The objective of this study is to understand the chemical and metallurgical aspects of environmental assisted fatigue crack growth (or corrosion fatigue) that can serve (1) as a basis for guiding the development of new and improved alloys, and (2) as a basis for developing rational design procedures for service life predictions. A coordinated fracture mechanics, surface chemistry and materials science approach is used. The book initiates with a systematic description of fatigue from a phenomenological point of view, since the early signs of submicroscopic damage in few surface grains and continues describing, step by step, how these precursors develop to become mechanically small cracks and, eventually, macrocracks whose growth is governed by fracture mechanics. But fracture mechanics is also introduced to analyze stress corrosion and corrosion assisted fatigue in a rather advanced fashion. The author dedicates a particular attention to corrosion starting with an electrochemical treatment that mechanical engineers with a rather limited knowledge of electrochemistry will well digest without any pain. The electrochemical introduction is considered an essential requirement to the full understanding of corrosion that is essentially an electrochemical process. All stress corrosion aspects are treated, from the generalized film rupture-anodic dissolution process that is the base of any corrosion mechanism to the aggression occurring in either mechanically or thermally sensitized alloys up to the universe of hydrogen embrittlement, which is described in all its possible modes of appearance. Multiaxial fatigue and out-of-phase loading conditions are treated in a rather comprehensive manner together with damage progression and accumulation that are not linear processes. Load spectra are analyzed also in the frequency domain using the Fourier transform in a rather elegant fashion full of applications that are generally not considered at all in fatigue textbooks, yet they deserve a special place and attention. The issue of fatigue cannot be treated without a probabilistic approach unless the designer accepts the shame of one-out-of-two pieces failure. The reader is fully introduced to the most promising and advanced analytical tools that do not require a normal or lognormal distribution of the experimental data, which is the most common case in fatigue. But the probabilistic approach is also used to introduce the fundamental issue of process volume that is the base of any engineering application of fatigue, from the probability of failure to the notch effect, from the metallurgical variability and size effect to the load type effect. Fractography plays a fundamental role in the post mortem analysis of fatigue and corrosion failures since it can unveil the mystery encrypted in any failure.

Book excerpt: The recently developed powder metallurgy (P/M) alloy X7091 (formerly CT91) has strength characteristics similar to ingot metallurgy (I/M) 7000 series alloys. However, its stress corrosion cracking resistance has been reported to be far superior to the conventional ingot-processed alloys. This suggests that P/M alloy X7091 may have far better corrosion fatigue behavior than I/M 7075-T651. Fatigue crack growth rates between 2.5 x 10-8 and 2.5 x 10-6 m/cycle (10-6 and 10-4 in./cycle) were measured for specimens in both the S-T and T-L orientations. In order to determine the effect of environment on the fatigue crack growth rates, tests were conducted in both an innocuous and an aggressive environment (R = 0.5; f = 0.2 Hz). Since it is known that the fatigue crack growth rates of aluminum alloys are sensitive to small amounts of water vapor, gaseous nitrogen with a dew point of -60°C (-75°F) was chosen as the innocuous environment. An aerated 31⁄2% NaCl solution was used as the corrosive environment.

The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Direct comparisons of the corresponding fatigue response of counterpart ingot metallurgy alloys were included. In general, the P/M processed material exhibits superior resistance to fatigue crack initiation compared to the I/M form. However the relative crack growth rates in the P/M and to the I/M form. However the relative crack growth rates in the P/M and I/M materials depend on orientation and the level of delta K. (Author).

Materials with high specific strength are being developed to meet the requirements of advancing technology. However, their usefulness depends to a large extent on the extent to which they resist corrosion fatigue. The effects of corrosive environments on the fatigue behavior of metals were studied as early as 1930. The phenomenon should not be confused with stress corrosion cracking, where corrosion (such as pitting) leads to the development of brittle cracks, growth and failure. The only requirement for corrosion fatigue is that the sample be under tensile stress.

Book excerpt: One of the important conditions in qualifying high strength powder metallurgy alloys is their resistance to fatigue crack propagation. The results of the present investigation indicate that the fatigue crack propagation resistance of high strength P/M aluminum alloys is equivalent to that of a comparable ingot metallurgy alloy in the near-threshold region. The ingot alloy exhibits a slightly lower crack growth rate in the intermediate region. However the higher strength of the P/M alloys (550 MPa YS, 600 MPa UTS) as compared to the ingot alloy (450 MPa, 550 MPa) results in a reduction of fracture toughness with the result that the crack growth rates at high (Delta) k levels are higher in the P/M alloys. If exactly equivalent tensile properties were present in both P/M and I/M materials perhaps this difference would not occur since nothing characterizable as a defect was found in the P/M alloys. A procedure for the analysis of the growth of short cracks from notches based upon crack closure considerations has also been formulated. Short crack behavior is important in establishing inspection intervals in retirement for cause applications, for example. The rate and extent at which crack closure develops in the wake of a newly formed crack can be used not only in the treatment of short crack behavior, but also to account for the notch size effect in fatigue as well as for fatigue notch sensitivity.
