Book excerpt: Utility Power Group (UPG), and its lower-tier subcontractor, Advanced Photovoltaic Systems, Inc. (APS) have conducted efforts in developing their manufacturing lines. UPG has focused on the automation of encapsulation and termination processes developed in Phase I. APS has focused on completion of the encapsulation and module design tasks, while continuing the process and quality control and automation projects. The goal is to produce 55 watt (stabilized) EP50 modules in a new facility. In the APS Trenton EUREKA manufacturing facility, APS has: (1) Developed high throughput lamination procedures; (2) Optimized existing module designs; (3) Developed new module designs for architectural applications; (4) Developed enhanced deposition parameter control; (5) Designed equipment required to manufacture new EUREKA modules developed during Phase II; (6) Improved uniformity of thin-film materials deposition; and (7) Improved the stabilized power output of the APS EP50 EUREKA module to 55 watts. In the APS Fairfield EUREKA manufacturing facility, APS has: (1) Introduced the new products developed under Phase I into the APS Fairfield EUREKA module production line; (2) Increased the extent of automation in the production line; (3) Introduced Statistical Process Control to the module production line; and (4) Transferred-progress made in the APS Trenton facility into the APS Fairfield facility.

Book excerpt: This report describes work done under a subcontract to significantly advance the photovoltaic manufacturing technologies, reduce module production costs, increase average module performance, and increase the production capacity existing at Utility Power Group (UPG) and Advanced Photovoltaic Systems, Inc. (APS). Areas of focus include (1) encapsulation and termination, (2) product design, (3) process and quality control, and (4) automation. UPG will improve its encapsulation system through the development of advanced encapsulation materials and processes that result in a module that does not require backing glass. In addition, UPG will work to develop advanced termination materials and processes. APS will perform development activities centered on the EUREKA manufacturing line. Developments in the APS EUREKA encapsulation system will be in addition to the UPG activity on encapsulation, and will offer an alternative approach to the problems of encapsulating large-area thin-film modules.

Book excerpt: This describes work done in the final phase of a 3-y, 3-phase contract to demonstrate cost reductions and improvements in manufacturing technology. The work focused on near-term projects in the SSI (Siemens Solar Industries) Czochralski (Cz) manufacturing facility in Camarillo, CA; the final phase was concentrated in areas of crystal growth, wafer technology, and environmental, safety, and health issues. During this period: (1) The crystal-growing operation improved with increased growth capacity. (2) Wafer processing with wire saws continued to progress; the wire saws yielded almost 50% more wafers per inch in production. The wire saws needs less etching, too. (3) Cell processing improvements focused on better handling and higher mechanical yield. The cell electrical distribution improved with a smaller standard deviation in the distribution. (4) Module designs for lower material and labor costs continued, with focus on a new junction box, larger modules with larger cells, and less costly framing techniques. Two modules demonstrating these cost reductions were delivered during this phase.
