Book excerpt: The work in this thesis is concerned with an investigation of the performance of a commercially available design of in-line motionless mixer and how this is affected by the major process variables. Much of the previously reported work on mixing studies has been based on empiricism, particularly that carried out on in-line mixers. Because of this it has been possible to identify several areas where an experimental and theoretical investigation would provide a useful and original contribution to the state of knowledge. The study has investigated the pressure drop and mixing characteristics of a Kenics in-line mixer, in laminar flow, using a range of Newtonian and non-Newtonian liquids. It has been shown that the pressure drop can be correlated by an equation of the Ergun type. A new mixing index, which aims to quantitatively express the goodness of mixing, has been determined over a wide range of operating conditions. This mixing index has been correlated with the major system variables using a number of mathematical techniques. A theoretical study of a twisted tape model has been carried out by tensor analysis techniques using a rotating helical co-ordinate system. A series of partial differential equations has been derived, which describe the behaviour of a fluid flowing through such a geometry.

The main target of the mixing is to increase the interface area between phases in order to improve mass and heat transfer and facilitate then chemical reaction. Among the multiphase mixing stands out the gas liquid dispersion. The aim of the present work is to examine a specific type of mixers, namely the static mixer. Static mixers are located into a housing or pipeline to ensure a high blending of fluids. They are usually made by a series of inserts, in turn designed by holes, helical elements and oblique blades. These elements cause local accelerations and stretching of the fluid currents to reach a high mixing efficiency. The wide applications of static mixers in numerous industrial processes require better knowledge of the hydrodynamics in these devices. The gas-liquid flow pattern through a Sulzer static mixer SMXTM mounted in a vertical cylindrical tube was investigated in this study. The main goal was to assess the performance of the Sulzer static mixer SMXTM for gas-liquid applications in industrial processes. Experimental data were collected from two main optical techniques, Backlight Shadowgraph Technique (BST) and Particle Image Velocimetry (PIV). 3D-printed static mixers were manufactured using transparent plastic in order to provide optical access. Three different liquids were used as the continuous phase, namely water, water with SDS and normal-heptane. The liquid phase was kept stagnant during the experiments. Five different lengths of mixers (with 1, 2, 5, 10 and 15 elements respectively) and several gaseous nitrogen flow rates from 1 to 10 l/h were analysed. The behaviour of the simple tube without mixing device, acting like a bubble column, was investigated as a reference, for comparison purposes with the SMXTM. Bubble diameter distributions at the inlet and outlet of the SMX mixers were evaluated. The velocity fields inside the mixers were quantified. The gas hold-up was also measured. The oxygen transfer performance in the SMX static mixer in air/water mixture was assessed by measuring the overall oxygen transferred. The mass transfer coefficient to the interfacial area kLa was determined and proved to be larger in the mixer. Volume-of-fluid numerical simulations of the mixer were performed with OpenFOAM. These 3D simulations were mainly focused on the behaviour of the SMX in an organic system at low gas flow rate (1 l/h). The numerical simulations were satisfactorily validated by experimental results. The comparison and the combination of the numerical and experimental results bring new insight into the flow pattern in a SMXTM static mixer.

Static mixers, also known as motionless mixers, are very efficient devices used for mixing of both single phase and multiphase fluids. With a gradual increase in the usage of static mixers in various industrial operations, it is necessary to achieve higher mixing efficiency at the cost of minimum energy consumption. Mixing performance can be improved either by designing new internal geometry or by modifying an existing static mixer geometry. The objective of this research is to improve the mixing performance of static mixers by incorporating design modifications to the internal geometry. For that purpose, a static mixer with an open blade internal structure (such as SMX) was selected because of its complexed geometry and industrially proven mixing abilities. As a part of design modifications in the SMX mixer, perforations of varying sizes and different shapes of serrations were introduced to the static mixer blades using AutoCAD software. These modified static mixer geometries include perforated SMX with 2 holes of D/20 size on each blade, perforated SMX with 4 holes of D/20 size on each blade, perforated SMX with maximum number of D/20 holes, perforated SMX with maximum number of D/30 holes, perforated SMX with maximum number of D/40 holes, SMX with circular serrations, SMX with triangular serrations and lastly SMX with square shaped serrations. In order to select the best modified static mixer in terms of mixing performance, CFD simulations are performed using COMSOL Multiphysics software and the mixing performance of each modified static mixer geometry was compared with the standard SMX mixer. The mixing performance of each static mixer was compared on the basis of dispersive mixing and distributive mixing parameters. For laminar flow regime and incompressible fluid, simulation results for all the static mixers are first characterized in terms of pressure and velocity field, which showed good agreement with the literature data. For the comparison of dispersive mixing, shear rates and extensional efficiency of each static mixer is compared with that of a standard SMX mixer. Further, binary cluster particle tracer is injected in the flow domain to compute the distributive mixing capacity of static mixers. Distributive mixing of each mixer is quantified in terms of standard deviation. Based on the comparison of the simulation results for the dispersive and distributive mixing, the most efficient static mixer is targeted for its use in polymerization processes. Synthesis of polyacrylamide using a static mixer is explored in this research work. SMX mixer and the most efficient modified static mixer based on the overall mixing performance are chosen to carry out the homopolymerization of acrylamide using CFD simulations. It is observed that the modified static mixer performs better than the SMX mixer in terms of monomer conversion, reaction rate and polymer concentration.
