Book excerpt: A process for the recovery of copper and cobalt from the Kakanda tailings dump was developed and evaluated during an integrated pilot plant campaign at Mintek. The process involved a number of unit operations including leaching, copper solvent extraction, copper electrowinning, iron removal, manganese solvent extraction, cobalt solvent extraction, ion exchange for impurity removal, and cobalt electrowinning. This paper describes the laboratory test programme required to enable the design of an ion exchange circuit for the removal of traces of copper and zinc from the cobalt advance electrolyte, as well as the pilot plant campaign to evaluate the final design.^L^LA resin was chosen for the removal of copper, and occasionally copper and zinc, from the cobalt advance electrolyte. During the pilot plant campaign a lead-lag fixed-bed system was evaluated at a superficial linear velocity of 0.5 cm/s (to be employed on the full-scale plant). The concentration of copper in the ion exchange feed varied between 60 and 100 mg/l and that of zinc between less than 2 and 10 mg/l. Effluent concentrations for both metals of less than 2 mg/l, specified for electrowinning, were consistently delivered for both metals. ^L^LThe full- scale design was based on an ion-exchange feed flowrate of 200 m3/h, and the final dimensions of the two columns were: inside diameter 3.7 m, and height 7.5 m. Variations of copper and zinc concentrations in the ion exchange feed solution were accommodated by changes in the operating strategy of the plant during piloting.

The sponsor had stated that the ion-exchange system could be incorporated into a closed process if the nickel content of the copper catholyte did not exceed 10 g/l and the additions of sulphuric acid and water did not exceed plant make-up rates. The average results obtained to date are 43 g of copper and 3 g of nickel per litre of resin. These were obtained under the following conditions: a total number of bed volumes of 8 to 12, a temperature of at least 50 degrees C and a flowrate of 8 to 12 bed volumes per hour. A mass balance based on a three-stage process is included for the whole copper-production circuit. The fixed-column separation entails three stages, ie, loading, scrubbing (removal of entrained feed solution and loaded nickel), and regeneration (replacement of the loaded copper and a minor quantity of nickel with the use of recycled electrolyte from the electrowinning tankhouse). Calculations showed that the circuit is very sensitive to the nickel carry-over into the copper circuit. The results for the resin loading covered a wide range (especially for nickel), and it seems likely that more laboratory work will be required if the project continues. IMAC GT 73, a cation-exchange resin, which was tested for the removal of impurities from nickel catholyte, was found to reduce the copper concentration from 0,25 ppm to less than 0,05 ppm (which is te detection limit). It was decided that a small resin column on-line with one of the cells should be installed at Bindura. Its effect in purifying the solution should be immediately apparent from the quality of the cathode.
