One of the significant factors to determine a high quality automobile is their appearance. The outer panel surface quality includes the matching quality among press- formed parts and fitting quality which involves the dimensions of uniformity in clearance and level-mismatch between panels. A number of automotive interior and exterior panels are formed by press brake bending or flanging, then joined by hemming. Therefore, the way to get higher quality appearance is to improve press brake technologies. Traditionally the design process for bending, flanging and hemming tools are based on trial-and-error processes and on the skill of experienced die-makers. This approach results in high development cost and long lead-times. Computer simulations are good tools to predict and evaluate the tool and process design. The improvement of computer hardware and software has permitted "virtual" metal forming processes to be conducted on digital computers. Finite element method (FEM) is a numerical procedure for analyzing problems that are too complex to be solved by classical analysis methods. The main objectives of this study are to investigate the flat surface-straight edge, flat surface-contour edge and curved surface-straight edge flanging and hemming processes. Furthermore, The development of new tool design method for flanging and hemming is included. To achieve these goals, numerical models and finite element analysis were performed to compare with experimental data. Besides, industrial flanging and hemming case studies were conducted by commercial FEM package. Consequently, a set of part, process and die design rules and guidelines for bending, flanging and hemming were developed.

In this process the blank is generally constrained over the draw punch into the die to give required shape of cavity. In drawing the sheet material is subject to a large plastic deformation combined with a complex flow of material. When a metal sheet is deep drawn, the development of wrinkling and a decrease in the limit drawing ratio should be simultaneously suppressed. Blank holder is applied to prevent the wrinkling in the flange & cup wall. Wrinkling is basically initiated by localized buckling due to compressive stresses in circumferential direction. Tensile stress in radial direction causes tearing. Friction coefficient is usually used as a main indicator of friction, which is dependent on material, contact surface and lubricant. Appropriate Punch nose radius & Die profile radius should be selected. The success of process depends upon various parameters and their interactions. It important to understand the influence of all parameters on process output and to optimize them."

Since there are parameters which could affect the result of forming process, it becomes important to approach a set of parameters to improve the formability. In the present work, first, a comprehensive literature review was made for different optimization methodologies in sheet metal forming process. Then we proposed an optimization methodology using Response Surface methodology (RSM) and Genetic Algorithm (GA) for the optimization of sheet metal forming process, and the theory of RSM and GA are illustrated. The presented method was first applied to an example from literature, the results verified the feasibility of the proposed methodology. Then the methodology was applied to variable binder force optimization of the NUMISHEET 93 2D draw bending problem. The work indicated that the proposed optimization methodology is efficient and universal, which means it can also be applied in other applications of aerospace industry.

Book excerpt: The present study aims to determine the optimum blank shape design for the deep drawing of arbitrary shaped cups with a uniform trimming allowance at the flange i.e. cups without ears. This earing defect is caused by planar anisotropy in the sheet and the friction between the blank and punch/die. In this research, a new method for optimum blank shape design using finite element analysis has been proposed. Explicit non-linear finite element (FE) code LSDYNA is used to simulate the deep drawing process. FE models are constructed incorporating the exact physical conditions of the process such as tooling design like die profile radius, punch corner radius, etc., material used, coefficient of friction, punch speed and blank holder force. The material used for the analysis is mild steel. A quantitative error metric called shape error is defined to measure the amount of earing and to compare the deformed shape and target shape set for each stage of the analysis. This error metric is then used to decide whether the blank needs to be modified or not. The cycle is repeated until the converged results are achieved. This iterative design process leads to optimal blank shape. In order to verify the proposed method, examples of square cup and cylindrical cup have been investigated. In every case converged results are achieved after a few iterations. So through the investigation the proposed systematic method of optimal blank design is found to be very effective in the deep drawing process and can be further applied to other stamping applications.
