Book excerpt: The 'stress-corrosion-fatigue' performance of several high strength- aluminum alloys was investigated by tests of hydraulic cylinders and other types of specimens. Specimens were prepared from forgings and forging stock of alloys 2014-T6, 7075-T6, 7075-T73, 7079-T6, and X7080-T7 and from premium castings of alloy CH70-T7. Alloy 7075-T73 rated best in the corrosion-fatigue tests; no stress-corrosion cracking occurred in this alloy, and the lives of forged cylinders subjected to repeated loadings to 80% of design stress in a corrosive environment were at least 10 times as long for this alloy as for forged cylinders of alloys 2014-T6, 7075-T6, or 7079-T6. Fractographic examination showed that stress-corrosion cracking as well as fatigue cracking occurred in alloys 2014-T6, 7075-T6, and 7079-T6 in the stress-corrosion-fatigue tests. The investigation demonstrated that stress corrosion and fatigue can interact under certain conditions to produce failures in shorter times and fewer cycles than for either phenomenon occurring by itself.

Book excerpt: The major findings from a comprehensive study on the role of microstructure on the susceptibility to environmental embrittlement of high strength aluminum alloys are presented and discussed. Most of the studies used commercial 7075, or a high purity equiaxed version, HP7075, or a similar powder version 7090. Through the innovative use of loading mode and straining electrode test, stress corrosion cracking was shown to be controlled by the introduction and internal distribution of hydrogen, particularly to grain boundaries. This was the case for the underaged and peak aged microstructures, with the latter being the most susceptible. The SCC behavior of the even more resistant overaged microstructure was shown to be controlled by anodic dissolution processes, predominantly associated with slip bands. Aluminum alloys were also shown to be susceptible to embrittlement under conditions of cathodic polarization correcting a widely held belief that concomitant anodic processes are required. Studies using controlled microstructures were able to rank the importance of different microstructural features to help develop alloy design strategies for more environmentally resistant alloys--the most effective features are those grain interior precipitates which promote fine, homogeneous slip either by reduced particle cutting or enhanced dislocation generation; fine, grain boundary precipitate free zones were found not to be very important, except in their role in reducing the local strength of the boundary region.

These materials were studied in the as-received and aged conditions for susceptibility to cracking in 3.5% NaCl solution. Double cantilever beam specimens were machined from the one-inch thick plates of the two alloys in the SL, TL, and LT orientations. All of the specimens were fatigue pre-cracked to facilitate initiation of a 'pop-in' crack when bolt loaded to start the SCC tests. After three days immersion in the corrodent, the specimens were mechanically broken apart and the fracture surface examined for visual evidence of SCC. The as-received specimens were insensitive to SCC in these tests with the exception of one N-H117 specimen. All of the aged specimens of both alloys were susceptible to SCC. (Author).

Tests were conducted using step load and constant load 500 hours alternate immersion in synthetic sea water at sustained stress levels up to 75-percent yield strength. All basic, unwelded alloys, sheet and plate, had thresholds above 75-percent yield strength. Thresholds for unnotched sheet alloys were below 75-percent yield strength for 2014-T6, as welded (W), weld + age (A) and weld + solution heat treat + age (S), X2021-T8E31 (W), 2024-T81 (W), 2219-T87 (S), 7039-T64 (S) and 7106-T6 (A) (S). The most susceptible to stress corrosion cracking was X2021-T8E31 (W). A fatigue crack at the edge of the weld bead caused increased susceptibility to stress corrosion for several of the sheet alloy-weld-tempers. For unnotched plate product, stress corrosion cracking was incurred for only 2014-T6 (S) and 7039-T64 (S) below 75-percent yield strength; this was at higher stress levels than the (W) and (A) tempers tested. A fatigue crack at the edge of the weld bead caused severe susceptibility to stress corrosion cracking for plate alloys, X-2021-T8E31 (S), 7039-T64 (S) and 2014-T6 (S). An Engineering Data Materials Matrix is presented. Stress corrosion cracking typically initiated at the edge of the weld bead and progressed along the fusion line branching into the weld bead and heat affected zone. (Author).

Book excerpt: Metallographic and fractographic observations of sub-critical crack growth in a precipitation-hardened AlZn-Mg alloy in liquid-metal, aqueous, and water-vapour/air environments suggest that stress-corrosion cracking and liquid-metal embrittlement in this alloy involve a common mechanism. Sub-critical crack growth in all these environments can produce entirely dimpled fracture surfaces and, in liquid-metal and aqueous environments, crack growth can occur extremely rapidly. It is proposed that stress-corrosion cracking and liquid-metal embrittlement in aluminium alloys (and possibly other materials) can be explained on the basis that chemisorption of environmental species facilitates nucleation of dislocations at crack tips. Such a process would produce sub-critical crack growth with less blunting at crack tips than in inert environments and, hence, would explain observations that dimples on fracture surfaces after SCC are smaller and shallower than those on overload fractures. The results suggest that neither dissolution nor hydrogen-embrittlement processes occurred during stress-corrosion cracking in aluminium alloys. (Author).

Book excerpt: A further clarification of the mechanism of stress-corrosion cracking in 7075 aluminum alloy was obtained, particularly with regard to the role of dislocations in the mechanism and to the relationship between dislocation mobility and susceptibility to stress-corrosion cracking; high dislocation mobility reduces susceptibility. It was demonstrated during stress-corrosion tests on 7075-T73 specimens that had undergone prior plastic deformation, that the introduction of dislocations alone did not lower the dislocation mobility sufficiently to diminish the stress-corrosion resistance. This is in contrast to similar experiments with -T6 specimens, wherein precipitation was induced by similar deformation and the mobility was reduced sufficiently to lower the stress-corrosion resistance. An important role for immobilized dislocations was also suggested by a theoretical calculation of the stress field around an edge dislocation which neighbors a grain boundary precipitate. This calculation, which was based only on elasticity theory and thus precluded plastic flow, indicated that a large tensile stress, theoretically as high as 250,000 psi, could act normal to the precipitate-matrix interface. When the capacity for plastic flow (i.e., the dislocation mobility) was intentionally reduced by notching a stress-corrosion specimen, a rapid failure could be induced in normally resistant 7075-T73 alloy.
