Book excerpt: One of the important conditions in qualifying high strength powder metallurgy alloys is their resistance to fatigue crack propagation. The results of the present investigation indicate that the fatigue crack propagation resistance of high strength P/M aluminum alloys is equivalent to that of a comparable ingot metallurgy alloy in the near-threshold region. The ingot alloy exhibits a slightly lower crack growth rate in the intermediate region. However the higher strength of the P/M alloys (550 MPa YS, 600 MPa UTS) as compared to the ingot alloy (450 MPa, 550 MPa) results in a reduction of fracture toughness with the result that the crack growth rates at high (Delta) k levels are higher in the P/M alloys. If exactly equivalent tensile properties were present in both P/M and I/M materials perhaps this difference would not occur since nothing characterizable as a defect was found in the P/M alloys. A procedure for the analysis of the growth of short cracks from notches based upon crack closure considerations has also been formulated. Short crack behavior is important in establishing inspection intervals in retirement for cause applications, for example. The rate and extent at which crack closure develops in the wake of a newly formed crack can be used not only in the treatment of short crack behavior, but also to account for the notch size effect in fatigue as well as for fatigue notch sensitivity.

In general, the P/M processed material exhibits superior resistance to fatigue crack initiation compared to the I/M form. However the relative crack growth rates in the P/M and to the I/M form. However the relative crack growth rates in the P/M and I/M materials depend on orientation and the level of delta K. (Author).

These properties can vary as functions of variables the different steps of materials/component processing: powder atomization, consolidation, extrusion, forging, heat treating, and machining. It is important to understand the relationship between the statistical variations in life and these variables, as well as the change in life distribution due to changes in fatigue loading conditions. The objective of this study was to investigate these relationships in a nickel-base disk superalloy, U720, produced using powder metallurgy processing. Multiple strain-controlled fatigue tests were performed at 538 C (1000 F) at limited sets of test conditions. Analyses were performed to: (1) assess variations of microstructure, mechanical properties, and LCF failure initiation sites as functions of disk processing and loading conditions; and (2) compare mean and minimum fatigue life predictions using different approaches for modeling the data from assorted test conditions. Significant variations in life were observed as functions of the disk processing variables evaluated. However, the lives of all specimens could still be combined and modeled together. The failure initiation sites for tests performed at a strain ratio R(sub epsilon) = epsilon(sub min)/epsilon(sub max) of 0 were different from those in tests at a strain ratio of -1. An approach could still be applied to account for the differences in mean and maximum stresses and strains. This allowed the data in tests of various conditions to be combined for more robust statistical estimates of mean and minimum lives. The fatigue behavior of extrusions and hand forgings of second-generation powder metallurgy (PM) alloy CW67 (X7093) was compared to the fatigue behavior of extrusions of 7091 (a first-generation PM alloy) and 7075 (an ingot metallurgy alloy). Spectrum fatigue crack growth tests were performed using the FALSTAFF fighter spectrum as well as an actual fighter aircraft spectrum. Additionally, overload/underload fatigue crack growth tests were performed to correlate the constant amplitude and spectrum fatigue behaviors. For these tests, overload-induced crack jumps and crack growth retardation were measured. Tensile properties, fracture toughness, stress-life fatigue, and stress corrosion cracking were also evaluated. For the spectrum fatigue tests in particular, the crack growth behavior was correlated to the microstructure and fractography. In summary, the fine-grained PM alloys exhibited significantly higher strengths, toughness, and stress -life fatigue resistance than 7075, but markedly lower constant amplitude fatigue crack growth resistance. Under a tension-dominated FALSTAFF spectrum, PM alloys were generally inferior in crack growth resistance compared to IM alloys, which is consistent with constant amplitude fatigue behavior.
