The cracks which grow may either originate from some pre-existing macroscopic defect, or, if the component is of high integrity but highly stressed, a region of localized stress concentration. In turn, such concentrators may be caused by some minute defect, such as a tiny inclusion, or inadvertent machining damage. Another source of surface damage which may exist between notionally 'bonded' components is associated with minute relative motion along the interface, brought about usually be cyclic tangential loading. Such fretting damage is quite insidious, and may lead to many kinds of problems such as wear, but it is its influence on the promotion of embryo cracks with which we are concerned here. When the presence of fretting is associated with decreased fatigue performance the effect is known as fretting fatigue. Fretting fatigue is a subject drawing equally on materials science and applied mechanics, but it is the intention in this book to concentrate attention entirely on the latter aspects, in a search for the quantification of the influence of fretting on both crack nucleation and propagation. There have been very few previous texts in this area, and the present volume seeks to cover five principal areas; (a) The modelling of contact problems including partial slip under tangentialloading, which produces the surface damage. (b) The modelling of short cracks by rigorous methods which deal effectively with steep stress gradients, kinking and closure. (c) The experimental simulation of fretting fatigue.

The propagation of cracks is well understood and is treated in the subject Fracture Mechanics. By contrast, the nucleation of cracks is very hard to quantify and this remains the case with so-called ‘free initiation’ and, to a lesser extent, at cracks nucleated from stress raising features. But the third form of nucleation, where cracks start from the edges of rubbing components, that is, at joints, is potentially a very much better-defined environment, and therefore, the problem is amendable to attack by applied mechanics and experiment. It is suggested that the characteristic stress state at the edge of the prototypical contact can be matched to a test having the same local contact angle and coefficient of friction. A generalized stress intensity factor is then defined, to scale both fields, hence matching the magnitudes of the stress state. Experimental investigations of this approach has prompted the need for some modifications to our original test apparatus, in order to accommodate complete contacts, and these are briefly outlined. Last, the limitations of this approach are discussed.

Book excerpt: The primary goal of this study was to find the effects on the fretting fatigue life when systematically holding the fretting fatigue variables, peak contact pressure, maximum/minimum nominal bulk stress, and the ratio of shear traction to pressure force constant while varying the contact semi-width through changes in pad radius and normal load. Experimental tests were performed on a test setup capable of independent pad displacement. Analytical and finite element simulations of the different experimental tests were performed. The local mechanistic parameters were inspected. Five different critical plane based fatigue predictive parameters lacked effectiveness in predicting changes in life with changes in contact width. The Ruiz parameter, and a modified version of the Ruiz parameter performed better than the five critical plane based parameters. Correlations between slip amplitude and fretting fatigue life were found. Tests experiencing infinite fatigue life, in contrast to the typical shortened fretting fatigue life, were experiencing the gross slip condition, which led to fretting wear instead of fretting fatigue.

Book excerpt: A comprehensive evaluation of fretting fatigue variables was conducted on shot-peened Ti-6A1-4V forging material in the ?-STOA condition in contact with 17-4PH pins, a material couple representative of helicopter dynamic component interfaces. Utilizing test equipment incorporating independent fatigue stress and fretting slip displacement control (as described elsewhere in this symposium), a test matrix spanning slip distances, ?, of 25 ? ? ? 75 ?m and contact stresses, ?f, of 70 ? ?f ? 200 MPa. Fatigue stresses were used which resulted in cycle lives ranging from run out, >107 to 103. A flat against flat contact geometry was used with the contact area covering ~10 mm2. Representative fretting scars through out the test matrix were examined via serial section analysis and the crack number, density, location, length and flank angle noted through the scar volume. A fretting fatigue endurance map of contact stress vs. slip distance shows that slip amplitude dominates mean fretting fatigue strength at 107 cycles under the tested conditions with contact stress playing only a moderate role. The fretting surface could be characterized as moderately pitted with dense third body debris. The debris was determined to be TiO2. Critical cracks formed through a linking of smaller cracks across the fretting scar as evidenced by a number of nucleation sites on the fracture surface. The coefficient of friction, COF, was observed to increase from its initial value of 0.15 to a stable 0.75 through the first 103-104 cycles.

It is concluded that, for cases where a high stress gradient exists, an averaging procedure is required in order to produce an acceptable prediction of initiation life. This approach is compared to an alternative procedure based on short crack arrest and the similarities and differences are discussed.
