In order to reduce emissions, the automotive industry as a whole is working to reduce mass in passenger vehicles in order to reduce energy consumption. One way to reduce mass is to introduce lightweight materials in the body of the vehicle. This research aims to explore the relationship between product and production system when introducing new materials. Besides a theoretical review and an industry-centered technological mapping, four case studies have been conducted during the course of this licentiate thesis. Two case studies were conducted with engineering design students working as development teams, one case study with the author as the developer and finally one case study in an industrial environment at a product owning company with in-house production. The goal of the case studies has been to increase the collective knowledge of how product development decisions affect production development decisions, and vice versa, when developing passenger vehicles in new materials. In the following analysis of case study outcomes, a number of factors important for introducing new materials are discussed. The relationship between product and production is investigated, both in terms of how the production system affects the product and how the product affects the production system. The outcome from this analysis is a mapping of important factors for automotive industry companies to understand and identify when looking at introducing new materials in existing production systems. Finally, a suggestion for future research efforts is presented.

The amount of technology infusion in vehicles within this history impacts the design and development of electrical distribution systems in an exponential manner. The electrical architecture of a vehicle increases in complexity with every new product launched into the market. The number of interactions and interdependencies between design and development activities, and across functional groups, has been increasing as a consequence of the constant innovation in the vehicle electrical architecture. These interdependencies and interactions with design and development tasks and cross functional groups generate potential design iterations and rework loops that have direct impacts on the cost, scope and schedule of automotive projects. This research has a fundamental purpose, the review of the electrical distribution systems design and development process inside an automotive OEM through the use of (1) traditional and modern project management tools, (2) surveys and interviews inside the OEM EDS organization, and (3) a review of product development literature, in order to identify recommendations to reduce unplanned design iterations and rework generated by the nonlinear nature of automotive product development. An investigation of issues experienced at product launch shows that programs with CSIs have fewer design- related problems during launch, but that CSIs still spend too much time on Design and Release-type tasks for components (instead of a system focus) and fire-fighting. An extensive organizational study reveals the need for more leverage and clearer roles and responsibilities of CSIs. Conclusions on the process are supported by a simulation model and interviews with CSIs and many other engineers. Simulation results also show that adherence to official product development schedules timing is inherently difficult due to the structure of the as-is PD process. A brief comparison to Toyota's closures design process is also part of the thesis but was not part of the project itself. Recommendations for improvement include a set of design tasks that should be standardized, types of analytical tools that should be developed and managerial practices to be followed.
