tracking responses of the closed-loop DB-DTFC control.
