Book excerpt: Additive Manufacturing (AM) is an alternative manufacturing process, which has gained popularity and interest over the manufacturing industry for its benefits. Among the different AM processes, Selective Laser Melting (SLM) is one of the most promising ones since it enables the production of complex metallic parts from loose powder. Parts are produced adding material layer by layer with a high-powered laser that melts the powder bed. Thanks to this, optimal designs and light-weight components can be manufactured. Aluminum alloys have exceptional strength and stiffness in relation with its density, when compared with other materials. That is the main reason why it is a perfect candidate for this type of process, and nowadays it is extensively used for aerospace and automotive industry. Although these several advantages that SLM provides, parts manufactured with this process usually present porosity. Porosity is caused when non-appropriate parameters are used within the buildup process. Elevated levels of porosity lead to a decrease on the relative density value of the SLM pieces, being the cause of poor mechanical properties or even the fracture of it. The ability of producing complex parts is not enough, it must be complemented with high performance and high mechanical properties. Therefore, the relative density of SLM parts must be studied and enhanced to the highest possible value. In this project, relative density of AlSi10Mg samples produced with a SLM 280 will be studied. Relative density will be measured by changing the main process parameters used within the buildup process. The goal is to have a better understanding of the behavior of the relative density against those variations, and to find those parameters that achieve the highest value. With the best parameters obtained, tensile specimens will be produced and pulled to get values of the mechanical properties. This research should also serve as a guideline for future investigation of the same nature. The part performance is highly influenced by external uncontrollable factors such as the machine used, the powder and the environment of the chamber. That is the reason why it is so important to have a defined guideline with all the steps to be followed. Another reason to have a welldefined guideline is the fact that new materials are continuously being added to the SLM process. Therefore, even though the material properties are different, the process to achieve high relative density values should be similar.

The powder base nature allows the SLM to process a wide variety of materials and their mixtures and fabricate advanced and complicated composite parts. However, the SLM is a newly established process and seeks detailed scientific studies to develop new materials systems for the consumption of industry. These scientific studies are particularly important because of many issues associated with the SLM process, such as porosity, balling, delamination, thermal stress, etc, which can be varied from one material system to another. This PhD project aims to elucidate the fundamental mechanisms governing the microstructure and mechanical properties of the metallic and in-situ AI matrix composite parts made by SLM. The research starts with a preliminary study on SLM of stainless steel in order to explore the usage of SLM machine and related parameters. It illustrates the effect of part layout on the quality of products. The main research focuses on the in-situ formation ofparticulate reinforced AI matrix by using SLM of AIIFe203 powder mixture. It is a pioneering research to integrate in-situ interaction with laser melting to produce advanced AI composites. It investigates the mechanisms governing SLM assisted in-situ reaction and also the effects of various parameters such as SLM layer thickness, laser power and scanning speed as well as·the proportion ofFe203. It examines the influence of AI alloy powder and it describes the effect ofhot isostatic pressing (HIP) post-treatment. The physical, mechanical, and metallurgical properties of the products are extensively assessed using various techniques. The processing windows of the process are sketched. The findings demonstrate unique microstructural features due to combined in-situ reaction and laser rapid consolidation, and contribute to provision of an in-depth scientific understanding of novel AI matrix composites by using SLM assisted in-situ processes. As part of this PhD project, industrial collaborative research has also been conducted to characterise the surface finish, metallurgical quality, process accuracy and mechanical properties of various SLM made metallic parts using AI, Ti, stainless steel, and super alloys. This part of research has generated scientific data and results for industrial applications ofmetallic fabrication using SLM.

Book excerpt: This dissertation presents a novel framework for monitoring metal additive manufacturing (AM) processes for quality assurance using process signatures occurring during the laser powder bed fusion process. The framework offers a structured approach based on the Systems Engineering V-model to translate part requirements into process signatures that can be monitored using in situ sensing technologies. A method for selecting sensors based on the process signatures of interest is also developed to address a related shortcoming in the field. Information gathered from the selected sensors during the build is used to ascertain build quality with respect to the microstructure and mechanical properties of the resulting metal AM part. This information can then be used for quality assurance, validating that the requirements are met by the metal AM part. The V-model framework and sensor selection method for laser powder bed fusion are demonstrated and tested using existing Ti-6Al-4V and IN625 test data from the literature to validate traceability and requirements for density and ultimate tensile strength. The contributions of the work are discussed in this dissertation, along with limitations and future work.
