Book excerpt: Friction stir welding (FSW), a relatively new solid state joining process, is used to join aluminum alloys of all compositions including alloys essentially considered unweldable. During FSW, a rotating tool provides a continual hot working action, plasticizing metal within a narrow zone at the join line, while transporting metal from the leading face of the probe to the trailing edge as the tool moves along the interface. Although melting does not occur during FSW, temperatures are sufficiently high and times at temperature sufficiently long to cause dissolution, nucleation, and/or coarsening of strengthening precipitates. The temperature-time profile changes with distance from the nugget causing a gradient in micro structure and precipitate morphology. The altered micro structure in the weld zone becomes sensitized in some high strength aluminum alloys. Results presented assess the pitting, intergranular, and SCC corrosion behavior of FSW 7XXX and 2XXX alloys. Progress in understanding the changes in microstructure responsible for the sensitization will be discussed. The presentation also will include evaluations of approaches for corrective measures.

Book excerpt: Fatigue crack growth properties of friction stir welded joints of 2024-T3 aluminum alloy were studied via constant amplitude load (increasing ?K) testing under open air and accelerated salt fog exposure conditions. For low ?K values, longitudinal crack growth in the weld line center was slower under corrosion fatigue than by air because of the prevalence of corrosion-induced crack closure. On the other hand, growth rates of transverse crack crossing the weld nugget were not affected by the environment aggressiveness because of a balance between hydrogen embrittlement and corrosion inducing crack closure along with welding compressive residual stresses. For intermediate ?K values, propagation rates 5 times faster were observed for both longitudinal and transverse cracks under salt fog ambient as a result of hydrogen-induced embrittlement, which is favored by larger crack tip openings allowing local corrosive medium access. As the final catastrophic fracture approaches, longitudinal and transversal crack propagation rates under corrosion fatigue approximated the values observed in air testing, as time, under the 30-Hz loading frequency applied, was scarce for an effective interaction between crack tip fresh material and the hostile environment. For longitudinal cracks, precracking in air resulted in fatigue-corrosion limit factor ?Kth slightly lower than that obtained in salt fog precracked specimens, as the corrosive role played by the salt fog environment along the precrack introduction contributed to crack-closure effect, so increasing the apparent value of ?Kth. On the other hand, the environment in which a transverse precrack was created had a negligible effect on ?Kth because of the establishment of an equilibrium condition between corrosion-induced precrack closure and hydrogen embrittlement.

Today, space debris poses a major risk for in-service missions and on-ground casualties. Reducing the amount of debris is the only way to preserve key orbits. One strategy to avoid future debris is to maneuver spacecraft after mission into the atmosphere where the structure burns up. This strategy is taken into account at early design stages of modern spacecraft. Therefore, material choices must be made to ensure high structural demisability. Titanium, currently used in propellant tanks, is often a large portion, by mass, of the total structure and does not completely ablate during re-entry. Aluminum-copper-lithium alloys are being considered as a substitute for titanium in propellant tanks because they deliver comparable specific material properties at a higher demisability rate. Because the technology of aluminum-copper-lithium alloys in space structures is not as mature as that of titanium, new joining methods must be developed. Friction stir welding features the unique characteristic of joining in the solid state; thus, it is especially attractive for hard-to-weld alloys such as aluminum-copper-lithium. The development of space structures requires a fundamental knowledge of the material behavior, both during processing and during the subsequent exposure to the environment. In recent years, aluminum copper-lithium alloys have rarely been welded by bobbin tool friction stir welding. The underlying microstructure evolution has been described as complex, certain aspects are not fully understood and contradictory results have been reported. Current knowledge on the behavior of welded joints on this specific alloy under stress and exposed to corrosive environments is limited. Therefore, for the possible use in spacecraft structures, a scientific analysis of the stress corrosion behavior of welded joints is necessary. As part of the present work, two modern aluminum-copper lithium alloys were successfully joined by semi-stationary bobbin tool friction stir welding. Identical parameters allowed a detailed comparison of the process response. The welding process imposes a short time, thermomechanical exposure in the base material that leads to severe microstructure modification. Based on the chemical composition of the two alloys, the microstructural evolution is explained, and a precipitation sequence is proposed. Overaged strengthening precipitates and equilibrium phases of several types were identified to form during welding. These modifications led to a reduced mechanical performance of 78 % of the ultimate tensile strength. Stress corrosion analyses were performed on pre-, as- and post-welded samples and were correlated with the modified microstructure. Stress corrosion cracking phenomena were found to result from the short-time, thermomechanical effect induced by the welding process. The mechanism leading to stress corrosion lies in the modified microstructure, where coarse, precipitates accumulate at the grain boundaries. These particles are observed to promote local galvanic reactions, which promote dissolution and the consequent development of a cracking network under stress.

Normally, AA2219 alloy is difficult to weld, but it is possible to get a defect-free, sound weldment with a solid-state welding technique (FSW) compared to traditional welding methods. Here, among the 9 weld joints, the weld made on CR AA2219 by the hexagonal pin tool with 1,000r/min tool rotational speed at 25mm/min welding speed and 3 axis inclination exhibited better tensile strength, impact toughness, hardness, and corrosion resistance. It was confirmed by microscopy analysis that the ultrafine grains structure and dissolution of Al2Cu were present at the weld zone. The fine dimple morphology was found at the fracture surface area of weldment. Also, the X-ray Diffraction (XRD) and energy-dispersive X-ray results showed that the intensity of Al2Cu was decreased at the weld portion for the CR AA2219. Dissolution of precipitates resisted the flow of electrons and delivered good resistance against corrosion. Corroded portion surface topography was analyzed, and pit details were measured.
