Da die additiven Fertigungsverfahren jedoch vergleichsweise neu sind, gibt es noch einige offene Fragen bezüglich der Prozess-Mikrostruktur-Eigenschafts-Beziehung zu klären. In der vorliegenden Arbeit wurde der Einfluss verschiedener Prozessabweichungen, die einen nicht-idealen Prozesszustand darstellen, auf die Mikrostruktur und die mechanischen Eigenschaften von Eisen- und Aluminiumbasislegierungen untersucht. Aufgrund der großen Anzahl unterschiedlicher Prozessabweichungen konzentrierte sich diese Arbeit auf drei exemplarische, nicht-ideale Prozesse, d.h. Prozessunterbrechungen, die Verwendung von nicht-sphärischen Pulvern und einen variierenden Prozessgasstrom. Durch den Einsatz hochauflösender elektronenmikroskopischer Analysemethoden sowie der Röntgentomographie konnten tiefe Einblicke in die Mikrostruktur und die Defektbildungsmechanismen gewonnen werden. Der Einfluss von Mikrostruktur und Defekten auf die Schädigungsentwicklung unter mechanischer Belastung wurde analysiert und eine Modellidee für eine robuste Produktion abgeleitet und mit bestehenden Konzepten diskutiert.

Book excerpt: Additive Manufacturing (AM) is gaining popularity in aerospace and automotive industries. This is a versatile manufacturing process, where highly complex structures are fabricated and together with topology optimization, a powerful design tool, it shares the property of providing a very large freedom in geometrical form. The main focus of this work is to introduce new developments of Topology Optimization (TO) for metal AM. The thesis consists of two parts. The first part introduces background and theory, where TO and adjoint sensitivity analysis are described. Furthermore, methodology used to identify surface layer and high-cycle fatigue are introduced. In the second part, three papers are appended, where the first paper presents the treatment of surface layer effects, while the second and third papers provide high-cycle fatigue constraint formulations. In Paper I, a TO method is introduced to account for surface layer effects, where different material properties are assigned to bulk and surface regions. In metal AM, the fabricated components in as-built surface conditions significantly affect mechanical properties, particularly fatigue properties. Furthermore, the components are generally in-homogeneous and have different microstructures in bulk regions compared to surface regions. We implement two density filters to account for surface effects, where the width of the surface layer is controlled by the second filter radius. 2-D and 3-D numerical examples are treated, where the structural stiffness is maximized for a limited mass. For Papers II and III, a high-cycle fatigue constraint is implemented in TO. A continuous-time approach is used to predict fatigue-damage. The model uses a moving endurance surface and the development of damage occurs only if the stress state lies outside the endurance surface. The model is applicable not only for isotropic materials (Paper II) but also for transversely isotropic material properties (Paper III). It is capable of handling arbitrary load histories, including non-proportional loads. The anisotropic model is applicable for additive manufacturing processes, where transverse isotropic properties are manifested not only in constitutive elastic response but also in fatigue properties. Two optimization problems are solved: In the first problem the structural mass is minimized subject to a fatigue constraint while the second problem deals with stiffness maximization subjected to a fatigue constraint and mass constraint. Several numerical examples are tested with arbitrary load histories.

For example, complex geometries can be easily fabricated, and light weight parts can be formed while maintaining the parts strength for the low carbon footprint, low material consumption and waste. But there are few areas in AM to improve i.e., sustainability, reliability, productivity, robustness, material diversity and part quality. Life Cycle Assessment studies have identified that the AM printing stage has a big impact on the life cycle sustainability of 3D printed products. AM building parameters can be properly selected to improve the sustainability of AM. This thesis presents an investigation of the Fused Deposition Modelling (FDM) process parameters for sustainability i.e., to reduce the energy and material consumption. Investigated parameters include the printing layer height, number of shells, material infilling percentage, infilling type, and building orientation. The impact of these parameters on the energy consumption, part weight, scrap weight and production time has been studied. The study uses both simulation and experimental methods to improve the accuracy of results. Taguchi Design of Experiments approach and statistical analysis tools are used to find optimal FDM parameter settings for sustainability. The building orientation and layer height have been found as major influencers on the energy consumption, part weight, scrap weight, and production time, whereas the number of shells, infilling type and infill percentage have the less impact. It is concluded that the building orientation and layer height can be optimized to reduce the energy and material consumption. It is found that the energy consumption is proportional to production time. The significance of this research lies on the factor that it investigates five AM process parameters at 3 levels. Models formulated in this research can be easily extended to other AM processes.

Book excerpt: This dissertation thesis focuses on applying the powder bed fusion with laser beam (PBF-LB) technology on hot work steel. It aims at achieving comparable properties with the products from the traditional manufacturing route. Using the reference powder H13, the influence of various factors, i.e., laser settings (such as laser power and scan speed) and machine settings (such as preheating) on the melting pool morphology and printing defects, is intensively investigated to check the feasibility of printing H13 components through PBF-LB technology and finally optimize the fabrication parameters for high-quality printing in lab-scale size. Furthermore, the consecutive research on the impact of the post-treatment, machine sensitivity, and powder condition provides a basis for scaling up the process and offers industrially usable products with adequate properties. Furthermore, after assessing the defects during the investigation, the classification of the defects deepens the understanding of the material-laser interaction. The mechanism for stress-lead cracks can guide the development of new types of material applied to the PBF-LB process, especially carbon-bearing steel. Finally, based on the mechanism of defect generation, the principle of the real-time defect-based monitoring system is proposed. After recognizing defects and assembling discrete points, the digital twin is established from various monitoring signals, which can be applied for on-time quality assurance without destructive testing.
