Book excerpt: The recovery of dilute acrylic acid from the wastewater stream during the production of acrylic esters in the industries has gained a significant amount of attention due to its economic and environment issues. The amounts of acrylic acid which are usually found to contain in the wastewater stream range from 4-10 % w/w. The most frequent used method to treat wastewater containing acrylic acid is by incineration which is neither economically feasible nor environment friendly. One of the promising methods is recovery of acrylic acid from wastewater through esterification. Acrylic acid could be converted to acrylic ester while wastewater could be purified. To date, study about esterification by using diluted acrylic acid has not been reported in the literature. In this present work, a simulation study on the direct utilization of dilute acrylic acid in the production of n-butyl acrylate via esterification with n-butanol in a reactive distillation column was presented. The reaction is heterogeneously catalyzed by ion exchanged resin (Amberlyst-46). A pseudo-homogeneous kinetic model was used to describe the reaction kinetics. An equilibrium stage model was applied and the proposed model was validated with experimental data from past research study. The validated model was then used to study effect of various parameters like acrylic acid concentration, catalyst loading, reboiler duty, reflux ratio, number of trays in reactive section and number of trays in separation section. From this study, it can be seen that the best operating conditions in recovering 4% w/w acrylic acid from the wastewater stream were with a catalyst loading of 0.105 kg/m, reboiler duty of 283.133 kJ/hr, reflux ratio of 1.0 and finally with 7 trays in the reactive section and 2 trays in the rectifying and stripping section respectively. With these operating conditions, 95.245 % of AA managed to be converted into BA. The findings have proven the feasibility of the acrylic acid recovery via esterification in reactive distillation column and it serves as the groundwork for the detailed column design and experimental study in the future.

Book excerpt: Acrylic acid (AA) is an unsaturated organic acid, very toxic and hazardous to the environment. Unfortunately, dilute acrylic acid (AA) has commonly produced as a by- product in many chemical and petrochemical processes such as manufacturing of acrylic esters. The recovery of dilute AA from the wastewater streams has become a growing concern among researchers due to its economic and environmental issues. There are several conventional separation techniques such as adsorption, distillation and extraction were developed to treat the wastewater from the industries; however, they have their own drawbacks respectively. One of the promising methods to purify the wastewater and economically sustainable is through esterification process of the recovery acrylic acid with alcohols via reactive distillation column. To date, study about esterification by using dilute AA has not been reported in literature. In this present work, a simulation study of esterification reaction of 2-ethylhexan-1-ol and dilute AA via reactive distillation system in the presence of ion exchange resin catalyst was performed using Aspen Plus RADFRAC incorporated with thermodynamic model of UNIFAC. The effect of different operating variables such as Acrylic Acid concentration, reflux ratio, bottom rate, catalyst weight and optimum column configuration were studied in this present work. The best operating conditions and column configuration were identified with maximum recovery of acrylic acid was 83% for the feed concentration of 10wt% AA, 0.1 reflux molar ratio, 0.13kg/h bottom rate and 1.5kg/m of catalyst weight. The best column configuration for the esterification system of acrylic acid and 2-ethylhexanol consisted of 4 reactive stages, 10 stripping stages and 4 rectifying stages, contributing to 18 numbers of stages with each stage of condenser and reboiler.

Book excerpt: Due to the scarcity of oil in the future, alternative resources and production pathways for the production of chemicals need to be identified. To allow for an economic production of these chemicals, the use of innovative equipment and methods has to be investigated to intensify the processes. Reaction distillation integrates separation by distillation and reaction into one unit and is already known to be a promising concept to improve process performance, leading to more sustainable processes. However, the design of reactive distillation processes using bio-based raw materials is difficult because the wide impurity profile of the reactants may lead to a large number of additional reactions and thermodynamic non-idealties. Hence, within this work, a 4-step methodology for the design of a reactive distillation column processing bio-based resources is presented. In this study, the focus is on the impact of impurities, resulting from the use of bio-based raw material. Based on these results, the product purity in presence of the impurities is analysed and operational and design changes to overcome identified product purity limitations will be presented.

Book excerpt: In this research, the simulations of n-butyl acetate synthesis from n-butanol and dilute acetic acid via reactive distillation, in which chemical reactions and separations occur simultaneously, were studied by ASPEN PLUS program. n-butyl acetate esterification was catalyzed by Amberlyst 15. The objective of this work is to produce n-butyl acetate with a concentration not less than 98 mol%. he studies were divided into 2 main parts of pilot and industrial scales. In the pilot scale study, it was found that the reactive distillation equipped with a decanter with total recycle of the organic phase to the column at stage 2 is a suitable column configuration. For the single reactive distillation column, when the concentration of acetic acid is lowered, higher overall energy of the system is required. Considering the case with a pretreatment of acetic acid from 35 wt% to 65 wt%, the pervaporation-reactive distillation hybrid system requires lower energy than the distillation-reactive distillation hybrid system as well as the case with the single reactive distillation. In the industrial scale study, total energy consumptions of the systems follow similar trend of the pilot scale study. However, when considering the total annual cost for the case with 35 wt% acetic acid feed, it was revealed that the single reactive distillation consisting of 0 rectifying, 7 reaction, and 2 stripping stages offers the lowest total annual cost followed by the pervaporation-reactive distillation hybrid system and the distillation-reactive distillation hybrid system, respectively.

Book excerpt: Recovery of the dilute acetic acid becomes important issues due to economic and environmental awareness. The present research is focused on the application of a reactive distillation as a potential alternative method for dilute acetic acid recovery. The synthesis of butyl acetate, from esterification of dilute acetic acid with butanol in the reactive distillation is investigated with HYSYS commercial software. The model prediction by the HYSYS simulator is validated with experimental results reported in literature and a good agreement is observed. The effect of dilute acetic acid concentration on reactive distillation performances in terms of butyl acetate production is first studied. The influences of key operating variables on the performance of the reactive distillation are also evaluated in order to design the reactive distillation. Finally, the closed-loop control of a reactive distillation column is explored. Two alternative control structures are evaluated using 80 wt% acetic acid concentration for the production of butyl acetate. Disturbances in fresh feed flow rate and compositions are made to examine the rangeability of the control structures.

Book excerpt: This research focuses on white box modeling of the dynamics of a reactive distillation column, precisely, one that is used for the commercial production of MTBE (methyl-tert-butyl-ether) by the reaction between methanol and isobutylene. The motivation for this study is mainly the process complexity posed by simultaneous reaction and separation which complicates the design and control of the column. In this study, an equilibrium model of reactive distillation column is developed in MATLAB by putting together the MESH equations and other equations like Francis weir formula and reaction rate law. Subsequently, the developed model is validated by comparison of simulation results with industrial data. Finally, the dynamic behaviour of the system is studied by applying step changes to each of the input variables, one at a time. The model of reactive distillation column is successfully developed. It is also proven to be a good representation of the column in the industry because model predictions and plant data come to a good agreement.

Book excerpt: There are many comprehensive design books, but none of them provide a significant number of detailed economic design examples of typically complex industrial processes. Most of the current design books cover a wide variety of topics associated with process design. In addition to discussing flowsheet development and equipment design, these textbooks go into a lot of detail on engineering economics and other many peripheral subjects such as written and oral skills, ethics, "green" engineering and product design. This book presents general process design principles in a concise readable form that can be easily comprehended by students and engineers when developing effective flow sheet and control structures. Ten detailed case studies presented illustrate an in-depth and quantitative way the application of these general principles. Detailed economic steady-state designs are developed that satisfy economic criterion such as minimize total annual cost of both capital and energy or return on incremental capital investment. Complete detailed flow sheets and Aspen Plus files are provided. Then conventional PI control structures are be developed and tested for their ability to maintain product quality during disturbances. Complete Aspen Dynamics files are be provided of the dynamic simulations.
