It is proposed that pairs of thermal sensors be used to monitor thermal conductivity continuously and the use of nonuniform 'focusing' heat flux meters is recommended in cases where the physical cross section of a thermopile should remain small compared to the resultant thermal cross section. Book excerpt: Real-time heat flux measurement has great significance in numerous applications such as metal heat treating, quenching, fire safety tests, furnace operation, thermal therapy and more. Direct measurement of heat flux is not always possible and therefore, developing methods for accurate heat flux estimation using temperature data is desirable for several applications. An Inverse Heat Conduction Problem (IHCP) has to be solved to estimate the unknown heat flux at the surface, knowing the temperature measurements in the interior points of the medium. This problem is mathematically ill-posed and a small error in temperature data result in large errors in estimated heat fluxes. The focus of this dissertation is developing solutions for IHCP's using digital filter approach. A series of IHCP's are closely investigated and filter based solutions are developed for each problem which allows real-time heat flux estimation. The characteristics of the filter form solutions are discussed in detail for each case. A series of articles are written to discuss these problems. The articles in this dissertation provide real-time solutions for a series of IHCP's with wide applications in industries. In particular, a filter based solution technique is developed for heat flux estimation in multi-layer mediums with temperature dependent material properties. While one application of this solution technique in using Directional Flame Thermometers is discussed in detail, there are many other applications for this solution method, e.g. in thermal therapy and tissue engineering (Articles 1-5). Furthermore, the concept of using artificial neural networks as digital filters for real-time heat flux estimation is investigated in Article 6. Several test cases are demonstrated to study the applicability of ANN's for solving linear and non-linear IHCP's. Finally, developing filter form solutions for two-dimensional IHCP's with multiple unknown heat fluxes is presented in Article 7. This study not only provides a basis for heat flux estimation in heat treating processes in industries, but also proves the applicability of the filter solution for multi-dimensional mediums with more complexities and demonstrates the characteristics of this technique.

Book excerpt: The measurement of heat flux in hydrocarbon fuel fires (e.g., diesel or JP-8) is difficult due to high temperatures and the sooty environment. Un-cooled commercially available heat flux gages do not survive in long duration fires, and cooled gages often become covered with soot, thus changing the gage calibration. An alternate method that is rugged and relatively inexpensive is based on inverse heat conduction methods. Inverse heat-conduction methods estimate absorbed heat flux at specific material interfaces using temperature/time histories, boundary conditions, material properties, and usually an assumption of one-dimensional (1-D) heat flow. This method is commonly used at Sandia.s fire test facilities. In this report, an uncertainty analysis was performed for a specific example to quantify the effect of input parameter variations on the estimated heat flux when using the inverse heat conduction method. The approach used was to compare results from a number of cases using modified inputs to a base-case. The response of a 304 stainless-steel cylinder [about 30.5 cm (12-in.) in diameter and 0.32-cm-thick (1/8-in.)] filled with 2.5-cm-thick (1-in.) ceramic fiber insulation was examined. Input parameters of an inverse heat conduction program varied were steel-wall thickness, thermal conductivity, and volumetric heat capacity; insulation thickness, thermal conductivity, and volumetric heat capacity, temperature uncertainty, boundary conditions, temperature sampling period; and numerical inputs. One-dimensional heat transfer was assumed in all cases. Results of the analysis show that, at the maximum heat flux, the most important parameters were temperature uncertainty, steel thickness and steel volumetric heat capacity. The use of a constant thermal properties rather than temperature dependent values also made a significant difference in the resultant heat flux; therefore, temperature-dependent values should be used. As an example, several parameters were varied to estimate the uncertainty in heat flux. The result was 15-19% uncertainty to 95% confidence at the highest flux, neglecting multidimensional effects.

This methodology is based on measuring the local cooling curve in a laboratory-scale probe using thermocouples. Several methods have been proposed to analyze cooling curves. Among them, the temperature gradient method (TGM) developed by Professor Lišcic uses cooling curves measured at the surface and 1.5 mm below the surface of a cylindrical probe (the Lišcic-Nanmac probe) to calculate the surface heat flux during quenching. In this work, we measured the thermal response at a location near the surface of cylindrical probes, fabricated with AISI 304 stainless steel, with two different geometries (conical- and hemispherical-end) during quenching from 850°C with water at 60°C, flowing parallel to the probe's longitudinal axis. Together with the probe geometry, the experimental matrix included two values of water velocity (0.2 and 0.6 m/s). The data was used to estimate the surface heat flux and thermal response at the probe surface by solving a one-dimensional inverse heat conduction problem (IHCP) without phase change. The TGM was then applied to re-estimate the surface heat flux using the cooling curves at the subsurface (measured) and at the surface (estimated by solving the IHCP). The surface thermal gradient computed solving the IHCP is higher and, therefore, the surface heat flux estimated solving the IHCP is also higher than the value calculated with the TGM. The hemispherical-end probe delays the rupture of the vapor film, producing low values of the surface temperature at the time of maximum heat extraction; this results in extremely high values of the heat-transfer coefficient, which precludes the use of this geometry in conjunction with the TGM. The thermal profiles are parabolic, which restricts the maximum depth at which a subsurface thermocouple may be placed to use the TGM confidently.
