Book excerpt: Fatigue crack growth properties of friction stir welded joints of 2024-T3 aluminum alloy were studied via constant amplitude load (increasing ?K) testing under open air and accelerated salt fog exposure conditions. For low ?K values, longitudinal crack growth in the weld line center was slower under corrosion fatigue than by air because of the prevalence of corrosion-induced crack closure. On the other hand, growth rates of transverse crack crossing the weld nugget were not affected by the environment aggressiveness because of a balance between hydrogen embrittlement and corrosion inducing crack closure along with welding compressive residual stresses. For intermediate ?K values, propagation rates 5 times faster were observed for both longitudinal and transverse cracks under salt fog ambient as a result of hydrogen-induced embrittlement, which is favored by larger crack tip openings allowing local corrosive medium access. As the final catastrophic fracture approaches, longitudinal and transversal crack propagation rates under corrosion fatigue approximated the values observed in air testing, as time, under the 30-Hz loading frequency applied, was scarce for an effective interaction between crack tip fresh material and the hostile environment. For longitudinal cracks, precracking in air resulted in fatigue-corrosion limit factor ?Kth slightly lower than that obtained in salt fog precracked specimens, as the corrosive role played by the salt fog environment along the precrack introduction contributed to crack-closure effect, so increasing the apparent value of ?Kth. On the other hand, the environment in which a transverse precrack was created had a negligible effect on ?Kth because of the establishment of an equilibrium condition between corrosion-induced precrack closure and hydrogen embrittlement.

The panels were all of the same general design, and configurations varied mainly in the relative amount of cross-sectional area in the skin, stiffeners, and flanges. The panels were constructed of 2024-T3 and 7075-T6 aluminum alloys. It was found that the average rate of crack growth was slower in panels made of 2024-T3 aluminum alloy than in panels made of 7075-T6 aluminum alloy. All cracks initiated in the skin, and the slowest crack growth was measured in configurations where the highest percentage of cross-sectional area was in the stiffeners. Strain-gage surveys were made to determine the redistribution of stress as the crack grew across the panels. As a crack approached a given point in the skin, the stress at that point increased rapidly. The stress in the stiffeners also increased as the crack approached the stiffeners. During the propagation of the crack the stress was not distributed uniformly in the remaining area.

Compact tension specimens were tested over a wide range of load ratios (0.1 ≤ R ≤ 0.9) to generate crack-growth-rate data from threshold to near fracture. Three methods were used to generate near threshold data. A crack-closure analysis was performed on both materials using the FASTRAN crack-closure model. The crack-growth-rate data for each material correlated very well and each collapsed onto a nearly unique curve in the low- and mid-rate regimes using the strip-yield model in the FASTRAN life-prediction code. For the 7050 alloy, a constraint factor of a = 1.8 was required, while for the 9310 steel a = 2.5 worked very well in correlating the test data over a very wide range in R values and rates from threshold to near fracture.

Book excerpt: "Stress Corrosion Cracking (SCC) is a type of subcritical cracking of materials that occurs as a result of simultaneous interactions among tensile stress, a corrosive environment, and a susceptible material. It causes slow, sub-critical crack growth at relatively low tensile stress, and results in sudden, catastrophic fast fracture when the critical crack size is reached. In this thesis, attention is focused on the mechanisms of intergranular SCC that commonly occur in aluminum alloys, based on mechanical models that involve cracking of two types of grain boundary segments: those without precipitates and those that contain high coverage of precipitate particles. For cracking along grain boundary segments without precipitates, slow strain rates at crack tips are thought to control the kinetics of crack growth, which are comparable to the strain rates during creep that produces a continuous deformation and elongation of the sample surface. In order to simplify the SCC system and obtain a better understanding of the process at work, we separate the strain and surface deformation from the complex geometry of the crack tip, and study the creep behaviors of AA1100 aluminum alloys in various corrosive environments. Experimental results show a great effect of pH and polarizations on the creep behavior, demonstrating reproducible strain rate enhancements consistent with the general corrosion behavior of AA1100. Based on the observations, two possible explanations for the environmental influences on creep strain rates are discussed relating to the anodic dissolution of the free surface and hydrogen influences on deformation mechanisms. By analyzing the effect of corrosive environments on creep behavior and by incorporating detailed effects of pH and polarization, additional insights into the mechanisms of SCC, as well as the role of environmentally affected deformation during SCC propagation, have become apparent. For the cracking along grain boundary segments with a high coverage of precipitates, an electrochemical dissolution controlled cracking mechanism is proposed in this thesis, based on extensive SEM and EDS studies on a sensitized AA5083 specimen that has experienced observable SCC in NaCl solutions. The degree of matching on the two separate fractures of SCC region is evaluated in a range of magnifications and compared with other regions. The observations indicate the real stress corrosion cracking process of AA5083 as a multi-stage process, simultaneously controlled by an electrochemistry based dissolution mechanism on the [beta]-phase covered grain boundaries, and a mechanically-assisted separation mechanism on the grain boundary regions that do not contain precipitates"--Pages v-vi.

Book excerpt: The 2024-T8, 7075-T6, and 7075-T73 alloys were studied in laboratory air and 3.5 percent sodium chloride (NaCl) solution to investigate the effects of a corrosive environment on the retardation behavior of aluminum alloys. Single overload cycles at overload ratios of 1.5, 2.0, and 2.5 were used. The single overloads were found to cause a decrease in constant-amplitude crack-growth in saltwater just as they did in air. Also, the number of delay cycles increased with each increase in overload ratio (OLR) in saltwater just as they did in air. However, the number of delay cycles was larger in air than in 31⁄2 percent saltwater, and the difference was greater for the 7075-T6 alloy than it was for the 2024-T8 and 7075-T73 alloys. The results indicated that a given microstructure and its susceptibility to environmental attack are important in determining its fatigue behavior under variable amplitude loading in a corrosive environment. An alloy which shows superior retardation behavior in air can be inferior in a corrosive environment such as saltwater as was found for the 7075-T6 and 2024-T8 alloys. The difference in the retardation behavior of these two alloys in air was small, while in saltwater, the 2024-T8 alloy was generally superior. Environmental attack similar to that which was observed in the constant-amplitude saltwater fatigue specimens was found by fractographic examination of selected retardation specimens. However, these observations indicated that the general nature of the fractographic features in relation to the OLR and the applied baseline stress-intensity factor is similar in both air and saltwater, except that, at the lower OLR and low K values, the overload markings were not visible in the specimens tested in saltwater. This lack of overload marking was more common in the 7075-T6 alloy because of its high susceptibility to environmental attack.

Book excerpt: The work discussed in this dissertation is an experimental validation of a body of research that was created to model stress corrosion cracking phenomenon for 304 stainless steels in boiling water reactors. This coupled environment fracture model (CEFM) incorporates the natural laws of the conservation of charge and the differential aeration hypothesis to predict the amount of stress corrosion crack growth as a function of many external environmental variables, including potential, stress intensity, solution conductivity, oxidizer concentrations, and various other environmental parameters. Out of this approach came the concept of the coupling current; a local corrosion current that flows from within cracks, crevices, pits, etc... of a metal or alloy to the external surface. Because of the deterministic approach taken in the mentioned research, the coupling current analysis and CEFM model can be applied to the specific problem of SCC in aluminum alloy 5083 (the alloy of interest for this dissertation that is highly sought after today because of its corrosion resistance and high strength to weight ratio). This dissertation research is specifically devoted to the experimental verification of the coupling current, which results from a coupling between the crack's internal and external environments, by spatially resolving them using the scanning vibrating probe (SVP) as a tool. Hence, through the use of a unique fracture mechanics setup, simultaneous mechanical and local electrochemical data may be obtained, in situ.The SVP is an alternating current device designed to obtain highly localized potential gradients (with a best resolution of microns) in a solution conductivity of 100s of [mu]S/cm. In order to enhance resolution of the SVP maps as much as possible, without being too far away from the desired test conditions of 0.6M saltwater (utilized in the lab as a substitute for seawater), dilution of the saltwater by an order of magnitude (0.06 M) was used throughout all experiments unless otherwise noted. Initial experiments of localized corrosion events from 10s of micron to mm-sized galvanic couples were first mapped in order to obtain confidence in the ability to map the current flowing through the solution above a stress corrosion crack. Furthermore, because of these feasibility studies, the current density that flows between an alloys matrix to or from an intermetallic compound can be spatially mapped as well.Standard fracture mechanics of AA5083-H116 bend bars were performed in diluted saltwater (0.06M) to obtain the critical fracture toughness for cracking in air and in saltwater. During loading in a bending test setup, standard load and crack mouth opening signals were obtained until the sample broke, or until the crack arrested. It was discovered that when the data was analyzed by plotting the load as a function of crack mouth opening displacement, the critical stress intensity (air), or threshold stress intensity (electrolyte) could be determined by identifying the decreasing of unload/reload slopes from a constant value. Transitions to and from different characteristic zones of cracking (different characteristics for different environments) are observed in the provided light and scanning electron microscopy images.The posited existence of the coupling current provides a different and more convenient marker for analyzing stress corrosion cracking, corrosion fatigue, and other forms of localized corrosion attack involving applied loads. For the first time, through the research in this dissertation, the positive current flowing from a crack were mapped, in situ, providing the changes in the anodic current density through the solution as a function of position. A collage of SVP maps were constructed on a grand scale according to their observed location with the light microscope by using features (such as the notch, or the growing crack) from the larger SVP maps taken at lower fracture toughness values with less resolution. These larger maps were then lined up with the extremes of the same features in smaller, SVP maps taken at a later time with a new location and higher resolution to keep up with the advancing crack tip. From that collage, a crack length vs. time graph was plotted to examine the characteristics of the crack growth. Finally, a crack growth rate vs. fracture toughness trend was constructed to compare with the CEFM and other studies on stress corrosion cracking of AA5083.In order to accommodate the expansion of the CEFM to predict crack growth in heavily sensitized AA5083 specimens, more electrochemical data (i.e., polarization scans taken from recent literature and compiled in this dissertation) was needed. The experimental findings from this dissertation also contributed to the model's expansion with the spatial analysis of the crack internal and external environments. Future work will incorporate testing of the more sensitive specimen orientations, acoustic emission analysis for probing micro-fracture processes, and coating effectiveness for SCC mitigation.

Available in PDF, EPUB and Kindle. Book excerpt: This paper reports on a series of crack arrest tests on two lots of 7075-T651 high strength aluminum alloy. The tests were performed and the data analyzed in accordance with procedures developed for high toughness, medium strength steels. Both KID and KIa are reported and the results show that these crack arrest parameters behave considerably differently than in the case of medium strength steels. Problems with specimen size requirements, fracture mode transitions, and generation of unbroken ligaments were not factors affecting the present results; their absence may, at least in part, account for these differences. Also, the strain-rate sensitivity of the flow strength of this aluminum alloy is considerably less than that of ferritic steels and this may also be important.
