Book excerpt: Comprehensive modeling of casting processes requires the development of flexible numerical tools which can handle multiple phenomena (e.g., mold filling, heat t ransfer, solidification phase change, shrinkage, segregation, etc.) occurring in arbitrary geometries. In this thesis, a range of robust and efficient numerical algorithms for the analysis of casting processes is developed. The focus is on methods which can handle coupled filling and solidification. In the first place, modeling of solidification processes and associated phenomena is considered. A consistent set of transport equations governing the solidification of a metallic alloy is presented. On considering increasingly sophisticated versions of these transport equations, a general fixed grid numerical algorithm is developed. Fol lowing this, the usefulness of the algorithm is demonstrated on application to a range of solidification examples taken from recent literature. These include he at conduction driven problems, problems with convection, as well as problems wit h shrinkage and segregation. Next, numerical modeling of the mold filling proces s is considered. A consistent set of transport equations governing the filling o f molten metal into a mold shape is presented. A brief review of existing method s used to track the free surface between the metal and air is provided. The limi tations of existing fixed grid methods, in particular, the requirement for an ex plicit time integration, the need for special procedures to ensure a sharp inter face and the inability to handle arbitrary geometries are discussed. A new fixed grid algorithm which overcomes these limitations is derived. The utility of thi s algorithm is demonstrated on application to a range of example problems. Final ly, the two algorithms are coupled and an analysis tool for concurrent filling, heat transfer and phase change is developed. This tool is used to simulate sand and permanent mold casting processes as well as reaction injection molding of po lymers. Throughout the thesis, the efficiency of the proposed algorithms is demo nstrated on making ample cpu comparisons with previous filling and solidificatio n algorithms. The algorithms developed in this thesis are implemented on both fi nite difference and finite element grids.

In this work, Reaction Injection Moulding (RIM) simulations are performed with a minimum of simplifications, by using the general purpose CFD software package Ansys CFX, designed for numerical simulation of fluid flow and heat and mass transfer. The Ansys CFX's homogeneous multiphase flow model, which is generally considered to be the appropriate choice for modelling free surface flows where the phases are completely stratified and the interface is well defined, is shown to be unable to model the filling process correctly. This problem is overcome through the implementation of the inhomogeneous model in combination with the free-slip boundary condition for the air phase. The cure reaction is implemented in the code as a transport equation for an additional scalar variable, with a source term. Various transient and advection schemes are tested to determine which ones produce the most accurate results. Finally, the mass conservation, momentum, cure and energy equations are implemented all together to simulate the simultaneous filling and curing processes present in the RIM process. The obtained numerical results show a good global accuracy when compared with other available numerical and experimental results, though considerably long computation times are required to perform the simulations.

In this study, injection molding with micro-features is investigated experimentally and numerically. Different methods were used to fabricate tool steel, photoresist and nickel mold inserts for injection molding with micro-features. Experiments have been conducted and analyzed for the radial flow case and the unidirectional flow case. Simulations based on 2.5D software packages for are preformed. Both numerical simulation and experimental results showed that the injection speed, feature width and mold temperature are important for mold filling. However, conventional midplane simulation is found to be inappropriate for multi-scale structures, typically found in micro-injection molded parts. For the unidirectional flow, an x-z planar simulation based on the general momentum equation is able to achieve better efficiency than 3D simulations. A hybrid numerical technique is developed, which can significantly reduce the computation cost, and yet provide good flow simulation around the microfeatures. The mold-melt heat transfer coefficient and injection speed are shown to be very important factors in determining the filling depth in microstructures. Different choices of the value of the constant heat transfer coefficient give very different results. Therefore, a local heat iii transfer model is collaborated in our code. It produces good prediction in our simulation. However, it may not include all effects. Wall-slip may also contributes to the filling length in microchannels. A decrease of the heat transfer coefficient and the occurrence of wall-slip are likely to occur in micro channels. Further investigations are needed.
