However, the scale-up of these remarkable properties to macroscopic applications requires high-throughput synthesis of CNTs with low defect concentration and atomic-level order that is maintained throughout an assembly. This has been largely unsuccessful outside of laboratory settings. Aerosol chemical vapor deposition (CVD) synthesis, the standard method of producing CNTs at scale, involves the coupled generation of a -10 nm diameter high concentration catalyst aerosol with subsequent CNT nucleation and growth within a single high temperature reactor. Direct coupling of particle generation with the CVD process limits the generation of smaller, 1-5 nm diameter particles needed to improved CNT quality and reduce catalyst impurity levels, typically 10-30 wt%, in the final CNT product. Additionally, the dissonance between predicted and actual production rates, cost, and product quality suggests issues of process reliability and control. The goal of this thesis is to identify and demonstrate principles for improved CNT manufacturing and quality control using a custom aerosol CVD reactor with online analytics. Central to this system is a novel microplasma technique for decoupled catalyst generation, which allows for control and monitoring of the catalyst particles independent of the CNTs. This microplasma process provides tunable and stable generation of iron nanoparticle aerosols down to 1.3 nm diameter, an improvement over the 3 nm minimum of other decoupled techniques, with a 100-fold increase in concentration. Methods for independent control of diameter and concentration have been identified, and an aerosol concentration of 109 #/cm3, comparable to thermal catalyst generation, can be generated down to 2.5 nm diameter. The microplasma generator is assembled with a custom CVD reactor, enabling the generated catalyst to be provided directly to the furnace. The capability of the system has been validated with baseline CNT synthesis under proven CVD conditions, characterized via SEM and Raman spectroscopy. Together, these findings suggest that microplasma catalyst generation is a critical building block of a new high quality CNT synthesis process, and motivate continued research and development of this system.

Book excerpt: Aiming for high-temperature applications (1200-2000°C), traditional carbon/carbon (C/C) composites are composed of carbon fibers (CFs) and amorphous pyrolytic carbon (PyC) matrix. Although still heterogeneous in the nature, both the reinforcement and the matrix are considered homogeneous with very similar chemical composition, which minimizes the interfacial tension and stress. As CFs possess superior mechanical properties resulting from the highly crystalline and condensed graphitic structure, the brittleness remains an issue with the failure strain less than 1%. The toughness difference between CFs and PyC matrix explains the interfacial peeling as the typical and principal failure mode of CF-based C/C (CF/C) composites. In comparison, carbon nanotubes (CNTs) fall into the category of nanomaterials with tens of nanometers in diameter. Being much more flexible with ultra-high surface areas, the CNT-based C/C (CNT/C) composites are expected to dramatically improve the material toughness, also with excellent mechanical and electrical properties maintained at high temperature. Additionally, CNTs could offer the same theoretical strength with only one tenth of CFs' weight, which significantly reduces the overall composite weight. In this work, we optimized the manufacturing process of CNT/C composites in three aspects: the precursor infiltration, the CNT quality, and the CNT bundle orientation. The continuous CNT synthesis and collection process with floating catalyst chemical vapor deposition (FCCVD) were explained in Chapter 3, where the catalyst solution composed of ferrocene (catalyst), thiophene (promoter), and acetone (carbon source) was carried through the 1250 ðC reaction zone by a flowing gas mixture of argon and hydrogen. Differing from the conventional water-assisted synthesis in which water vapor is one part of the carrier gas mixture, we included de-ionized water into the catalyst system, which achieved a more uniform and controlled distribution. Accordingly, a transition from double- to multi-walled CNTs were observed with elevated Raman IG/ID ratio and improved mechanical and electrical properties. In Chapter 4, we developed a novel methodology applying topological data analysis (TDA) to the scanning electron micrographs to detect and quantify the CNT bundle orientation. The CNT bundle extensions in certain directions were summarized algebraically and expressed as visible barcodes. The barcodes were then calculated and converted into the total spread function V(X, [theta]), from which the alignment fraction and the preferred direction could be determined. The results showed high consistency (R2=0.975) compared to the Herman's orientation factors derived from the polarized Raman spectroscopy and wide-angle X-ray scattering. Additionally, the TDA method presented great robustness with varying SEM acceleration voltages and magnifications, which might alter the scope. In Chapter 5, we applied the chemical vapor infiltration (CVI) process and cyclic polymer infiltration pyrolysis (PIP) processes onto the commercialized CNT sheets (buckypapers, BPs), inspired by the conventional fabrication procedures of the CF/C composites. By controlling the parameters such as gas flow rate of carbon source and deposition time, pyrolytic carbon (PyC) as a carbon matrix precursor was deposited within the CNT network structure to achieve a near fully densified CNT/C composite structure. PIP process involves precursor impregnation, mechanical stretching (optional) and heat treatment steps, and polyacrylonitrile (PAN) and phenolic resins were investigated. To further enhance the precursor infiltration, in Chapter 6, we proposed an efficient integrated fabrication route combining the continuous CNT synthesis, collection, and precursor infiltration into one single step. One of the prominent advantages lies in the significant reduction of the penetration pathway, which is critically beneficial for the densification process, especially in thick components.

This structure-property relationship is clearly observed in single-walled carbon nanotubes (SWCNTs) where changes in atomic structure alter their electronic and optical properties. However, current synthetic approaches are not capable of producing well-defined CNTs. Since most practical technological applications require predictable and uniform performance, researchers have devoted enormous efforts towards the preparation of homogeneous CNTs. This thesis describes a novel method for selective synthesis of CNTs using a two-stage, sequential, floating-catalyst synthesis route based on the preparation of metal nanocatalysts via microplasma techniques and gas-phase CVD growth of CNTs. Dimensionally- and compositionally-tuned metal nanocatalysts are synthesized using a continuous-flow, atmospheric-pressure microplsama reactor. The as-grown metal nanoparticles are subsequently introduced into a heated flow furnace reactor to catalyze CNT growth. Aerosol instrumentation is used to monitor the CNT catalytic growth on line, allowing kinetic parameters including growth rate and activation energy for CNT growth to be extracted. Detailed material microcharacterization including transmission electron microscopy (TEM), energy-dispersive X-ray spectroscopy (EDX), and X-ray diffraction (XRD) shows that the size, composition, and crystal structure of metal nanoparticles can be engineered using the microplasma synthesis technique. By controlling the catalyst composition, we show that CNTs can be grown at temperatures as low as 300 oC with an activation energy of 37 kJ/mol for Ni0.67Fe0.33 nanocatalysts. Additionally, independent preparation of dimensionally-tuned Ni nanoparticles in a microplasma allows precise control over the inner and outer diameter, as well as the number of walls in the CNTs. Reducing the Ni catalyst size from 3.1 to 2.2 nm is found to increase the growth rate by as much as 13 times and to achieve higher purity of SWCNTs (75%) than the commercial HiPCO process (65%). One of the critical challenges for applications of CNTs is chirality control (e.g.metallic vs. semiconducting). Based on the methodology developed here, we have performed a systematic study with varying compositions of NiFe nanocatalysts. The results show that the composition of the nanocatalysts significantly influences the chirality distribution of as-grown SWCNTs. Detailed microcharacterization of the NiFe nanocatalysts suggests a link between the composition and, therefore, crystal structure of NiFe nanocatalysts and the final SWCNT chirality distribution, independent of particle size.
