As a result, engine control systems have become more complex and opaquer, increasing the development time and costs. To address this challenge, Model-based control methods are an effective way to deal with the criticality of the system study and controls. And physics-based combustion engine modeling is a key to achieve it. This thesis focuses on development and validation of a physics-based model for both engine and emissions using model-based design tools from MATLAB & Simulink. Engine model equipped with exhaust gas circulation and variable geometry turbine is adopted from the previously done work which was then integrated with the combustion and emission model that predicts the heat release rates and NOx emission from engine. Combustion model is designed based on the mass fraction burnt from CA10 to CA90 and then NOx predicted using the extended Zeldovich mechanism. The engine models are tuned for both steady state and dynamics test points to account for engine operating range from the performance data. Various engine and combustion parameters are estimated using parameter estimation toolbox from MATLAB and Simulink by applying the least squared solver to minimize the error between measured and estimated variables. This model is validated against the virtual engine model developed in GT-power for Cummins 6.7L turbo diesel engine. To account for the harmonization of the testing cycles to save engine development time globally, a world harmonized stationary cycle (WHSC) is used for the validation. Sub-systems are validated individually as well as in a loop with a complete model for WHSC. Engine model validation showed promising accuracy of more than 88.4 percent on average for the desired parameters required for the NOx prediction. NOx estimation is accurate for the cycle except the warm-up and cool-down phase. However, NOx prediction during these phases is limited due to actual NOx measured data for tuning the model for real-time NOx estimation. Results are summarized at the end to compare the trend of NOx estimation from the developed combustion and emission model to show the accuracy of in-cylinder parameters and required for the NOx estimation.

The emissions must be controlled as stipulated by the society without sacrificing the legendary fuel economy of the diesel engines. These important drivers caused innovations in diesel engineering like re-entrant combustion chambers in the piston, lower swirl support and high pressure injection, in turn reducing the ignition delay and hence the nitric oxides. The limits on emissions are being continually reduced. The- fore, the required accuracy of the models to predict the emissions and efficiency of the engines is high. The phenomenological combustion models based on physical and chemical description of the processes in the engine are practical to describe diesel engine combustion and to carry out parametric studies. This is because the injection process, which can be relatively well predicted, has the dominant effect on mixture formation and subsequent course of combustion. The need for improving these models by incorporating new developments in engine designs is explained in Chapter 2. With “model based control programs” used in the Electronic Control Units of the engines, phenomenological models are assuming more importance now because the detailed CFD based models are too slow to be handled by the Electronic Control Units. Experimental work is necessary to develop the basic understanding of the pr- esses.

Book excerpt: Diesel and biodiesel combustion in a multi-cylinder light duty diesel engine were simulated during a closed cycle (from IVC to EVO), using a commercial computational fluid dynamics (CFD) code, CONVERGE, coupled with detailed chemical kinetics. The computational domain was constructed based on engine geometry and compression ratio measurements. A skeletal n-heptane-based diesel mechanism developed by researchers at Chalmers University of Technology and a reduced biodiesel mechanism derived and validated by Luo and co-workers were applied to model the combustion chemistry. The biodiesel mechanism contains 89 species and 364 reactions and uses methyl decanoate, methyl-9- decenoate, and n-heptane as the surrogate fuel mixture. The Kelvin-Helmholtz and Rayleigh-Taylor (KH-RT) spray breakup model for diesel and biodiesel was calibrated to account for the differences in physical properties of the fuels which result in variations in atomization and spray development characteristics. The simulations were able to capture the experimentally observed pressure and apparent heat release rate trends for both the fuels over a range of engine loads (BMEPs from 2.5 to 10 bar) and fuel injection timings (from 0° BTDC to 10° BTDC), thus validating the overall modeling approach as well as the chemical kinetic models of diesel and biodiesel surrogates. Moreover, quantitative NOx predictions for diesel combustion and qualitative NOx predictions for biodiesel combustion were obtained with the CFD simulations and the in-cylinder temperature trends were correlated to the NOx trends.

One way of improving exhaust emissions is the application of multiple injection strategies and conventional or partially premixed combustion conditions to a Diesel engine. The application of numerical techniques as CFD supports and improves the quality of engine developments. Unfortunately, current spray and combustion models are not accurate enough to simulate multiple injection systems, being in this way a topic of research. The goal of this study was the development of a novel simulation method for the investigation of Diesel engines operated with multiple injection strategies and different combustion modes. The first part of this work focused in improving the spray modelling. The inform ation of 3D CFD simulations of the injector nozzle was introduced in the spray simulation as boundary conditions developing coupling subroutines for this issue. The atomisation modelling was also improved using validated presumed droplet size distributions. Moreover, to avoid the simulation of the injector nozzle for every investigated operating point, a novel interpolating tool was developed in order to create spray boundary conditions based on few 3D CFD simulations of the nozzle under certain initial and boundary conditions. The second part of this thesis dealt with the combustion modelling of Diesel engines. For this issue, a laminar flamelet approach called Representative Interactive Flamelet model (RIF) was selected and implemented. Afterwards, an extended combustion model based on RIF was developed in order to take into account multiple injection strategies. Finally, this new model was validated with a wide range of operating points: applying multiple injection strategies under conventional and partially premixed combustion conditions.

Data were taken for three spes and three torques for a total of nine conditions. A six degree- of-freedom torsional vibration model of the crankshaft, connecting rods, and pistons was developed. The nonlinear inertias, due to the reciprocating pistons, were included along with linear stiffness and damping. The equations of motion were numerically integrated over a cycle to obtain predicted response. The predicted response was compared to the measured response at the free end of the crankshaft.

This increases the number of engine control parameters, making the engine calibration process challenging and time-consuming using the conventional map-based approach. Note that engine calibration is a crucial step in achieving optimal engine performance with satisfactory emissions, and it is an expensive process in general. With the advancement and widespread adoption of machine learning methods for control applications, it is now possible to use a black-box model with intelligence to efficiently calibrate nonlinear systems without detailed knowledge of system dynamics. The surrogate-assisted optimization approach is an attractive way to reduce the total computational budget for obtaining optimal solutions. This makes it special for its application to practical optimization problems requiring a large number of expensive evaluations.The current research work focuses on the problem of performing engine calibration using the surrogate-assisted optimization approach. The objective is to find the trade-off curve between engine efficiency in terms of brake specific fuel consumption (BSFC) and its NOx emissions by efficiently optimizing various control parameters. The complete study is divided into three parts. The first part deals with modifying the original algorithm for efficiently handling the practical system with measurement noise. A new constrained handling algorithm is proposed for lower confidence bound (LCB) criteria that showed good performance for both deterministic and stochastic systems. Furthermore, two extensions based on the expected improvement (EI) criterion are proposed for handling stochastic multi-objective problems.After the methodology development for handling stochastic systems, the second part validates their efficacy for performing the engine calibration in a simulation setting. All three algorithms are compared to identify the best approach for its implementation on the actual engine experimental setup. Three control parameters, namely variable geometry turbocharger (VGT) vane position, exhaust-gas-recirculating (EGR) valve position, and the start of injection (SOI), are calibrated to obtain the trade-off between engine fuel efficiency performance (BSFC) and NOx emissions within the constrained design space. The simulation study identifies the lower confidence bound (LCB) criteria with the proposed constraint handling approach to work well in the stochastic setting, compared with the other two extensions. Therefore, this approach is used for the experimental evaluation of the proposed surrogate-assisted optimization for engine calibration.Finally, the third part is the experimental validation. It is the first step towards automating the entire engine calibration process. Experimental evaluations are performed on a 6.7L Ford diesel engine to validate the algorithm's efficacy. Problems with different complexity are formulated and evaluated using the proposed approach. Initially, a simpler problem with two control variables is formulated to get the confidence to perform the experiments using the proposed algorithm. Two variables: EGR valve position and VGT vane positions, are calibrated to obtain a trade-off between engine efficiency (BSFC) and NOx emissions. After observing promising results, the study is concluded with a more complicated three control variable problem. An external electrically assisted boosting device (eBoost) is added to the engine system to perform calibration. Results showed improved engine performance using the eBoost with a significant reduction in calibration effort in terms of the number of experimental evaluations. The study successfully demonstrated the application of the surrogate-assisted optimization approach to a practical engine system and opened the door to automate the engine calibration process with reduced calibration efforts.
