Book excerpt: Master's Thesis from the year 2007 in the subject Engineering - Mechanical Engineering, language: English, abstract: (Thesis in pdf available here: http: //goo.gl/EZzlT6 and here: http: //hdl.handle.net/10773/2419) Commonly used methods for injection moulding simulation involve a considerable number of simplifications, leading to a significant reduction of the computational effort but, in some cases also to limitations. In this work, Reaction Injection Moulding (RIM) simulations are performed with a minimum of simplifications, by using the general purpose CFD software package Ansys CFX, designed for numerical simulation of fluid flow and heat and mass transfer. The Ansys CFX's homogeneous multiphase flow model, which is generally considered to be the appropriate choice for modelling free surface flows where the phases are completely stratified and the interface is well defined, is shown to be unable to model the filling process correctly. This problem is overcome through the implementation of the inhomogeneous model in combination with the free-slip boundary condition for the air phase. The cure reaction is implemented in the code as a transport equation for an additional scalar variable, with a source term. Various transient and advection schemes are tested to determine which ones produce the most accurate results. Finally, the mass conservation, momentum, cure and energy equations are implemented all together to simulate the simultaneous filling and curing processes present in the RIM process. The obtained numerical results show a good global accuracy when compared with other available numerical and experimental results, though considerably long computation times are required to perform the simulations.

Available in PDF, EPUB and Kindle. Book excerpt: Micro-injection moulding is a new process, and as such it has not been thoroughly investigated until now. The peculiarities related to the three dimensional aspect of the cavity and the very small length and time scales at stake make it a very specific technology compared to conventional injection moulding. The aim of this thesis is to pave the way for micro-injection moulding modelling with a special emphasis on micro-cavity filling. Besides giving insight into the process, this work demonstrates the importance of visco-elastic effects and investigates further related issues. The different steps adopted in this work are the following ones: first an extensive review of the process is proposed, followed by a reflection on micro-cavity filling and polymer behaviour which ends up with the choice of the Giesekus model as an appropriate viscoelastic model for some polymers used in this process. A chapter dedicated to polymer characterization conducted on PC Lexan HF11110R, a micro-injection suited amorphous material, shows that the Newtonian viscosity is very low. In this case, the model admissibility from a mathematical and thermodynamic point of view is not guaranteed. This admissibility is the object of a chapter which provides an analysis for the Giesekus model completed with the PC Lexan material parameters. A further mathematical consequence of a vanishing Newtonian viscosity is that the number of inlet boundary conditions to be prescribed for the extra-stress tensor is reduced to 4 instead of 6 in case of a non-vanishing Newtonian viscosity. A specific numerical scheme to tackle this problem is proposed along with a theta-splitting based method which allows us to separate the viscous and visco-elastic effects in the governing equations and to treat subsequently a modified Stokes sub-problem and a transport sub-problem. Finally, a micromixer design and prototyping is presented as an application of this promising process.

Available in PDF, EPUB and Kindle. Book excerpt: Finish Manufacturing Processes are those final stage processing techniques which are deployed to bring a product to readiness for marketing and putting in service. Over recent decades a number of finish manufacturing processes have been newly developed by researchers and technologists. Many of these developments have been reported and illustrated in existing literature in a piecemeal manner or in relation only to specific applications. For the first time, Comprehensive Materials Finishing, Three Volume Set integrates a wide body of this knowledge and understanding into a single, comprehensive work. Containing a mixture of review articles, case studies and research findings resulting from R & D activities in industrial and academic domains, this reference work focuses on how some finish manufacturing processes are advantageous for a broad range of technologies. These include applicability, energy and technological costs as well as practicability of implementation. The work covers a wide range of materials such as ferrous, non-ferrous and polymeric materials. There are three main distinct types of finishing processes: Surface Treatment by which the properties of the material are modified without generally changing the physical dimensions of the surface; Finish Machining Processes by which a small layer of material is removed from the surface by various machining processes to render improved surface characteristics; and Surface Coating Processes by which the surface properties are improved by adding fine layer(s) of materials with superior surface characteristics. Each of these primary finishing processes is presented in its own volume for ease of use, making Comprehensive Materials Finishing an essential reference source for researchers and professionals at all career stages in academia and industry. Provides an interdisciplinary focus, allowing readers to become familiar with the broad range of uses for materials finishing Brings together all known research in materials finishing in a single reference for the first time Includes case studies that illustrate theory and show how it is applied in practice

In this study, injection molding with micro-features is investigated experimentally and numerically. Different methods were used to fabricate tool steel, photoresist and nickel mold inserts for injection molding with micro-features. Experiments have been conducted and analyzed for the radial flow case and the unidirectional flow case. Simulations based on 2.5D software packages for are preformed. Both numerical simulation and experimental results showed that the injection speed, feature width and mold temperature are important for mold filling. However, conventional midplane simulation is found to be inappropriate for multi-scale structures, typically found in micro-injection molded parts. For the unidirectional flow, an x-z planar simulation based on the general momentum equation is able to achieve better efficiency than 3D simulations. A hybrid numerical technique is developed, which can significantly reduce the computation cost, and yet provide good flow simulation around the microfeatures. The mold-melt heat transfer coefficient and injection speed are shown to be very important factors in determining the filling depth in microstructures. Different choices of the value of the constant heat transfer coefficient give very different results. Therefore, a local heat iii transfer model is collaborated in our code. It produces good prediction in our simulation. However, it may not include all effects. Wall-slip may also contributes to the filling length in microchannels. A decrease of the heat transfer coefficient and the occurrence of wall-slip are likely to occur in micro channels. Further investigations are needed.
