Book excerpt: The rapid growth of the Print on Demand (POD) business has necessitated a capacity expansion plan that spans the next five years. After analyzing sales data it was determined that more titles are selling in larger quantities. For these titles, the current make-to-order model does not represent the optimal manufacturing and fulfillment strategy. This preliminary insight led to the realization that an inventory model that uses demand forecasts and a cost analysis for each title should be used to determine the optimal ordering quantity for qualifying titles, in an initiative called high volume pre-builds. Additionally, an initiative called predictive manufacturing should be used concurrently to provide customer experience improvements to titles that sell in large quantities but do not qualify for high volume pre-builds. The development of a hybrid make-to-stock, make-to-order (MTS-MTO) production optimization model will lead to pre-building between 1.1M and 2.1M retail units per year, but could be scaled upward. Pre-building allows for cost savings through economies of scale in manufacturing and through transportation savings based on inventory placement and network topology. An additional 300K+ annual retail titles will be eligible for predictive manufacturing, which will also benefit from transportation savings. The customer experience improvements alone would make these initiatives worth pursuing even if they were NPV neutral or slightly negative. However, they are a clear win when also considering overall integration and cost savings. These initiatives will drive a lower cost structure for book manufacturing that benefits all stakeholders (Amazon, authors, and customers), which will lead to the continued, rapid growth of POD.

Book excerpt: In today's competitive environment, most companies tend to adopt a hybrid manufacturing strategy to provide more reliable services to a wide range of customers. Based on a real-world case study, we investigate a production-inventory-distribution system of a company in a complex supply chain. In such a system, the company manage production, inventory, and transportation decisions, where different products are produced at mills or stored at external warehouses are shipped to customers using multiple modes of transportation. At a tactical planning level, the company wants to know which production strategies, including make to stock (MTS), make to order (MTO) or vendor managed inventory (VMI) strategy, should be chosen for each customer and then how to coordinate the production, inventory, and distribution activities according to the strategy assigned to the customers. Moreover, the objective is not only to optimize its cost, but also satisfy the VMI customers on time and keep the target service level for MTO customers. The company can also control the purchase acceptance rate for MTS customers to better use the capacity. We develop a rolling horizon planning approach to deal with the dynamics of customers' demands under different forecasting scenarios. To check the validity and efficacy of the developed model, we perform numerical experiment under both static and rolling horizon based on adapted data from a real-world application from the pulp and paper industry in Canada. We also highlight some insights into the impact of various problem parameters on the tactical and operational decisions that can be considered for practical implementation.

During the last couple of years, the digital transformation of industrial processes is propelled by the emergence and rise of the fourth industrial revolution (Industry4.0). The latter is based on the extensive deployment of Cyber-Physical Production Systems (CPPS) and Industrial Internet of Things (IIoT) technologies in the manufacturing shopfloor, as well as on the seamless and timely exchange of digital information across supply chain participants. The benefits of Industry 4.0 have been already proven in the scope of pilot and production deployments in a number of different use cases including flexibility in automation, predictive maintenance, zero defect manufacturing and more. Despite early implementations and proof-of-concepts, CPPS/IIoT deployments are still in their infancy for a number of reasons, including:• Manufacturers’ poor awareness about digital manufacturing solutions and their business value potential, as well as the lack of relevant internal CPPS/IIoT knowledge.• The high costs that are associated with the deployment, maintenance and operation of CPPS systems in the manufacturing shopfloors, which are particularly challenging in the case of SME (Small Medium Enterprises) manufacturers that lack the equity capital needed to invest in Industry 4.0.• The time needed to implement CPPS/IIoT and the lack of a smooth and proven migration path from existing OT solutions.• The uncertainty over the business benefits and impacts of IIoT and CPPS technologies, including the lack of proven methods for the techno-economic evaluation of Industry4.0 systems. • Manufacturers’ increased reliance on external integrators, consultants and vendors. • The absence of a well-developed value chain needed to sustain the acceptance of these new technologies for digital automation.In order to alleviate these challenges, three European Commission funded projects (namely H2020 FAR-EDGE (http://www.far-edge.eu/), H2020 DAEDALUS (http://daedalus.iec61499.eu) and H2020 AUTOWARE (http://www.autoware-eu.org/)) have recently joined forces towards a “Digital Shopfloor Alliance”. The Alliance aims at providing leading edge and standards based digital automation solutions, along with guidelines and blueprints for their effective deployment, validation and evaluation. The present book provides a comprehensive description of some of the most representative solutions that offered by these three projects, along with the ways these solutions can be combined in order to achieve multiplier effects and maximize the benefits of their use. The presented solutions include standards-based digital automation solutions, following different deployment paradigms, such as cloud and edge computing systems. Moreover, they also comprise a rich set of digital simulation solutions, which are explored in conjunction with the H2020 MAYA project (http://www.maya-euproject.com/). The latter facilitate the testing and evaluation of what-if scenarios at low risk and cost, but also without disrupting shopfloor operations. As already outlined, beyond leading edge scientific and technological development solutions, the book comprises a rich set of complementary assets that are indispensable to the successful adoption of IIoT/CPPS in the shopfloor. The book is structured in three parts as follows: • The first part of the book is devoted to digital automation platforms. Following an introduction to Industry 4.0 in general and digital automation platforms in particular, this part presents the digital automation platforms of the FAR-EDGE, AUTOWARE and DAEDALUS projects. • The second part of the book focuses on the presentation of digital simulation and digital twins’ functionalities. These include information about the models that underpin digital twins, as well as the simulators that enable experimentation with these processes over these digital models. • The third part of the book provides information about complementary assets and supporting services that boost the adoption of digital automation functionalities in the Industry4.0 era.
