Fluctuations in price and availability of different hydrocarbons emphasize the need to diversify feedstock options beyond natural gas, the major source for hydrogen. Traditional steam reformers for making hydrogen from hydrocarbons suffer from low catalyst effectiveness factors, poor heat transfer and limited hydrogen yield due to thermodynamic equilibrium constraints. A fluidized bed membrane reactor (FBMR) was designed, fabricated, installed with close attention to safety and operated with methane, propane and heptane as feedstocks at average bed temperatures up to 550°C and pressures up to 800 kPa. When operated without membranes, near-equilibrium conditions were achieved inside the reactor with fluidized catalyst due to the fast reforming reactions. Installation hydrogen permselective Pd----Ag23 membrane panels inside the reactor to extract pure hydrogen shifted the reaction towards complete conversion of the hydrocarbons, including methane, the key intermediate when propane and heptane were the feed hydrocarbons. Reforming of higher hydrocarbons was found to be limited by the reversibility of the steam reforming of this methane. To assess the performance due to hydrogen in situ withdrawal, experiments were conducted with one and six membrane panels along the reactor. The results demonstrated that the FBMR could produce pure hydrogen from higher hydrocarbon feedstocks at moderate operating temperatures of 475-550°C. A two-phase fluidized bed reactor model was developed, with gas assumed to be in plug flow in both the bubble and dense phases. Diffusional mass transfer, as well as bulk convective flow between the phases, was incorporated to account for concentrations changing due to reactions predominantly in the dense phase, and due to increased molar flow due to reaction. Book excerpt: This work describes the application of palladium-based composite membrane reactors (MRs) for performing steam methane reforming (SMR) and natural gas steam reforming reactions to produce a high-purity hydrogen stream for CO2 capture from the transportation sector. In particular, the effect of different operating conditions on the performance of several MRs has been investigated. Moreover, thin pure palladium and palladium-gold alloy membranes have been synthesized via electroless plating and housed in the membrane module for reaction and permeation testing. In particular, the SMR reaction across porous stainless steel-supported Pd membranes has been investigated with a focus on low temperature and pressure conditions to showcase the ability of the MR to obtain high conversions even at mild conditions. The feed composition ratio, i.e., H2O/CH4, was kept above the stoichiometric limit to enhance conversion, while a permeate sweep gas was used to promote the permeation of hydrogen through the membrane. This application of the Pd-based MR resulted in high methane conversion (84%) and hydrogen recovery (82%) with a pure hydrogen stream obtained from the permeate side at temperatures as low as 400 °C. Stable methane conversions and hydrogen permeation rates were obtained for> 700 reaction hours. Using a Pd-Au composite MR, further reaction testing took place with a real natural gas feed at 450 °C and 300 kPa. This MR operated under a SMR reaction continuously for> 250 hours without a decrease in performance, highlighting the long-term stability of the MR to produce pure hydrogen for long periods of time. More specifically, the conversion of higher hydrocarbons, e.g., propane, ethane, and butane, within the reactor were> 85% throughout the experimental tests. Using a membrane module comprised of a dense Pd77Ag23 membrane, hydrogen permeation decreased when exposed to H2S. This decrease in hydrogen flux was temporary and complete recovery was realized with 200 ppm and 40 ppm H2S exposure tests showing no long-term effects on the membrane. These results allow for an alternative use of pure Pd membranes, which are irreversibly poisoned by H2S.

Book excerpt: Abstract: A mathematical modeling framework for the methane steam reforming reaction operating in steady state has been developed. Performances are compared between the classic catalytic packed bed reactor and a Pd-based catalytic membrane reactor. Isothermal simulations on MATLAB © has first been conducted and show a higher performance of the membrane reactor over the packed bed reactor. Methane conversion of 1 can be reached for lower temperatures than used with industrial PBR, and better performances are shown for an increase in the operating pressure. Optimum conditions were defined for Temperature (500-600 Celsius), reaction side pressure (16-40 bars), membrane thickness (1-7 micrometers), steam/methane ratio (3-4), reactor length (5-10 meters) and permeate sweep ratio (20 or more). This model was validated by multiple recognized sources. Adiabatic simulations were conducted in order to develop a mathematical model base for non-isothermal simulations. The membrane reactor is again showing a higher conversion of methane compared to the packed bed reactor, however the heat loss due to the membrane and the hydrogen leaving through the tube is decreasing the performances of the MR over the PBR compared to the isothermal case. Results show also that most of the reaction occurs at the very beginning of the reactor.
