Book excerpt: The National Renewable Energy Laboratory (NREL) recently developed a new hybrid fatigue testing system called the Blade Resonance Excitation (B-REX) test system. The new system uses 65% less energy to test large wind turbine blades in half the time of NREL's dual-axis forced-displacement test method with lower equipment and operating costs. The B-REX is a dual-axis test system that combines resonance excitation with forced hydraulic loading to reduce the total test time required while representing the operating strains on the critical inboard blade stations more accurately than a single-axis test system. The analysis and testing required to fully implement the B-REX was significant. To control unanticipated blade motion and vibrations caused by dynamic coupling between the flap, lead-lag, and torsional directions, we needed to incorporate additional test hardware and control software. We evaluated the B-REX test system under stable operating conditions using a combination of various sensors. We then compared our results with results from the same blade, tested previously using NREL's dual-axis forced-displacement test method. Experimental results indicate that strain levels produced by the B-REX system accurately replicated the forced-displacement method. This paper describes the challenges we encountered while developing the new blade fatigue test system and the experimental results that validate its accuracy.

The National Wind Technology Center houses the only full-scale wind turbine blade drivetrain test facilities in the US. To maintain these facilities, accreditation, and the acceptance of the wind industry, NREL must strive continuously to maintain and improve staff capabilities, procedures, facility and equipment. In addition, as wind turbines continue to increase in size, NREL must improve its capability to test the larger components associated with these new turbines. NREL is currently investigating methods to increase blade and drivetrain testing capabilities. Mitsubishi Power Systems (MPS) must also strive to meet the demands of the evolving wind energy industry by developing, proving and manufacturing new, cost-effective blades for its turbines. Mitsubishi has established a joint venture with TPI composites of Rhode Island for manufacturing blades to be installed on US wind turbines. There is an obvious advantage to test these prototype blades in a US facility. The NREL blade test facility is uniquely capable of fulfilling this need. In addition, NREL can provide other testing support to MPS through the use of its dynamometer facility for drivetrain testing and through the use of NREL's field-testing capabilities for testing wind turbine systems. This CRADA provides the opportunity for both organizations to achieve critical goals in development of wind energy in the US. MPS obtains verification of its wind turbine components and system. NREL obtains improved test capabilities.

The tests were conducted under the Standards, Measurement and Testing (SMT) Program in conjunction with tests conducted by four European laboratories to develop a common database of blade testing methods. All of the laboratories tested duplicate copies of blades taken from series production. Blade properties, including weight, center of gravity, natural frequencies, stiffness, and damping, were determined. Static load tests were performed at 110% of the extreme design load for strain verification. NREL performed single-axis and two-axis fatigue tests using business-as-usual testing practices. The single-axis test combined equivalent life loading for the edge and flap spectra into a single resultant load. The two-axis test applied the edge and flap components independently at a phase angle of 90°. Damage areas were observed at (1) the trailing edge, which cracked near the maximum chord; (2) between the steel root collar and the composite, where circumferential cracking was noted; and (3) along the top of the spar between the 2,500-mm and 4,200-mm stations, where a notable increase in acoustic emissions was detected. NREL observed that the onset of damage occurred earlier in the single-axis test.

Fatigue testing at the National Wind Technology Center (NWTC) is currently conducted using Universal Resonance Excitation (UREX) technology. In a UREX test, the blade is mounted to a rigid stand and hydraulic exciters mounted to the blade are used to excite the blade to its resonant frequency. A drawback to UREX technology is that mounting hydraulic systems to the blade is diffi cult and requires a relatively long set-up period. An alternative testing technology called the Mobile Oscillatory Fatigue Operator (MOFO) has been analyzed. The MOFO uses an oscillating blade test-stand rather than a rigid stand, avoiding the need to place hydraulic systems on the blade. The MOFO will be demonstrated by converting an existing test-stand at the NWTC to an oscillating stand that can test blades up to 25 m in length. To obtain the loads necessary to design the MOFO, the system motion is modeled using rigid body and lumped mass dynamics models. Preliminary modeling indicates the existing stand can be converted to a MOFO relatively easily. However, the blade dynamic models suggest that blade bending moment distributions are signifi cantly different for UREX and MOFO testing; more sophisticated models are required to assess the implication of this difference on the accuracy of the test.
