Book excerpt: The so called spark plasma sintering (SPS) is a relatively new hot consolidation technology that is getting rapidly growing attention for the academic research and industrial development. Although there is no evidence of plasma existence yet, substantial experiment trials have been done and often delivered superior material properties with high processing efficiency. However, the majority of fundamental modeling and simulation work done to now is still limited to the study on interactions of electrical-thermal fields; while few of the studies included analyses of stress distribution, densification, or grain growth. This study is the first modeling and simulation work to fully couple electrical-thermal-mechanical fields together with porous body consolidation and grain growth. This study uses a power law creep based model with a novel grain size - density correlation model to describe the material densification and microstructure coarsening under mechanical pressure at high temperature. Realistic boundary conditions at the contact interfaces between punch-die-specimen are also included in calculations. A novel multi step pressure dilatometry approach is introduced to determine the material parameters for modeling, including strain rate sensitivity (responsible for hardening effect), activation energy, and the vibrational frequency. With the experimentally determined material parameters and handbook properties, the model predictions are close to experimental density data on SPS of copper (R2 90.4%) and vanadium carbide (R2 99.7%) powders. Copper was used for the fundamental study with the aim to characterize electric current impact on SPS consolidation. Another system of vanadium carbide was used as a surrogate material with the aim to investigate the feasibility of fabricating functionally structured uranium carbide nuclear fuel pellets by SPS.

Compared with conventional hot pressing and hot isostatic pressing, FAST has demonstrated a rapid densification process that has the potential to minimize grain growth, which is crucial to achieving excellent physical properties. This work covers the physical phenomena, multi-scale analytical and numerical models, experimental studies, and application of FAST processing. Specifically, a coupled thermal-electric-densification framework for the design and optimization of FAST type processing has been proposed and implemented into a finite element package. A discrete finite element method is also developed to determine the effective thermal conductivity in a particulate system with realistic microstructure. Moreover, FAST simulation of a hip joint replacement is demonstrated.

The numerical model integrates thermal, electrical and mechanical phenomena. The sintering process is approximated using temperature and density dependent material properties. The conditions to which a sample is exposed during processing were calibrated using SPS experiments. Three separate SPS experiments were conducted of sintering Bismuth Telluride. The selection of this material was prompted by its potential in thermoelectric applications. In these experiments the samples were sintered for a total of 13 minutes: 10 minutes to heat up from room temperature to 723 K, followed by 3 minutes at 723 K, with a maximum load of 80 MPa. The simulation results were compared to the experimental data and found to be of acceptable accuracy. It was found that the tuning of the contact resistances played a major role in the accuracy of the simulation. It was also shown that density dependent material properties can be used to simulate the consolidation of a powder during sintering.
