Book excerpt: This thesis documents the development of a heuristics-based decision-making tool to guide a designer’s choice between virtual or physical prototypes, based in part upon published prototyping strategies, as well as the design, implementation, and results of a pilot experimental study used to test this virtual-vs-physical decision-making tool for prototypes. Eighty undergraduate mechanical engineering students volunteered for a pilot experiment to test the decision-making tool. They were given the choice of physically or virtually prototyping a four-bar linkage. Forty participants in this pilot study were instructed to use a Likert-scale instrument to choose their prototyping technique, and an additional 40 participants, who did not use the instrument, served as a control group for evaluating the effectiveness of the instrument. Analysis of participants’ performance metrics undeniably shows that virtual prototyping is the optimal technique for this design problem, as virtual prototypers on average across both test groups achieved performance metrics almost five times higher in about half the time compared to physical prototypers. With the aid of a heuristics-based decision-making tool, 10% more participants in the experimental group picked the best technique versus those who did not use the tool in the control group (32 of 40, and 28 of 40, respectively). The prototyping choices of participants among each test group were analyzed using the comparison of two population proportions, and results from a two-tailed z-test yielded p = 0.303, thus the null hypothesis cannot be rejected with statistical significance for the test of two population proportions. Although the difference in choice of the optimal prototyping technique between test groups of this pilot study is not statistically significant, it serves as a preliminary model for a systematic approach that incorporates consideration of type of prototype as a strategic decision. Although the findings of this four-bar linkage study cannot be extrapolated to a generic prototyping process, this work provides a paradigm for thinking critically about virtual vs. physical prototyping decisions using a heuristics-based, structured prototyping strategy. The pilot results provide a template and motivation for conducting a larger scale experiment for generic prototyping applications.

Book excerpt: Description: This research was concerned with the integration of physical and virtual prototyping to support user evaluation in the product design process. The research background, research aim and research objectives which give the overall guide to this research are introduced first. The top-level aim of the research was to explore the ways that physical and virtual prototypes can be simultaneously combined to support industrial designers in testing and modifying their designs. A comprehensive literature review was undertaken into the topics of product design and development, the role of physical and virtual prototype/prototyping and related prototyping integration technologies. A questionnaire survey regarding the applications of prototypes is then presented. The knowledge gained from these was used to define the needs of real time integration of physical and virtual prototyping. A method to quickly transfer the changes in a physical prototype to a virtual prototype has been proposed and developed into an integration system known as the Loughborough University Prototyping Integration System (LUPIS). The feasibility and potential benefits of this system were tested through several user trials. The generic implementation of LUPIS is then discussed and an example of the configuration of this system for a motorcycle is presented. Finally, conclusions about the outcome of the research and suggestions for future work are provided. The main conclusions drawn from the research were: Real time integration of physical and virtual prototypes/prototyping is an efficient way of helping product design activities, especially in the product evaluation process. LUPIS has presented a new approach to achieve the real time integration. However, more advanced technologies are needed to develop this system and make it more sophisticated. The main contributions of this research include: i) a deeper understanding of the applications of physical and virtual prototyping (obtained through literature review and questionnaire survey), ii) the needs of real time integration of physical and virtual prototyping has been defined; iii) a wide range of technologies related to prototyping integration have been investigated and analysed, and their limitations are identified; iv) The Loughborough University Prototyping Integration System has been developed and a generic implementation method has been also proposed.

Abstract: Abstract of the thesis entitled An integrated system for virtual simulation and visualization of rapid prototyping submitted by CHAN Mei Mei For the degree of Master of Philosophy at the University of Hong Kong This project proposes a Virtual Prototyping (VP) system that integrates Virtual Reality (VR) with Rapid Prototyping (RP) to create virtual or digital prototypes to facilitate product development. The proposed VP system makes use of two new simulation methodologies, namely the dexel-based and the layer-based fabrication approaches, to simulate the powder-based and the laminated sheet-based RP processes, respectively. The dexel-based approach deposits arrays of solid strips to form a layer, while the layer-based approach directly forms a complete layer by extruding the slice contours. The layer is subsequently stacked up to fabricate a virtual prototype. The simulation approaches resemble the physical fabrication processes of most RP systems, and are therefore capable of accurately representing the geometrical characteristics of prototypes. In addition to numerical quantification of the simulation results, the system also provides stereoscopic visualization of the product design and its prototype for detailed analyses. Indeed, the original product design may be superimposed on its virtual prototype, so that areas with dimensional errors beyond i design limits may be clearly highlighted to facilitate point-to-point analysis of the surface texture and the dimensional accuracy of the prototype. Hence, the key control parameters of an RP process, such as part orientation, layer thickness and hatch spacing, may be effectively tuned up for optimal fabrication of physical prototypes in subsequent product development. Furthermore, the virtual prototypes can be transmitted via the Internet to customers to facilitate global manufacturing.
