Book excerpt: This report addresses the effects of spectrum loading on lifetime and residual strength of a typical fiberglass laminate configuration used in wind turbine blade construction. Over 1100 tests have been run on laboratory specimens under a variety of load sequences. Repeated block loading at two or more load levels, either tensile-tensile, compressive-compressive, or reversing, as well as more random standard spectra have been studied. Data have been obtained for residual strength at various stages of the lifetime. Several lifetime prediction theories have been applied to the results. The repeated block loading data show lifetimes that are usually shorter than predicted by the most widely used linear damage accumulation theory, Miner's sum. Actual lifetimes are in the range of 10 to 20 percent of predicted lifetime in many cases. Linear and nonlinear residual strength models tend to fit the data better than Miner's sum, with the nonlinear providing a better fit of the two. Direct tests of residual strength at various fractions of the lifetime are consistent with the residual strength models. Load sequencing effects are found to be insignificant. The more a spectrum deviates from constant amplitude, the more sensitive predictions are to the damage law used. The nonlinear model provided improved correlation with test data for a modified standard wind turbine spectrum. When a single, relatively high load cycle was removed, all models provided similar, though somewhat non-conservative correlation with the experimental results. Predictions for the full spectrum, including tensile and compressive loads were slightly non-conservative relative to the experimental data, and accurately captured the trend with varying maximum load. The nonlinear residual strength based prediction with a power law S-N curve extrapolation provided the best fit to the data in most cases. The selection of the constant amplitude fatigue regression model becomes important at the lower stress, higher cycle loading cases. The residual strength models may provide a more accurate estimate of blade lifetime than Miner's rule for some loads spectra. They have the added advantage of providing an estimate of current blade strength throughout the service life.

The general objective of this program was to investigate the precise nature of the damage events caused by cyclic (fatigue) loading of composite laminates that are directly related to fracture of those laminates, to develop a conceptual understanding of how those damage events reduce the residual strength of the laminates, and to determine how the collective damage condition following long-term cyclic loading precipitates the final fracture event. The program was conducted in four phases: (1) the development of fatigue damage during long-term cyclic loading was investigated in such a way that the damage events which occur quite late in the fatigue life of the material, just prior to fracture, were identified and characterized; (2) the special contribution and nature of fiber fracture was investigated; (3) the nature of the collective damage condition which precipitates the fracture event under long-term fatigue loading was investigated; (4) a philosophy of fracture in composite laminates following severe damage development due to cyclic loading was developed. A wide variety of destructive and nondestructive experimental evaluation schemes were used in the program, and several analytical efforts were conducted to support the experimental activities.

In Task 1: Preliminary screening, two laminates a 24-Ply 67% 0 deg. fiber and a 32-Ply quasi-isotropic laminate of T300/5208 graphite epoxy material were selected for study. Two damage types were studied, a low velocity impact condition (i.e., simulated tool drop) and a badly drilled hole. An initial study was conducted for each damage type to determine the detailed damage introduction parameters resulting in the selection of one set of impact and one set of poor drilling conditions. Baseline static tension and static compression tests were conducted on each of the four damage/laminate conditions. Stress vs life (S-N) fatigue data were then generated at range ratio R=-1 for each of the four conditions. The damage growth characteristics were monitored on each fatigue specimen using a modified Holscan ultrasonic unit. A subset of the damaged hole specimens was also evaluated in static compression and fatigue (R = -1) using TBE enhanced X-ray methods to monitor damage growth and to assess any detrimental effect of TBE on subsequent behavior of the damage. The results indicate significant reduction in initial static tension and compression strengths for the damaged hole condition in both laminates.

Book excerpt: The residual strengths of graphite epoxy (T300/934) laminates, in tension and in compression, were measured after exposure to tension-compression fatigue loading (R = -1). No direct correlation was found between remaining residual strengths and percentage of average fatigue life. However, a correlation scheme, based on a cumulative damage model and a stiffness change of the material, was developed for the individual specimen under test. This scheme predicts that strength will begin to degrade at about 60 to 80% of the fatigue life of the specimen, depending on the laminate structure. By monitoring stiffness change during fatigue, it was possible to predict the fatigue life of each individual specimen, and to terminate fatigue loading at some preset value of stiffness degradation before failure. It was found that only the strength of the final failure mode was degraded (that is, tension or compression), while the strength in the opposite direction did not change until almost the final failure. It was concluded that monitoring stiffness of a laminated structure will permit more effective use of the laminate and avoid premature failure.
