Book excerpt: The formation of fatigue cracks and their propagation due to cyclic loading in metals have been a concern for more than hundred years. Since fatigue failure were first reported by the railroad industry in 1840s, tremendous progress has been achieved in understanding fatigue behavior of metals. But fatigue damage is still a concern due to its complex dependency on various environmental variable like humidity, temperature, time and corrosive environment. Although numerous theories and models have been proposed in the past, the effects of environment on fatigue crack growth (FCG) is not completely understood. This dissertation aims to shed light on the effect of environment on the FCG behavior in metals through experimental techniques (Part-I) and modeling (Part- II). Using the available concepts in literature and the generated experimental data, a new fatigue model is proposed which accounts for thickness, stress ratio and environmental effects on FCG behavior. The slow-strain-rate tests revealed that the effect of liquid-air interface on tensile behavior of Al 7075-T651 can be explained by a concept of chemical notch at the liquid-air interface. The FCG behavior of Al 7075-T651 alloy in air and in vacuum were investigated by using an earlier developed custom matrix method based on [delta]K and Kmax. The FCG data generated revealed the influence of stress ratio,(R), thickness and environment (air and vacuum) on FCG behavior. A new FCG model presented in Part-II includes the environmental effect through change in crack tip angle. In this model the mechanical fatigue damage is based on the two parameter approach, [delta]K and Kmax. The model predictions of R-ratio, thickness and environment effects on FCG behavior in metals is compared with available data published in the literature and fairly good agreement was found.

Book excerpt: This dissertation is composed of three papers and related unpublished work providing a foundation that helps understand near threshold fatigue crack growth in both vacuum and environment conditions in the atomic scale. All studies are made possible by utilization of a recent implementation of the multiscale coupled atomistic and discrete dislocation (LF-CADD) methodology. First, near threshold fatigue crack growth of a ductile material in vacuum is investigated via atomistic modeling of dislocation motions and slip interactions. The simulation results indicate that sustained fatigue crack growth in vacuum requires emitted dislocations to change slip planes prior to their reabsorption into the crack on the opposite side of the loading cycle. This finding assesses the validity of long-hypothesized material separation mechanisms using state-of-the-art computational resources, conforms to reports of crack growth below experimentally assisted fatigue crack growth thresholds, and opens the door for improved prognosis and the design of novel fatigue resistance alloys. Second, the role of material dissolution is studied for intrinsically ductile and semi-brittle materials isolated from other environmentally assisted fatigue crack growth mechanisms. The multiscale simulations and subsequent analysis suggest that dissolution can be dual natured depending on the material. For a ductile material, dissolution at crack tip acts to blunt the crack with increasing crack tip opening displacement (CTOD). On the other hand, dissolution will work as a driving force for a slow growing in a brittle and semi-brittle material where the crack remains atomically sharp. The latter will eventually trigger brittle, unstable crack propagation as the applied load exceeds a critical threshold. Third, a crack with surface film is studied under mode I fatigue loading. Using our concurrent multiscale LF-CADD model, we conduct a series of simulations with varying loading conditions and find that the crack grows via film rupture mechanism, which requires film thickness and brittleness. Surface film swelling is needed to produce experimentally observed R-effect on $\Delta K$ threshold. In order to achieve sustained fatigue crack growth, a critical K ($K_{max}$) is necessary to overcome the compressive stress ahead of the crack tip at the bottom of the loading cycle due to film swelling.

Book excerpt: Understanding the fatigue crack growth behavior of marine steel at low frequencies in a corrosive environment under cathodic protection is essential for the design and prognosis of offshore structures. Experimental results demonstrate that the corrosion fatigue crack growth rate increases with a decrease in frequency, and this behavior can be mitigated by reducing the corrosion rates with the application of a cathodic potential. Knowledge of an optimum cathodic protection potential for corrosion fatigue crack growth without entering the domain of hydrogen-assisted cracking potentials is vital. To that end, the corrosion processes within the enclave of a stationary crack and a pulsating fatigue crack under different crack mouth potentials are elucidated through modeling of mass transport of electrolytic species and electrode reactions. Effect of crack tip strain enhanced electrochemical reaction rates on electrochemical parameters such as pH, potential, and corrosion current density at the crack tip is evaluated. The corrosion current density at the crack tip is reduced significantly when the applied crack mouth potential is changed from -550 to -1,050 mV SCE for both stationary and pulsating cracks. In the case of strain-enhanced corrosion processes, the corrosion current density is increased significantly when compared with the equivalent model without considering the straining effects. However, the corrosion current density is the same for the applied crack mouth potential below -900 mV SCE. The crack solution becomes alkaline as the crack tip pH increases with a decrease in cathodic potential. This result agrees with the experimental observation of the minimum corrosion fatigue crack growth rate of a steel in sodium chloride solution at around -900 and -950 mV SCE.

All studies focus on the application of concurrent atomistic-continuum multiscale modeling, utilizing the coupled atomistic and discrete dislocation (CADD) methodology. First, an ab-initio prediction of environmental embrittlement in aluminum is demonstrated using a density functional theory (DFT) based multiscale framework to simulate the behavior of a loaded crack-tip in the presence of both elemental oxygen and hydrogen impurities. The multiscale simulations and subsequent analysis suggest that electronegative surface impurities can inhibit dislocation nucleation from a crack-tip, which is consistent with macroscopic brittle failure. Second, a series of ab-initio and multiscale simulations are performed, directly linking an atomistic mechanism of hydrogen-assisted cracking (HAC) to experimental fatigue data. The mechanism of enhanced surface deformation is demonstrated using an aluminum-only interatomic potential capable of reproducing ab-initio trends by strategically shielding critical surface bonds in accordance with the environmental exposure level. The strategic shielding approach is used within a CADD-based model to predict an embrittling effect of hydrogen on near threshold fatigue crack growth rates. Third, a CADD-based model is used to simulate the approximate effects of monolayer surface layer stiffening on near-threshold fatigue behavior in aluminum. Stiff surface layer effects are investigated by adding a Lennard-Jones overlay potential to exposed aluminum crack-face atoms. For the single crystal orientation studied, we find that deformation behavior generally begins with a short period of fast transient crack-tip propagation until a stable defect structure has accumulated ahead of the crack. Additionally, the approximate effects of stiff monolayer surface-film formation are found to inhibit crack growth by resisting typical slip-plane cracking behavior. For all studies, the results are discussed in terms of the current environment assisted fatigue literature.

If the design philosophy of the structure is based on the fail-safe requirements, or multiple load path design, partial failure of a structural component due to crack propagation is localized and safely contained or arrested. For that reason, proper inspection technique must be scheduled for reusable parts to detect the amount and rate of crack growth, and the possible need for repairing or replacement of the part. An example of a fail-sa- designed structure with crack-arrest feature, common to all aircraft structural parts, is the skin-stiffened design con guration.
