Book excerpt: The phenomenon of hot corrosion in marine gas turbines is stimulated by the presence of sodium sulfate. Two avenues can be followed to minimize deterioration by hot corrosion: (1) control of environmental conditions to prevent the formation of a molten slag and (2) development of materials to resist corrosive attack. Several techniques have been proposed to curtail the formation of a fused slag: limiting the gas turbine operating temperature which, though effective, seriously limits efficiency and fuel economy (present method); eliminating sea salt from the combustion zone by filtering to avoid formation of the aggressive environment; and other promising techniques for controlling environmental conditions such as blade cooling and fuel additives. The development of materials with built-in hot corrosion resistance would provide the most desirable solution to the problem. Therefore, considerable effort is being expended to devise tailor-made coatings and alloys. Supporting the development efforts are mechanism studies which are aimed at understanding of the interactions between the marine gas turbine environment and hot section materials, and identifying beneficial alloying constituents. Experience so far indicates that none of the specific approaches alone will provide a complete solution to the problem. (Author).

Catastrophic attack of nickel- and cobalt-base superalloys at temperatures above 1550 F is attributed to the action of a molten slag that forms by the reaction of ingested sea salt and sulfur contained in the fuel. A general lack of agreement was foudn to exist among investigators on the mechanisms of sulfidation corrosion, methods of sorting and screening materials, resistance os specific materials to attack, and proposed solutions to the problem. Nevertheless, the collected information provided valuable guidance in formulating the Navy's Marine Gas-Turbine Alloy Development Program. A description of this program and specifications selected for standardized equipment to evaluate sulfidation resistance are presented. (Author).

In attempting to control this type of materials degradation, it is necessary to examine the dependence of hot corrosion on ingested salt level and to determine the deposition rate below which hot corrosion attack will be negligible. Test specimens (uncoated and aluminized Mar-M509 and IN792, CoCrAlY-coated IN 792) were exposed at 700 and 900 C in laboratory tube furnaces to conditions which induce hot corrosion attack. The microstructures developed in these tests were compared with those observed in service hardware. A test at 700 C with a salt deposit of sodium sulfate, either pure or mixed with metallic sulfates, and a gaseous environment of oxygen with approximately .0001 atm SO3 was found to most closely duplicate the degradation microstructure most common in hardware from marine service. Results support the hypothesis that any condensed salt deposit is likely to produce unacceptable hot corrosion and hence the only safe ingestion level is that which produces no salt deposition on turbine hardware.

Two series of nickel-base alloys and one series of cobalt-base alloys plus appropriate commercial alloys were studied for possible service as blades and vanes, respectively. Hot-corrosion testing was conducted in two simulated gas turbine burner rigs, one designed particularly for this program. Test variables of temperature, air/fuel ratio, specimen configuration, and atomization effects have been studied using combusted diesel fuel and fixed amounts of sulfur and with salt injected. Proper conditions to achieve reproducible and discriminating hot-corrosion attack have been established. Relative behavior of both experimental and commercial alloys have been determined. The effects of individual element additions appear to have been identified in certain instances; in other cases, compositions were too complex for such separation. Thus, the effects of several elements in nickel-base alloys appear clear, but longer-time testing is recommended for cobalt-alloys. Mechanical properties and microstructures of alloys designed for this program are studied and reported. (Author).

The effects of Ti and Hf in the substrate (normally 5.0% and 0.0% respectively) and the presence of a Pt underlayer were investigated. Certain trends were distinguishable from the data obtained. Titanium alone was found to be beneficial, Titanium in conjunction with a platinum underlayer was found to be detrimental while platinum underlayers in conjunction with low titanium concentrations in the substrate were found to be beneficial. Hafnium had a noticeable, but irregular effect only on specimens with intermediate titanium concentrations. All the above effects were found to be diffusion related. This study also made certain refinements to the NPS Hot Corrosion Test Program and direct correlation of data obtained from different runs if now justified.

Book excerpt: Hot corrosion (sulfidation) in gas turbine engines has become a major problem because of the increased use of alloys low in chromium and the operation in environments containing alkali metal salts, especially near sea water. Sulfur can enter a gas turbine from the fuel, and chloride and sulfate salts from the air. There is little prospect for removal of these contaminants to such a degree as to eliminate the problem. However, from 10 to 75% of sea salt can be removed from the air intake to retard the attack. Data on tolerable levels of contaminants are needed. Engine testing is still the only reliable evaluation method to check improvements in the hot corrosion resistance of materials. Reproducibility in test results from test rigs in different laboratories is very poor, and further effort toward test rig standardization, correlation of the data between different tests, and interpolation of tests results and extension to different testing conditions, all are needed. Specific recommendations for attacking the hot corrosion problem are detailed in the report. (Author).
