Book excerpt: Past studies have shown that binary Fe3Al possesses low creep-rupture strength compared to many other alloys, with creep-rupture lives of less than 5 h being reported for tests conducted at 593°C and 207 MPa. The combination of poor creep resistance and low room-temperature tensile ductility due to a susceptibility to environmentally-induced dynamic hydrogen embrittlement has limited use of these alloys for structural applications despite their excellent corrosion properties. With regard to the ductility problem, alloy development efforts have produced significant improvements, with ductilities of 10-20% and tensile yield strengths as high as 500 MPa being reported. Likewise, initial improvements in creep resistance have been realized through small additions of Mo, Nb, and Zr.

The alloy system further is resistant to corrosive attack in the environments of advanced energy corrosion systems such as those using fossil fuels. The resultant alloy is relatively inexpensive as contrasted to nickel based and high nickel steels currently utilized for structural components. The alloy system consists essentially of 26-30 at. % aluminum, 0.5-10 at. % chromium, 0.02-0.3 at. % boron plus carbon, up to 2 at. % molybdenum, up to 1 at. % niobium, up to 0.5 at. % zirconium, up to 0.1 at. % yttrium, up to 0.5 at. % vanadium and the balance iron.

Book excerpt: The primary reason for the poor room-temperature ductility of Fe3Al-based alloys is generally accepted to be environmental embrittlement due to hydrogen produced by the reaction of aluminum with water vapor present in the test atmosphere. In the as-cast condition, another possible reason for the low room-temperature ductility is the large grain size (0.5 to 3 mm) of the cast material. While recent studies on iron aluminides in the wrought condition have led to higher room-temperature ductility and increased high-temperature strength, limited studies have been conducted on iron aluminides in the as-cast condition. The purpose of this study was to induce grain refinement of the as-cast alloy through alloying additions to the melt and study the effect on room-temperature ductility as measured by the strain corresponding to the maximum stress obtained in a three-point bend test. A base charge of Fe-28% Al-5% Cr alloy was used; as in previous studies this ternary alloy exhibited the highest tensile ductility of several alloys tested. Iron aluminide alloys are being considered for many structural uses, especially for applications where their excellent corrosion resistance is needed. Several alloy compositions developed at ORNL have been licensed to commercial vendors for development of scale-up procedures. With the licensees and other vendors, several applications for iron aluminides are being pursued.

Book excerpt: The attractive physical and mechanical properties of ordered intermetallic alloys have been recognized since early in this century. However, periodic attempts to develop intermetallics for structural applications were unsuc cessful, due in major part to the twin handicaps of inadequate low-temper ature ductility or toughness, together with poor elevated-temperature creep strength. The discovery, in 1979, by Aoki and Izumi in Japan that small additions of boron caused a dramatic improvement in the ductility of Ni3Al was a major factor in launching a new wave of fundamental and applied research on intermetallics. Another important factor was the issuance in 1984 of a National Materials Advisory Board reported entitled "Structural Uses for Ductile Ordered Alloys," which identified numerous potential defense-related applications and proposed the launching of a coordinated development program to gather engineering property and processing data. A substantial research effort on titanium aluminides was already underway at the Air Force Materials Laboratory at Wright Patterson Air Force Base in Ohio and, with Air Force support, at several industrial and university laboratories. Smaller programs also were under way at Oak Ridge National Laboratory, under Department of Energy sponsorship. These research efforts were soon augmented in the United States by funding from Department of Defense agencies such as Office of Naval Research and Air Force Office of Scientific Research, and by the National Science Foundation.

Book excerpt: A multi-year effort has been focused on optimizing the long-term oxidation performance of ingot-processed (IP) and oxide-dispersion strengthened (ODS) Fe[sub 3]Al and iron aluminide-based coatings. Based on results from several composition iterations, a Hf-doped alloy (Fe-28Al-2Cr-0.05at.%Hf) has been developed with significantly better high temperature oxidation resistance than other iron aluminides. The scale adhesion is not significantly better; however, the[alpha]-Al[sub 2]O[sub 3] scale grows at a slower rate, approximately a factor of 10 less than undoped iron aluminide. The benefit of Hf is greatest at 1100-1200 C. Long-term oxidation resistance of commercially fabricated ODS Fe[sub 3]Al has been determined and compared to commercially available ODS FeCrAl. Scale spallation rates for ODS Fe[sub 3]Al are higher than for ODS FeCrAl. To complement studies of iron-aluminide weld-overlay coatings, carbon steel was coated with Fe-Al-Cr by thermal spraying. These specimens were then exposed in air at 900 and 1000 C and in air-1%SO[sub 2] at 800 C. Most likely due to an inadequate aluminum concentration in the coatings, continuous protective Al[sub 2]O[sub 3] could not be maintained and, consequently, the corrosion performance was significantly worse than what is normally observed for Fe[sub 3]Al.
