Book excerpt: Rotating bending tests have been performed on bearing steel samples with varied metallurgical cleanliness and hot forming deformation levels. The samples were tested under constant applied stress, as well as by staircase testing, in order to derive a fatigue limit estimate. Ball and roller bearing rings machined from the same raw materials were subjected to rolling contact tests. Results obtained in rotating beam testing can be problematic in terms of their interpretation. The drastic reduction in life with increased stress is masked by the conventional logarithmic (or even double logarithmic) scales always used, and this leads to an unfounded discussion of the existence of a "fatigue limit" for hardened steels. There is no doubt that there is a very drastic drop in fatigue resistance with increased stress levels in hardened bearing steels, and that there also exists an "engineering" fatigue limit for such components. In direct comparisons, rotating beam tests provide relative life estimates for metallurgically different variants that relate well to rolling contact fatigue tests in which sub-surface induced fatigue is the dominating failure mechanism. Rotating beam fatigue testing also provides very valuable information about the initiation mechanisms, the harmfulness of different inclusion types, and the fracture mechanical properties of the materials tested.

Book excerpt: The rolling contact fatigue testing of low oxygen, high quality, rolling bearing steels is a major challenge to steel makers, bearing producers and end users. Material specimen based rolling contact fatigue tests were used for a number of years, mainly as acceptance tests. Often in this type of test, the applied contact stress exceeds the stress normally found in rolling bearing applications and also exceeds the limit stress for rapid cyclic micro-plastic groove formation in the rolling contact. For these reasons the established methods have limited ability to discriminate material quality effects in modern high cleanliness rolling bearing materials. Furthermore, the results of tests based on a material specimen are difficult to translate into life calculation factors for the bearings. In this paper a novel test method is presented and used to determine the effect of steel internal cleanliness on the performance of rolling bearings. To achieve this result considerable care is required in the preparation of the test elements, the selection of the specific test conditions and in the analysis of the results. This work also led to an ability to determine the dependence of steel quality on the steel making processes. Material cleanliness is characterized using the statistics of extreme values of the micro-inclusion size population allowing the steel cleanliness quality rating to be related directly to the fatigue performance of rolling bearings through the introduction of a material cleanliness factor ?. The expected bearing life performance for materials with different inclusion size ratings can thus be calculated. Results correlate well with measurements demonstrating that the quality rating of the material can now be reliably included in standard bearing life calculations.

Unlike traditional approaches where bearings are tested until failure, the proposed testing method is based on monitoring the material response during testing. The measurement principles are based on changes of the surface geometry, such as grooving, because of accumulation of subsurface micro-plastic damage and on observations of related changes in the steel micro-structure. The test method is complemented by introducing a detailed material model that is used to model the groove development. The model is used to analyse the groove data and yields dedicated material property parameters, which can be used directly to model general material behaviour under rolling contact fatigue conditions. An example is given to illustrate the method and its use in assessing bearing steel performance.

Book excerpt: Improvements in the rolling contact fatigue resistance of bearing steels need to be made, and various researches to achieve this have been implemented. It is particularly important that, among the non-metallic inclusions, the quantity of large-size oxide inclusions be reduced. Therefore, studies looking at minimizing oxide inclusions have been carried out. More recently, however, a new approach to improving the rolling contact fatigue resistance, different from previous methods, has been undertaken. It has been reported that the condition of the contact at the interfaces between the matrix and non-metallic inclusions is important because it affects the stress state around the inclusions, and that this condition needs to be considered to improve the fatigue resistance of bearing steel. In this paper, to develop bearing steel with a rolling fatigue life better than is currently the case, the relationship between the rolling contact fatigue resistance and the composition of oxide inclusions is investigated. By controlling the composition of the oxide inclusions, fatigue failure was avoided in a thrust-type rolling contact fatigue test, and the fatigue life (L10) achieved was greater than 200 million revolutions. The reason for this improvement is considered to be the absence of voids at the interface between the matrix and the non-metallic inclusions, which would otherwise have a negative effect on the fatigue life.
