In this study, an integrated analysis was carried out to study two processes in this category, including the resin injection pultrusion (RIP) process and the vacuum assisted resin transfer molding (VARTM) process. RIP has attracted much attention in the last decade, due to its great potential for producing composite-profile with constant cross-sectional area, high productivity, low cost, and zero volatile organic compounds (VOC) emissions. In this study, a friction coefficient model and a volume change model of a vinyl ester resin were developed. An analytical model was developed to predict the resistance force in the injection die. The volume change model and the friction coefficient model, combined with the temperature and resin conversion profiles along the die, were used to predict the resistance force in the heating die. The comparison between the analytical and numerical results with the experimental data showed that the models and the simulation tool developed in this study are capable of predicting the pulling force in the entire die with good agreement. Recently, because of the growing interest of low temperature manufacturing processes such as VARTM, low shrinkage molding compounds with the ability to be processed at low temperature have attracted considerable interest from the composite industry. However, most low profile additives (LPAs) do not work well for the shrinkage control of unsaturated polyester (UP) in low-temperature processes because of the lack of strong temperature changes during molding. In this work, a novel nanotechnology was developed to achieve zero volume shrinkage of low profile UP resin system cured at room temperature by controlling the selectivity of nanoclay during reaction-induced phase separation. TEM observation of the cured sample showed that nearly all of the nanoclay platelets resided in the LPA-rich phase. Nanoclay presence increased the reaction rate in the LPA-rich phase because nanoclay could act as a co-promoter in the UP curing system, which could result in the earlier microvoid formation and better shrinkage control. The resulting VARTM panels with improved volume shrinkage control showed better surface quality improvement.

The success in such net shape manufacturing processes is strongly correlated with the part geometry and design. Coupling LCM processing simulation tools with part design could make the manufacturing of composites more efficient. The aim of this dissertation is to present models, methodologies and frameworks to integrate the composite process simulation within the composite part design cycle. ☐ To bridge the gap between the composite process simulations with the part design, one needs to first automate the processing parameters’ selection and optimization in mold filling simulation packages. Various effective optimizers are developed to find the optimal injection/infusion scheme so that the results returned by the mold filling simulation packages can guide the part design process. ☐ Next, approaches are developed to improve the LCM simulation workflows by combining stochastic models and frameworks with the simulation engine to address possible variability in the process. Such improved simulation methodologies will provide useful feedback to the designer on how to reduce variability in the manufacturing process within the design workspace. ☐ To increase the efficiency of the design-simulation iteration cycle, a fast distance based model is developed to replace time intensive finite element based LCM simulation which makes it possible to provide qualitatively accurate information about the process to part designers in a very short period of time for them to modify the design to accommodate robust processing. This tool is shown to be useful in the initial stages of design when large number of permutations are inevitable. ☐ The methodology and integration framework is exercised to provide general design coupled with simulations solutions for manufacturing of net shaped composite parts and demonstrated with an application that couples the design with optimized process models that account for variability to achieve specific objective such as in wind blade design and manufacturing.

Book excerpt: This thesis presents the development, implementation, and validation of a model and numerical simulation for Liquid Composite Moulding (LCM) processes with deformable tooling. LCM is an important and growing family of processes used to produce composite products in a variety of industries, including the automotive, marine, aerospace, and energy sectors. Its flexibility in terms of production scale, part quality, and setup cost has enabled it to supplant traditional fabrication methods for both high and low end applications. However, if this trend is to continue despite the rising complexity and scale of these applications, a more sophisticated approach to process design is needed. An important contribution in this area has been the development of process simulation tools, which find use in both academic and commercial settings. These tools enable improved and cheaper process design and troubleshooting through predictions of important parameters such as fill times, resin flow patterns, and void formation. Although all LCM processes employ closed moulds, the construction and mechanical properties of those moulds range from rigid tools to thin films. The RTM Light (LRTM) process sits between these two extremes, replacing one rigid mould half with a lightweight, semi-rigid component. The present work forms the first comprehensive treatment of flexible mould structures in LCM process simulation. A process model and numerical simulation has been developed that can accommodate rigid, semi-rigid, and fully flexible mould types within a single framework, and thus represents a generic approach to LCM process simulation with regard to mould construction. The model and simulation capture the coupled interactions between resin flow, preform deformation and mould deflection that occur prior to, during, and after the resin injection stage. From a modelling and solution perspective, RTM Light is similar to the fluid-structure interaction (FSI) class of problems, where in this case the fluid is a saturating deformable porous medium and the structure is a compliant mould. The modelling and numerical work is supplemented by an experimental study of the RTM Light process, which investigates the effect of fill mode, mould construction, and preform composition on critical processing parameters. The experimental data are in good agreement with simulated results, which suggests the approach provides accurate predictions of the behaviour in deformable tooling LCM processes, and can therefore form a sound basis for continued research and development of these processes.
