This paper describes a relatively simple, accelerated testing method for determining SCC velocities that rank the SCC behavior of aluminum alloys in the same order as SCC propagation rates in a seacoast or industrial atmosphere. Practical difficulties associated with this test method, however, warrant further evaluation to justify this as a primary method of testing.

Testing was done at Aruba, Netherlands Antilles, Kure Beach, N. C., and Richmond, Va. These sites provided environments that ranged from tropical marine to mild industrial. Failure times are compared with laboratory and service results. One aim was to study the effect of prolonged aging at ambient temperatures. In aluminum-magnesium alloys this aging may produce a metallurgical structure which makes these alloys subject to stress corrosion cracking. Specimens aged at higher temperatures do show this response in laboratory and atmospheric tests. From these accelerated data, Arrhenius plots predict these alloys should become susceptible within two to five years if aged at ambient temperatures. However, test results do not bear this out. It is possible to draw erroneous conclusions from only one type of test. For at least one alloy, the rate of failure is much more rapid in the atmosphere than in an accelerated laboratory test. This has been attributed to an interaction between specimens tested in a communal solution. In conclusion, either a laboratory or an atmospheric test is, in itself, insufficient to characterize the stress corrosion behavior of an engineering material. These two tests give data that are complimentary instead of supplementary. Both types are necessary to evaluate the potential hazards of a material having some degree of stress corrosion susceptibility.

Stress corrosion tests have been conducted in 3.5 per cent sodium chloride by alternate immersion and in seacoast and industrial atmospheres, comparing beam and tension specimens. The beam specimens were loaded by constant deformation, and tension specimens were loaded both by constant deformation and by constant load. Welded specimens designed to investigate the effect of residual welding stresses upon both butt welds and fillet welds also are included.

The effect of these variables has been shown to be quite complex. However, a consistent pattern of behavior is beginning to emerge which, it is hoped, will lead to a considerably changed understanding of the corrosion-fatigue process. It is considered probable that an increased understanding of the corrosion-fatigue process will also contribute measureably to an improved understanding of general fatigue processes. Material variables such as composition, directionality of properties, and microstructure, have important effects on corrosion-fatigue behavior of aluminum alloys. However, it appears that these variables, at least in gaseous environments, may be important largely because of their effects on the mechanical behavior of aluminum alloys. On the other hand, studies in seawater suggest that these variables become increasingly important as the corrosive nature of the environment increases. This memorandum discusses in detail the effects of both test variables and material variables on corrosion fatigue. In addition, current theories of corrosion-fatigue mechanisms are outlined, and several methods of preventing corrosion fatigue are suggested. (Author).

Book excerpt: At Alcoa Laboratories the breaking load test was developed to provide a more discriminating accelerated laboratpry practice for rating stress corrosion cracking (SCC) performances of relatively resistant aluminum materials. The method involves residual strength measurements from tensile bar specimens previously exposed to sustained tensile stress in a corrosive medium. The degree of SCC degradation is measured by comparing the specimen postexposure strength with the original tensile strength (no exposure); the greater the strength loss, the more harmful the attack. In contrast to the more traditional pass/fail life testing approaches, the breaking load method enables numerical differentiation among materials and precludes long waiting periods for specimens to fail in the environment. In addition, the breaking load method provides descriptors amenable to flaw size and probabilistic fracture mechanics interpretations, thereby enabling expression of SCC ratings in meaningful terms of crack initiation and growth kinetics. Conventionally used descriptors of SCC behavior (e.g., time to failure, percent survival, threshold stress, KIscc) are influenced to varying degrees by both the strength and toughness of the test material and the conditions of the testing (e.g., specimen geometry and loading method). The damage-based evaluation of breaking load data is advantageous in that potential biases in SCC performance ratings caused by material property differences and specimen size effects can be normalized.
