Requirements for fatigue-resistant designs in additive manufacturing are highlighted, and a novel method is developed for agile fatigue life prediction. About the Author Shafaqat Siddique worked as Scientific Assistant at TU Dortmund University, Department of Materials Test Engineering (WPT), headed by Prof. Dr.-Ing. Book excerpt: This memorandum describes the fusion-welding characteristics, mechanical properties, and stress-corrosion behavior of high-strength, weldable aluminum alloys. These are defined as alloys in which sound welds can be produced and in which at least 50 and 70 percent of the maximum base-metal strength can be retained in the as-welded and post-weld-treated conditions, respectively. Careful selection of joining method and filler metals as well as close control of joining-process parameters is necessary to produce high-strength aluminum weldments. Highest strengths and weld-joint efficiencies in high-strength weldable alloys are achieved with the use of postweld aging and/or mechanical treatments. The best combination of highest strengths and good welding characteristics is found in the 2000 and 7000 alloy series. As compared with the 2000 and 5000 alloy series, the 7000 alloy as a class suffer three major property disadvantages: (1) their tendency to be notch sensitive, (2) their tendency to exhibit low toughness at low temperatures, and (3) their much greater susceptibility to stress-corrosion cracking. Nonetheless, several relatively new 7000 series alloys have been developed which show reasonably good notch toughness to -423 F and which are considered competitive with the 2219 and 2014 alloys for cryogenic applications. Book excerpt: Residual stresses are always introduced in materials when they are produced, or when they undergo non-uniform plastic deformation during use. The circumstances that can cause residual stresses are therefore numerous. Residual stresses exist in all materials and, depending on their distribution, can playa beneficial role (for example, compressive surface stress) or have a catastrophic effect, especially on fatigue behaviour and corrosion properties. The subject of residual stresses took form around 1970 with the development of methods to measure macroscopic deformations during the machining of materials or on an atomic scale by X-ray diffraction. These techniques have made considerable progress in the last 20 years. The meetings organized in several countries (Germany, France, Japan, etc. ) have largely contributed to this progress, aided by the numerous exchanges of information and knowledge to which they have given rise. Studies of the formation of residual stresses began more slowly, but have progressed with the emergence of increasingly realistic models of materials behaviour and with access to ever more powerful codes for numerical calculations. Two successive meetings for discussing this topic have been held in Europe. The first, held in 1982 in Nancy (France), consisted of 30 participants from 5 countries. The second was held in Linkoping (Sweden) in 1984, with 80 participants of 16 nationalities. It was decided to hold a first International Conference, ICRS, to address all aspects of the problem. Held in 1986 in Garmisch-Partenkirschen (FRG), it was an assembly of neady 300 participants from 21 countries.

The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).
