Book excerpt: The mechanism for fatigue crack growth in aluminum alloys under a chemically aggressive environment is discussed, based on the current understanding of hydrogen embrittlement phenomena. This mechanism is discussed quantitatively in terms of the three-term superposition model proposed by Wei et al. A diffusion-controlled model, characterizing the cycle-dependent interaction of fatigue loading and environmental attack, is developed, based on the assumption that crack growth enhancement results from microvoid nucleation due to hydrogen accumulation at inhomogencities ahead of a crack tip. This model is evaluated with limited data on Aluminum 7075-T6. The model developed in this paper accounts for the significant parameters affecting corrosion-fatigue crack growth enhancement. Integration of this model into the superposition scheme is discussed, including the application to predicting crack growth behavior in a corrosive environment for spectrum loading.

Book excerpt: The effects of environment on fatigue behavior are quite intimately related to such test variables as stress intensity, cyclic frequency, and temperature. The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Book excerpt: The recently developed powder metallurgy (P/M) alloy X7091 (formerly CT91) has strength characteristics similar to ingot metallurgy (I/M) 7000 series alloys. However, its stress corrosion cracking resistance has been reported to be far superior to the conventional ingot-processed alloys. This suggests that P/M alloy X7091 may have far better corrosion fatigue behavior than I/M 7075-T651. Fatigue crack growth rates between 2.5 x 10-8 and 2.5 x 10-6 m/cycle (10-6 and 10-4 in./cycle) were measured for specimens in both the S-T and T-L orientations. In order to determine the effect of environment on the fatigue crack growth rates, tests were conducted in both an innocuous and an aggressive environment (R = 0.5; f = 0.2 Hz). Since it is known that the fatigue crack growth rates of aluminum alloys are sensitive to small amounts of water vapor, gaseous nitrogen with a dew point of -60°C (-75°F) was chosen as the innocuous environment. An aerated 31⁄2% NaCl solution was used as the corrosive environment.

The panels were all of the same general design, and configurations varied mainly in the relative amount of cross-sectional area in the skin, stiffeners, and flanges. The panels were constructed of 2024-T3 and 7075-T6 aluminum alloys. It was found that the average rate of crack growth was slower in panels made of 2024-T3 aluminum alloy than in panels made of 7075-T6 aluminum alloy. All cracks initiated in the skin, and the slowest crack growth was measured in configurations where the highest percentage of cross-sectional area was in the stiffeners. Strain-gage surveys were made to determine the redistribution of stress as the crack grew across the panels. As a crack approached a given point in the skin, the stress at that point increased rapidly. The stress in the stiffeners also increased as the crack approached the stiffeners. During the propagation of the crack the stress was not distributed uniformly in the remaining area.

All fatigue failures including one in air can be categorized as corrosion fatigue. Absolute fatigue can take place only in vacuum or inert environment. The effect of corrosion on fatigue has been extensively studied by determining the stress vs. number of cycles (S-N) curve. S-N curve depicts the final fracture, it does not separate the crack initiation and crack propagation. The defect tolerant design based on fracture mechanics concepts assumes that some forms of defects are already present in the materials and a considerable life in spent in crack propagation before the final fracture. Measure of resistance of a material to crack growth (fracture toughness) then becomes extremely important. It is now possible to describe material property of fracture toughness in terms of applied intensity of stress near the crack tip (K). Fracture mechanics based on elastic material behavior (absence of significant yielding) , referred to as the linear elastic fracture mechanics (LEFM) is well suited to materials which have limited ductility. The stress intensity factor (K ) is used both for conditions of static loading (Stress Corrosion Cracking) and for the moving cracks during fatigue loading . In this book the results of corrosion fatigue crack growth on 7075 - Alclad alloy are presented. This alloy is widely used in aircraft and automobile industries. Corrosion resistance is obtained by cladding with a more corrosion resistant aluminum alloy. However, the corrosion protection system may undergo rupture especially during crack growth in the underlying metal. Environment will then play a dominant role in the crack growth process. The design of reliable aircraft structures requires provision that cracks do not propagate under cyclic loading to reach a critical size resulting in fracture. The understanding of crack propagation under the conjoint action of corrosion and fatigue is thus of great technological and economic significance. Conflicting observations have been reported in literature regarding the influence of microstructure and environmental variables on the corrosion crack propagation rates.

Bulk solution pH and oxygen level were also varied. Tests were also conducted in air after pre-exposure to an aggressive environment. Results indicate that both aqueous solutions appreciably increase fatigue crack growth rates. The Cl-ion generally produces the greatest increase in fatigue crack growth rate. Results indicate that adjusting bulk solution pH and decreasing the oxygen level can accelerate fatigue cracking. The magnitude of these effects is a function of the electrochemical conditions and the integrity of the oxide film at the crack tip.

Evidence is presented which indicates that the crack propagation is probably not due to traces of water absorbed in the oxide film at the crack tip or in the environments. The stress-corrosion crack growth rate was measured in ethanol and carbon tetrachloride as a function of the plane-strain stress-intensity factor K. The results of a fractographic analysis of the fracture surfaces are described. Evidence is presented to show that some limited dissolution of aluminum in the environments occurs and it is suggested that, as with aqueous stress-corrosion of aluminum alloys, an electrochemical reaction is involved in the cracking. Book excerpt: Stress corrosion cracking of high strength, structural aluminum alloys, such as 7075 in the T6 temper, is a commonly encountered problem. Recently, an alternative heat treatment, known as retrogression and reaging, has been proposed. It is purported that this heat treatment imparts a stress corrosion cracking resistance for 7075-T6 equal to that of the T73 temper, with only a negligible decrease in yield strength. In order to fully characterize this heat treatment, the plane strain fracture toughness, KIc, and the resistance to fatigue crack growth were compared to those of the same alloy in the normal T6 condition. Small increases in each of these mechanical properties were detected. The acoustic emission (AE) response to crack growth during testing was also investigated. It was determined that the number of AE signals is proportional to the crack length or total crack area. This response is consistent with proposed mechanisms for acoustic emission in this material. It is further noted that no significant difference exists in the AE response of 7075-T6 in the normal and retrogression-reaged conditions. (Author).
