A full-scale torque regenerative test stand has been built to test a representative helical gear train as that used in tiltrotor aircraft. Power loss and temperature data from a wide range of operating conditions were measured. Loop power ranged up to 3730 kW (5000 hp). Drive system components representative of flight quality hardware were used in the test program. The results attained in this initial study indicated that windage losses due to the high rotational speeds that were tested were far more important than the losses due to the gear meshing losses.

A three engine Army Cargo Aircraft (ACA) of 85,000 pounds gross weight was used as the baseline. Preliminary designs were conducted of split path and split torque transmissions to evaluate weight, reliability, and noise. A split path gearbox was determined to be 23 percent lighter, greater than 10 dB quieter, and almost four times more reliable than the baseline two stage planetary design. Detail design studies were conducted of the chosen split path configuration, and drawings were produced of a 1/2 size gearbox consisting of a single engine path of the split path section. Fabrication and testing was then conducted on the 1/2 size gearbox. The 1/2 size gearbox testing proved that the concept of the split path gearbox with high reduction ratio double helical output gear was sound. The improvements were attributed to extensive use of composites, spring clutches, advanced high hot hardness gear steels, the split path configuration itself, high reduction ratio, double helical gearing on the output stage, elastomeric load sharing devices, and elimination of accessory drives. ART addresses the drivetrain requirements of two distinct next generation aircraft classes: (1) Future air attack vehicle, a 10,000 to 20,000 lb aircraft capable of undertaking tactical support and air-to-air missions; (2) Advanced cargo aircraft, a 60,000 to 80,000 lb aircraft capable of heavy lift field support operations. Both tiltrotor and more conventional helicopter configurations are included in the ART program. Specific objectives include: reduction of drivetrain weight by 25% compared to baseline state-of-the-art drive systems configured and sized for the next generation aircraft; reduction of noise level at the transmission source by 10dB relative to a suitably sized and configured baseline; and attainment of at least a 5000 hr mean-time-between- removal. The technical approach for achieving ART goals includes application of the latest available component, material, and lubrication technology to advanced concept drivetrains that use new ideas in gear configuration, transmission layout, and airframe/drivetrain integration. To date, candidate drivetrain systems have been carried to a conceptual design stage, and tradeoff studies have resulted in selection of an ART transmission configuration for each of the four contractors. The final section was based on comparative weight, noise, and reliability studies. A description of each of the selected ART designs is included in this paper.

This program was structured to incorporate key emerging material and component technologies into an advanced rotorcraft transmission with the intent of making significant improvements in the state of the art The specific objectives of this program are 25 percent reduction in weight, lO-dB reduction in noise, and a 5,000 hour MTBR rotorcraft transmission. All of these objectives were attained. Boeing concentrated its work on high-gain and comparatively high risk technologies that could demonstrate the program objectives before full scale aircraft development Component development testing was conducted to evaluate high risk concepts before finalizing the advanced transmission configuration. Some of the advanced technology component tests conducted included hybrid bearings, bidirectional tapered roller bearings, precision net forged gears, active noise cancellation, titanium gears, HCRNIV tooth form spur gears, and noise reduction by variations in contact ratio and tooth form. The results of these tests are provided in this report. Trade studies conducted under this contract indicated that applying the A.R.T. drive system to a new aircraft design will have a great impact on aircraft gross weight and engine power rating requirements, in addition to a significant effect on the acquisition and operating costs of the aircraf. Potential cost savings of more than $300 million on a production run of 600 TTR aircraft or approximately half a million dollars cost reduction per aircraft could be realized.
