Book excerpt: This report describes work performed by the University of South Florida to develop a manufacturing-friendly fabrication process for CuInSe2 (CIS) solar cells. The process developed under this project uses conventional deposition processes and equipment, does not require stringent process control, and uses elemental Se as the selenium source. The authors believe it can be readily scaled up using off-the-shelf processing equipment and that it will meet the low manufacturing-cost objectives. Another significant achievement under this project was the development of a reactive sputtering deposition technology for ZnO. ZnO is used in many solar cell devices, and sputtering is a desirable manufacturing technology. The application of sputtering has been limited because conventional deposition uses ceramic targets that result in low sputtering rates. The use of Zn metal as the target in reactive sputtering overcomes this limitation. The authors have demonstrated that ZnO deposited by reactive sputtering has state-of-the-art opto-electronic properties. These developments result in large-area uniformity and optimized performance and provide a significant opportunity for applying and commercializing the technology. The second objective of this project was to fabricate high-efficiency CdTe solar cells using manufacturing-friendly processes. Three deposition processes were used to deposit CdS films: chemical bath deposition, rf sputtering, and close-spaced sublimation (CSS). The CdTe films were deposited by CSS. A cell with a record efficiency of 15.8% was obtained.

Emphasis is placed on processing and how different reaction schemes affect device performance. It was found that different reaction schemes not only change the bulk properties of Cu(In, Ga) Se2, but also its surface properties, which critically affect device performance. Although the objective is to optimize processing to meet the manufacturing constraints, work has not been limited within these requirements.

The subcontract, entitled 'Technology Support for High-Throughput Processing of Thin-Film CdTe PV Modules,' is First Solar's portion of the Thin-Film Photovoltaic Partnership Program. The research effort of this subcontract is divided into four areas of effort: 1) process and equipment development, 2) efficiencyimprovement, 3) characterization and analysis, and 4) environmental, health, and safety. As part of the process and equipment development effort, a new semiconductor deposition system with a throughput of 3 m2/min was completed, and a production line in a new 75,000 ft2 facility was started and is near completion. As part of the efficiency-improvement task, research was done on cells and moduleswith thin CdS and buffer layers as way to increase photocurrent with no loss in the other photovoltaic characteristics. A number of activities were part of the characterization and analysis task, including developing a new admittance spectroscopy system, with a range of 0.001 Hz to 100 kHz, to characterize cells. As part of the environmental, health, and safety task, the methanol-based CdCl2process was replaced with aqueous-CdCl2. This change enabled the retention of a 'De Minimus' level of emissions for the manufacturing plant, so no permitting is required.

Book excerpt: ECD has made important progress in the development of materials, device designs, and manufacturing processes required for the continued advancement of practical photovoltaic technology123. ECD has pioneered and continues further development of two key proprietary technologies, with significant potential for achieving the cost goals necessary for widespread growth of the photovoltaic market: (1) a low cost, roll-to- roll continuous substrate thin-film solar cell manufacturing process; (2) a high efficiency, monolithic, multiple-junction, spectrum- splitting thin-film amorphous silicon alloy device structure. Commercial production of multiple-junction a-Si alloy modules has been underway at ECD and its joint venture company for a number of years using ECD's proprietary roll-to-roll process and numerous advantages of this technology have been demonstrated. These include relatively low semiconductor material cost, relatively low process cost, a light-weight, rugged and flexible substrate that results in lowered installed costs of PV systems, and environmentally safe materials. Nevertheless, the manufacturing cost per watt of PV modules from our current plant remains high. In order to achieve high stable efficiency and low manufacturing cost, ECD has, at ECD's expense, engineered and constructed a 2 MW production line and a 200 kW pilot line, incorporating earlier ECD research advances in device efficiency through the use of multi-junction spectrum-splitting and high performance back-reflector cell design. Under this subcontract six tasks were directed towards achieving this goal. They are: Task I: Optimization of back-reflector system; Task II: Optimization of the Si-Ge narrow bandgap solar cells; Task III: Optimization of the stable efficiency of photovoltaic modules; Task IV: Demonstration of serpentine web continuous roll-to-roll deposition technology; Task V: Material cost reductions; and Task VI: Improving the module assembly process.
