Book excerpt: The US Department of Defense is interested in developing, understanding, and optimizing process parameters for low alloy (4340/4140 steel) for the powder bed fusion process. Low alloy steel is used in parts where high strength and toughness are required. During parameter optimization, several aspects of the process are investigated. Powder size and morphology optimization is important for manufacturability because adequate packing is required to produce full density components. Microstructure evaluation is used in order to provide insight into parameters that lead to optimal mechanical performance and recoating performance. Influence of residual stress is evaluated with this process. Large thermal stress can lead to high distortion and deflection. A general corrosion study is conducted on direct metal laser sintered parts in order to evaluate the factors which lead to corrosion. The main objectives of this effort are to produce mechanical properties of steel that are comparable to wrought 4340 and to understand the factors which influence the qualification of the powder bed fusion process.

Book excerpt: A seven-element Modified Embedded Atom Method (MEAM) potential comprising Fe, Mn, Si, C, Al, Zn, and O is developed by employing a hierarchical multiscale modeling paradigm to simulate low-alloy steels, inhibition layer, and galvanized coatings. Experimental information alongside first-principles calculations based on Density Functional Theory served as calibration data to upscale and develop the MEAM potential. For calibrating the single element potentials, the cohesive energy, lattice parameters, elastic constants, and vacancy and interstitial formation energies are used as target data. The heat of formation and elastic constants of binary compounds along with substitutional and interstitial formation energies serve as binary potential calibration data, while substitutional and interstitial pair binding energies aid in developing the ternary potential. Molecular dynamics simulations employing the developed potentials predict the thermal expansion coefficient, heat capacity, self-diffusion coefficients, thermomechanical stress-strain behavior, and solid-solution strengthening mechanisms for steel alloys comparable to those reported in the literature. Interfacial energies between the steel substrate and inhibition layer shed light on the interfacial nanostructures observed in the galvanizing process.

Book excerpt: This thesis was originally performed as part of the STARS project (Stockage Thermique Appliqué à l'extension de Production d'énergie Solaire thermodynamique) which was supported by ADEME (l'Agence De l'Environnement et de la Maîtrise de l'Energie). The objective is to develop a thermal storage system using latent heat from a phase change material (PCM) in order to match with Fresnel technology using direct steam generation. Sodium nitrate (NaNO3) has been selected as PCM and low-alloy steel has been considered as candidate material to build the container and the heat exchanger of a latent heat storage system. The contribution of this thesis is to provide better understanding of the corrosion of the candidate material in contact with the PCM. This thesis aims to determine a corrosion rate law which helps design the thickness of the heat exchanger's wall and to develop protocols using electrochemical technics to follow in-situ corrosion process in the latent heat storage system. The work presented in this manuscript focuses on experimental study of corrosion of low-alloy steel in molten NaNO3 (340°C) in function of different parameters: presence of impurities (oxides, chlorides), atmosphere and thermal cycling. Gravimetric measurements reveal the formation of a protective corrosion layer on the steel's surface and the production of sodium nitrite (NaNO2) by corrosion reaction. The corrosion layer consisting mainly of Fe2O3 (insoluble in molten NaNO3) was characterized by surface analytical methods (XRD, XPS). Variation of the thickness of corrosion layer obtained by gravimetric methods shows logarithmic kinetics in pure NaNO3 and linear kinetics in the presence of 10mol% of impurity chlorides. Electrochemical study has provided indications on the iron (and steel) behavior in molten NaNO3. By combining results of this study with experimental observations from gravimetric study, we were able to propose a corrosion mechanism of the steel in molten NaNO3. This mechanism was then validated by electrochemical impedance spectroscopy study. Kinetics parameters and value of corrosion current were deduced by the simulation of impedance diagrams using the proposed mechanism. The thickness of corrosion layer was calculated by analyzing the variation of the corrosion current with time. These values present a good agreement with values obtained by gravimetric study.In this work, we also show the possibility of using electrochemical measurements at industrial scale to follow in-situ the evolution of the PCM's composition and the corrosion state. Finally, this work has shown that low-alloy steel is suitable for using in a latent heat storage system with NaNO3 as phase change material.

Book excerpt: Microstructural design for improving the strength-toughness balance was studied in low-alloy steel. Medium-carbon steel bars with microstructures of two types such as an ultrafine elongated grain (UFEG) structure and an ultrafine equiaxed grain (UFG) structure were fabricated by multi-pass warm caliber rolling and subsequent annealing. Conventionally, quenched and tempered steel with a martensitic structure and low-carbon steel with a ferrite-pearlite structure were also prepared. The tensile and three-point bending tests were conducted for all samples. In particular, the fracture behavior after the bending test was observed in detail and investigated, including the effect of microstructure features. As a result, the strength-toughness balance of the UFEG steel was excellent compared with that of all other steels. The present results provide useful guidelines for designing microstructure to improve the strength-toughness balance in metallic materials.
