Book excerpt: Fatigue crack growth properties of friction stir welded joints of 2024-T3 aluminum alloy were studied via constant amplitude load (increasing ?K) testing under open air and accelerated salt fog exposure conditions. For low ?K values, longitudinal crack growth in the weld line center was slower under corrosion fatigue than by air because of the prevalence of corrosion-induced crack closure. On the other hand, growth rates of transverse crack crossing the weld nugget were not affected by the environment aggressiveness because of a balance between hydrogen embrittlement and corrosion inducing crack closure along with welding compressive residual stresses. For intermediate ?K values, propagation rates 5 times faster were observed for both longitudinal and transverse cracks under salt fog ambient as a result of hydrogen-induced embrittlement, which is favored by larger crack tip openings allowing local corrosive medium access. As the final catastrophic fracture approaches, longitudinal and transversal crack propagation rates under corrosion fatigue approximated the values observed in air testing, as time, under the 30-Hz loading frequency applied, was scarce for an effective interaction between crack tip fresh material and the hostile environment. For longitudinal cracks, precracking in air resulted in fatigue-corrosion limit factor ?Kth slightly lower than that obtained in salt fog precracked specimens, as the corrosive role played by the salt fog environment along the precrack introduction contributed to crack-closure effect, so increasing the apparent value of ?Kth. On the other hand, the environment in which a transverse precrack was created had a negligible effect on ?Kth because of the establishment of an equilibrium condition between corrosion-induced precrack closure and hydrogen embrittlement.

Room temperature tensile and fracture toughness data was compared to similar properties for wrought 7075 products. The 7175 appears to be a better alloys. Fatigue crack growth rates at room temperature were similar to 7075-T6 and 7075-T7352 crack growth data in the literature. Crack growth rates increased with increasing temperature from room temperature to 350 deg F. Crack growth rates below room temperature were probably affected by humidity variations causing condensation of moisture at the crack tip and results were inconsistent.

Book excerpt: Axial load fatigue life, fatigue-crack propagation, and fracture toughness experiments were conducted on sheet specimens made of 7075-T6 aluminum alloy. These experiments were conducted at pressures ranging from atmospheric to 5 x 10 to the minus 8th torr. Analysis of the results from the fatigue life experiments indicated that for a given stress level, lower air pressures produced longer fatigue lives. At a pressure of 5 x 10 to the minus 8th torr fatigue lives were 15 or more times as long as at atmospheric pressure. Analysis of the results from the fatigue crack propagation experiments indicated that for small stress intensity factor ranges the fatigue crack propagation rates were up to twice as high at atmospheric pressure as in vacuum. The fracture toughness of 7075-T6 was unaffected by the vacuum environment. Fractographic examination showed that specimens tested in both vacuum and air developed fatigue striations. Considerably more striations developed on specimens tested at atmospheric pressure, however.

Book excerpt: The objectives of this program are to expand the understanding and knowledge of the design and analysis methodologies for friction stir welding joints. Aluminum 7075-T73 and 7075-T6 plates of different thickness were welded with varying pseudo heat index (PHI). All welds were made under position control. Studies indicate that there exists a relationship between PHI and the weld quality for friction stir welded joints. PHI is a measure of heat input into the weld process and is dependent on processing parameters like rotation speed, travel speed and forge force. The joints were evaluated for their strength and also for fatigue life to investigate the response of weld quality in relation to PHI. Ultimate tensile strengths were plotted against PHI with statistically based lower tolerance bounds(T90 and T99) with 95% confidence intervals using the methods mentioned in Military Handbook5. Design allowables for fatigue life are also developed. The study revealed that the ultimate tensile strengths and fatigue life of butt joints decreased with the increase PHI.

Book excerpt: The near-threshold fatigue crack growth behavior of the 7075-T651 aluminum alloy was studied in laboratory air, vacuum, and an aqueous 3.5% NaCl solution. Results indicate that a rising stress ratio (R) enhanced the near-threshold fatigue crack growth by increasing the crack growth rate (da/dN) and decreasing the threshold stress intensity range (?Kth) in both laboratory air and aqueous 3.5% NaCl solution. However, the reverse was observed in vacuum. It was also noticed that the near-threshold fatigue crack growth resistance was greatest in vacuum, intermediate in aqueous 3.5% NaCl solution, and lowest in laboratory air. Conversely, the crack growth rate at given values of AK were shown to be greatest in laboratory air, less in 3.5% NaCl solution, and lowest in vacuum. In both laboratory air and aqueous 3.5% NaCl solution, ?Kth, initially decreased with increasing R until a critical stress ratio of Rc = 0.5 was reached, which it then leveled off or decreased slightly. The ?Kth values for these two environments appear to converge at a higher R. On the other hand, in vacuum, the ?Kth, increased linearly with increasing R. In addition, at lower R, a greater resistance to near-threshold fatigue crack growth was detected in aqueous 3.5% NaCl solution than in laboratory air. This is presumably attributed to crack closure that has been induced by accumulation of corrosion product in the crack-tip.
