There has been a lot of research carried out on some parts of the wind turbine. However, it has been observed that there is inadequate information available on rotor hubs. In this thesis, an effort is made to add literature to the field of fatigue analysis of rotor hub. To accomplish this goal, a generic 7.5 MW reference rotor hub is modelled and subjected to extreme load cases followed by the fatigue life cycle analysis by applying the Damage Equivalent Loads (DELs). The design of the model is then optimized using the initial results in order to obtain a rotor hub with minimum size and weight, which is able to withstand the extreme loads and avoid failure due to fatigue for 1x10 7 cycles.

The blades are one of the most expensive components of a wind turbine, and their mass has cost implications for the hub, nacelle, tower and foundations of the turbine so it is important that they are not unnecessarily strong. Fatigue is often an important design driver, but fatigue of composites is poorly understood and so large safety factors are often applied to the loads. This has implications for the weight of the blade. Full scale fatigue testing of blades is required by the design standards, and provides manufacturers with confidence that the blade will be able to survive its service life. This testing is usually performed by resonating the blade in the flapwise and edgewise directions separately, but in service these two loads occur at the same time. A fatigue testing method developed at Narec (the National Renewable Energy Centre) in the UK in which the flapwise and edgewise directions are excited simultaneously has been evaluated by comparing the Palmgren-Miner damage sum around the blade cross section after testing with the damage distribution caused by the service life. A method to obtain the resonant test configuration that will result in the optimum mode shapes for the flapwise and edgewise directions was then developed, and simulation software was designed to allow the blade test to be simulated so that realistic comparisons between the damage distributions after different test types could be obtained. During the course of this work the shortcomings with conventional fatigue analysis methods became apparent, and a novel method of fatigue analysis based on multi-continuum theory and the kinetic theory of fracture was developed. This method was benchmarked using physical test data from the OPTIDAT database and was applied to the analysis of a complete blade. A full scale fatigue test method based on this new analysis approach is also discussed.

Book excerpt: The fatigue damage on wind turbine blades will threaten the safety and stability of the wind turbine and thus lower the efficiency and economy of the power generation system. The wake-induced fatigue plays an important role in this fatigue damage, which has not been deeply studied in the previous research of this domain. This is because the calculation of fatigue damage on a wind turbine blade under wake conditions will include the knowledge of wind turbine wake (fluid mechanics), composite structure modelling (solid structure modelling), aero-elastic modelling (coupling between fluid and structures), and fatigue analysis. Moreover, the anisotropic composite wind turbine blade, e.g. bendtwist coupling blade, will also bring challenges for the structural modelling. To propose a model to solve the above problems holistically is the motivation of the thesis. In this thesis, to construct the aero-elastic model under wake conditions for fatigue analysis, the elastic actuator line model is proposed and verified. To consider the anisotropic properties of composite wind turbine blade, e.g. bend-twist coupling wind turbine blade, the anisotropic wind turbine blade structure model is constructed. Based on the structure model and cross sectional analysis method (BECAS), the fatigue analysis methodology is proposed. Due to the similarity between the anisotropic wind turbine blade structure model and Maxwell's equation (electromagnetic equations), the FDTD method, which is a FDM based method and long been used in electromagnetic simulation, is applied to construct a novel anisotropic wind turbine blade structure model. Specifically, firstly, the actuator line model is validated in terms of thrust coefficient and flow field prediction. It is found that the nacelle effect has impact on the velocity profile around wake center region. And the proposed single-point nacelle model, single momentum source point smeared by Gaussian function, can be used to correct the prediction not only for RANS turbulence model but also for LES turbulence model. Secondly, Based on NREL SOWFA, the elastic actuator line model is constructed as an aero-elastic model for wake conditions to simulate the dynamic loading of wind turbine blade. The stochastic and deterministic wake-induced fatigue loading are reproduced by the proposed elastic actuator line model. Compared with the explicit elastic actuator line model, the implicit elastic actuator line can run with larger time step. However, the accuracy of implicit method will decrease. Thirdly, the performance of normal and bend-twist coupling wind turbine blade with anisotropic composite materials in wake conditions are studied by using the fatigue analysis methodology based on anisotropic structure model, cross sectinal analysis, and fatigue analysis method. Based on this fatigue analysis methodology, the fatigue life of NREL 5MW wind turbine blade is analysed. The predicted fatigue life (26.0187 years) of the main structure (spar caps) is very close to the design life (20 years). From the fatigue analysis for wind turbines in wake conditions, it is found that the wake-induced fatigue has a significant impact on the fatigue life of wind turbine blades (fatigue life drops from 26.0187 years to 1.7388 years under compact layout). And wind farm layout can affect the wake-induced fatigue damage (increase from 1.7388 years (compact layout) to 6.9084 years (normal layout)). Furthermore, it is also found that the bend-twist coupling wind turbine blade can alleviate the fatigue load under wake condition. Lastly, the structure model based on FDTD method is constructed for anisotropic wind turbine blade and validated in terms of beams with deformation coupling, non-inertia coordinate system, and non-uniform sections (real wind turbine blade). The stability analysis for the proposed FDTD model is carried out, which shows that the root cause of the numerical instability for the proposed method is the highest-frequency mode in numerical model. Based on this analysis, the unconditionally stable explicit FDTD structure model is proposed and constructed, which strikes a balance between accuracy and efficiency. Compared with implicit method, the unconditionally stable explicit FDTD model overcomes its limitations on time step with little effect on its solution accuracy.

Book excerpt: Canada has aggressive targets for introducing wind energy across the country, but also faces challenges in achieving these goals due to the harsh Canadian climate. One issue which has received little attention in other countries not experiencing these extremes is the behaviour of composite blades in winter conditions. The scope of the work presented is to analyze the static stresses and fatigue response in cold climates using finite element models of the blade. The work opens with a quantification of the extremes of cold experienced in candidate Canadian wind turbine deployment locations. The thesis then narrows its focus to a consideration of the stresses in the root of the composite blades, specifically two common blade-hub connection methods: embedded root carrots and T-bolts. Finite element models of the root are proposed to properly simulate boundary conditions, applied loading and thermal stresses for a 1.5MW wind turbine. It is shown that the blade root is strongly affected by the thermal stresses caused by the mismatch and orthotrophy of the coefficients of thermal expansion of the blade root constituents. Fatigue analysis of a blade is then presented using temperature dependent material properties including estimated fatigue coefficients. It was found that the natural frequencies of a 1.5MW wind turbine blade are not significantly altered at cold temperatures. Additionally, cold temperatures slightly increase stresses in the composite blade skin when the blade is loaded, due to an increase in stiffness. Cold temperatures also lead to higher cyclic flapwise bending moments acting on the blade. However, this increase was found not to affect the lifetime fatigue damage. Finally, it was found that the cold climate as seen in Canada improves the fatigue strength of the saturated composite materials used in the blade. The predicted fatigue damage of the triaxial fabric and the spar cap layers in cold climates was therefore predicted to be half that of the fatigue damage at room temperature. The count algorithm, with its associated pre- and post-count algorithms, permits the code to incorporate time-series data into its analysis scheme. After a description of the algorithms used here, their use is illustrated by the examination of stress-time histories from the Sandia 34-m Test Bed vertical axis wind turbine. The results of the rainflow analysis are compared and contrasted to previously reported predictions for the service lifetime of the fatigue critical component for this turbine. 14 refs., 8 figs., 3 tabs.
