However, pipelines may experience some defects, such as cracks, corrosion and cracks in corrosion, during service period. In this thesis, the current defect assessment methods for crack, corrosion and crack in corrosion defects are reviewed. The aim of this study was to evaluate the effect of the crack in corrosion defects on the failure pressure of natural gas transmission pipelines. Consequently, a series of burst tests with varying defect depths were undertaken on end-capped, seam-welded API 5L Grade X60 (433 MPa yield stress) pipeline steel of external diameter 508 mm (20 inch), 5.7 mm wall thickness. Defects were created by pre-fatiguing the pipe to create a crack. The number of cycles required to create a fatigue crack were varied between 75000 to 150000 cycles based on the desired final defect depth. For the (CIC) defects, the pipe was pre-fatigued to create a sharp crack, and the artificial corrosion defect was simulated by machining a rectangular groove over the fatigue crack. The rupture tests were conducted by pressurizing the pipe until failure occurred. Results were analyzed using various assessment methods. For the artificial corrosion defects, the predicted failure pressures based on RSTRENG were more reliable than those based on Modified B31G. This study revealed that CorLAS provided the least conservative prediction for crack defects, whereas the other methods provided more conservative estimates of failure pressure. Moreover, the predicted failure pressure of the level 3 FAD for API 579 cylinder equations had better agreement with experimental results in comparison with the other methods, i.e. BS7910 and NG-18. The failure pressure for CIC defects for pipes tested fell between corrosion defects (lower bound) and crack defects (upper bound). The transition to crack defect behavior only occurs when the crack defect depth is significant or vice versa. It should be noted that the crack to corrosion ratio is not the only parameter to evaluate a CIC defect. There are other parameters such as total defect depth and defect profile, which affect the failure behavior of a CIC defect.

Hence, the predictions of pipeline burst pressure in the early stage are very important in order to provide assessment for future inspection, repair and replacement activities. This thesis is to study the effect of multiple corrosion defects on failure pressure for API X42 steel and validate the results with available design codes. The project implicates analysis by using MSC Patran 2008 r1 software as a pre-processor and MSC Marc 2008 r1 software as a solver. Half of the pipe was simulated by fully applying symmetrical condition. The pipe is modeled in 3-D with outer diameter 381 mm, wall thickness of 17.5 mm and different defect parameter. In this analysis, SMCS and von Mises stress used to predict the failure pressure. The result shows that the failure pressure increases when the distance between defect increases but decreases when the defect length increases. SMCS always shows a higher value compared to von Mises. The design codes applied only when the distance between defect is small enough that multiple defects acts as a single defect. Meanwhile, value of FEA is the highest among all the design codes.

APIX42 steel is chosen for this studies and it must undergoes few machining steps to design a tensile test specimen according to ASTM E8-08M-11. Data obtained from tension test (engineering stress strain) must convert into true stress strain in order to transfer it during simulation (field). Power law is the formula used to convert engineering stress strain to true stress strain. Ultimate strength of APIX42 is predicted at 612 MPa. For modelling part, one quarter of pipeline geometry need to design in MSCPatran software. This study is only focussed on single type of defect. Meshing (element) steps continues after one quarter of geometry is designed. Modelling and simulation is repeated for the different depth (25%, 50% and 75%) of defects and increment in pre-strain. Result obtained after the simulation process must be interpolated to get more accurate failure pressure. Predicted failure pressure is higher for pipeline without presence of pre-strain. Pipeline with the presence of pre-strain, predicted failure pressure is reducing as the amount of pre-strain applied is increases. Three industry models are compared with the finite element result (FEA) for validation. For the lower depth, FEA failure prediction is the highest followed by DNV-RP-F101. ASME B31G and Modified B31G predicted almost same failure pressure but less than FEA and DNV-RPF101. When the depth increases, DVN-RP-F101 predicted higher value of burst pressure compared to FEA. Whereas Modified B31G and ASME B31G predicted lower failure pressure but getting closer to FEA and DVN-RP-F101. The same phenomena happened when various amount of pre-strain (1kN, 3kN and 5kN) applied, but predicted failure pressure is lower than without pre-strain. By referring to the result, presence of pre-strain is really effected value of failure pressure. Increase in pre-strain will cause losing balance strength in pipelines and leads failure in short time compare to pipelines without pre-strain.

The steel pipelines have been widely used for these applications due to the high strength to weight ratio of the material, resulting in lower material cost. These pipelines are subjected to corrosions during the service life, resulting in the reduction of wall thicknesses. The prediction of the remaining strength of a corroded pipeline is required for fitness-for-purpose assessment. For the prediction of the remaining strength, different models were developed based on simplified results of analysis and/or empirical fits to limited experimental data which are expressed in terms of burst pressure. The established design codes adopt simplified design equations for the burst pressure prediction for corroded pipelines. However, the burst pressures predicted using the simplified equations are not consistent with the burst test results and results obtained from rigorous finite element (FE) analyses. Besides, the pipelines are often subjected to axial force and bending moment. The effects of the axial force and bending moment on the burst pressure are not rationally accounted. In this research, the axial forces and bending moments experience by energy pipelines are first examined considering a case of offshore pipelines. The improved burst pressure models are then developed for pipelines with and without the axial forces and bending moments. The existing models of burst pressures for deteriorated-steel pipelines are investigated to determine the contributing parameters to the burst pressures. The Folias factor and flow stress are identified as the major parameters contributing to the burst pressures of the corroded pipelines. A detailed study, based on FE analysis using Abaqus, has been carried out to develop a new method of defining the Folias factor and to develop an improved model for burst pressure prediction for a corroded pipeline. The finite element analysis is then extended to develop the new interaction rules for the pipelines subjected to multiple patches of the corrosion defects. The FE analysis is used to develop failure loci for burst pressure prediction for pipelines subjected to axial forces and bending moments. Corroded pipelines often suffer from the stress corrosion cracking (SCC) when the pipelines in corrosive environments are subjected to high tensile stresses. The SCC occurs at a stress intensity factor well below the fracture toughness of the material. The effects of the SCC and the crack propagation in the deteriorating pipelines cannot be captured using standard FE modeling techniques. It is proposed to employ fracture mechanics to determine the remaining strengths of pipelines containing corrosion defects or crack-like defects or corrosion with crack-like defects.

In this analysis, stress modified critical strain used as failure criterion to predict the failure of defective pipe. Result shows that the burst pressure decreases when both defect depth and length increases. The defect depth appear as a most influence parameter that affect the burst pressure. The circumferential extent has a less influence on the burst pressure. The results have been compared to available design codes for corroded pipelines such as ASME B31G, Modified ASME B31G and DNV RP F101. Comparison with available design codes have shown that FEA burst pressure gives higher values compare to codes. From the results, ASME B31G gives the lowest values than other codes.

Book excerpt: As the most frequent failure source, external corrosion has led to more than 1700 failures in gas transmission pipelines in US since 1996, causing a property damage of approximately $189M. Such numbers highlight the importance of maintaining gas transmission pipelines in safe conditions to postpone corrosion failures. As the most widely applied method of corrosion monitoring technique, in-line inspection is expensive and time-consuming due to requiring high frequencies. On the other hand, the recent efforts directed towards developing failure prediction or maintenance planning models for oil and gas pipelines seem to have some limitations. As such, most of the failure prediction models are based on limited number of inspection or historical records or are limited in application due to their subjectivity. Furthermore, in the domain of maintenance planning, the current procedures are merely based on considering the associated costs and safety thresholds in the decision-making process. Such methodologies do not address the importance of pipeline availability and continuation of operation as a critical asset in the selection of the maintenance strategy. This research has two main objectives. As the first objective, the proposed research aims to develop historical data-based failure prediction models for gas transmission pipelines by considering geo-environmental features. As the second objective, this research aims to propose a reliability-centered availability-based maintenance planning framework that considers the criticality of pipeline operation. For these objectives, a detailed literature review was carried out on current methodologies to predict failures in oil and gas pipelines and maintain them. As the most important limitations, current failure prediction models do not consider geographical and environmental properties of pipelines to predict failures. On the other hand, in maintenance planning scope, none of current practices highlight importance of pipeline operation and availability in making the proper decision. In addition, these methodologies are often subjective, i.e. they are merely applicable to limited pipelines. To overcome these limitations the mentioned objectives of this research were defined and failure and maintenance data were collected from accessible historical records and reports. The failure prediction models were developed from best-subset and multiple regression analyses on the historical failure data and were then validated. On the other hand, the maintenance planning framework was developed from a coupled cost and availability-based maintenance planning procedure on different maintenance scenarios. For each scenario, a discrete event simulation was carried out through MATLAB programming. Such simulation was performed on the pipeline reliability profile obtained from a Monte Carlo simulation and consideration of improvement in availability per unit cost as the decision criteria. Monte Carlo simulation was carried out to consider wide range of design parameters for development of the reliability profile. The developed failure prediction models were able to satisfactory predict time of corrosion failures in gas transmission pipelines for Great Plains and South East Regions of the U.S. These models were validated with mean absolute error (MAE) and root mean square error (RMSE) of 0.12 and 0.04, for Great Plains, and 0.11 and 0.07, for South East regional classifications, respectively. The proposed maintenance planning framework reveals that for a case study of a 24-inch pipeline, considering an availability-cost indicator, the second maintenance scenario, with interventions at the service life of 30.1 and 40.5 years is more effective. This order is followed by the first scenario with interventions at service life of 33.3 and 42.2 years, and finally the third scenario with intervention at service life of 24.2 years, respectively. The developed failure prediction models can assist decision makers and pipeline operators to predict the expected time of corrosion failure in gas transmission pipelines in the selected regions by considering geo-environmental and pipeline design parameters. In addition, for maintenance planning of oil and gas pipelines, this research proposes a novel methodology that considers oil and gas pipelines as critical assets for which continued operation is of high importance. Such consideration provides a compensation between the costs incurred and pipeline availability to avoid over/under maintenance.

Book excerpt: The predictions of pipeline burst pressure in the early stage are very importance in order to provide assessment for future inspection and maintenances activities. The failures of pipelines contribute to economic implications, fatal injuries and also constitute serious hazards to the environment due to leakage. This project is a study on interaction effect of the distance between cracks for material grade B steel pipe using finite element analysis (FEA). The objectives for this project are to study the interaction of two linear cracks and analyze the maximum pressure defect for various distances between crack and crack length. This project include the analysis of the material grade B steel by using MSC Patran 2008 r1 software as pre-processor and MSC Marc 2008 r1 software as a solver. This analysis investigates one failure criterions that is von Mises stress as to predict the failure of defective pipe. Half of pipe was simulated by applying the symmetrical condition. The pipe is modeled in 3D with outer diameter of 60.5 mm, wall thickness of 4 mm and different defect parameters. Result shows that the maximum pressure increases when the distance between cracks increase and the crack length decrease. The results have been compared to available design codes for corroded pipelines such as ASME B31G, Modified ASME B31G and DNV RP F101. The comparison with design codes have shown that FEA burst pressure gives higher values.
