In the arc model, the shape of the electrode tip was addressed and the effect of the electrode tip angle in the range of 10 to 150 degrees on the arc properties, especially on the anode current density, the heat flux and the gas shear stress over the weld pool, was studied. It was found that by increasing the electrode tip angle, the anode spot at the weld pool surface tended to be more localized. This led to higher maximum heat flux and anode current density. On the other hand, the gas shear stress increased with decreasing electrode tip angle. The variation in the anode current density, the heat flux and the gas shear stress with the electrode tip angle has significant effect on the weld pool properties. By developing a model for the weld pool the variation in the weld pool due to variation in the electrode tip angle was studied. In the weld pool model, by considering the four flow driving forces into the weld pool, it was found that, in determining the flow pattern into the weld pool and hence its shape, the gas shear stress and surface tension are dominant forces. GMAW process. A model for GMAW arc is developed. In this model a cathode spot defined such that the electrons with a constant current density emit from the cathode surface. It was found that the radius of the cathode spot is a function of applied current, and length, electrode diameter and shielding gas. This model can successfully predict the arc properties, such as temperature, gas velocity and gas pressure at the surface of the cathode in both argon and helium for 2-10 mm arc of applied currents from 100 to 250 A.

An interactive numerical method has been developed to calculate the complex transport phenomena occurring during the transient coupling between the arc plasma and the metal domain. The droplet is treated as an internal obstacle while the arc plasma transport phenomena are calculated, and conversely the calculated arc plasma velocity and temperature are employed as the boundary conditions for the iteration and calculation of the metal domain. The shape and size of the droplet is determined by the balance between electromagnetic force, arc pressure, plasma shear stress, and surface tension. The Volume of Fluid (VOF) method is used to handle the free surfaces of the droplet and the weld pool. The predicted trends, such as the arc plasma distribution, the droplet flight trajectories and droplet velocities, are generally in agreement with published data. The base metal is 6061-T351 aluminum pipe with 4043 aluminum filler wire. The model includes a moving, gaussian heat source, deposited filler wire and temperature dependent material properties. The model also features a simplified method for modeling of pipe welding by transforming the geometry into a flat base material with linear arc travel. The model was created as a tool to be used to optimize the welding processes being developed at Edison Welding Institute. The process variables in the model are arc current, travel speed, wire size and feed rate. The model was used to predict the width of the fusion boundary and weld back bead height. By breaking the simulation down and turning on only the physics necessary for a particular simulation result, the model accurately predicts the weld pool solidified shape and the temperature in the material away from the weld pool. In this work we used Flow-3D, a commercial simulation package that, with some customization, allowed complete simulation of the heat transfer, melt flow and solidification in the pipe. Simulation of the arc itself was considered to not be feasible due to its computer power requirements. For this reason, the arc was represented by heat input and pressure distributions imposed on the metal surface.
