Book excerpt: Fretting fatigue is the repetitive sliding of contacting surfaces at small displacements and can cause cracking that leads to failure in the presence of a bulk fatigue load. Dovetail joints in gas turbine engines are particularly susceptible to fretting fatigue and are the motivation for this study. Experiments are conducted in ambient air utilizing a sphere-on-flat contact geometry since its contact mechanics are well known. The effect of changing critical contact and bulk loading parameters are examined in depth for a mill annealed and solution treated overaged variants of Ti-6Al-4V. Parameters which are instrumented and controlled include the applied normal load, tangential load, and axial fatigue load. The fretting fatigue resistance of several other heat treated variants of Ti-6Al-4V are compared versus the two more common variants. Various stages of fretting fatigue crack growth are examined using a fracture mechanics approach. A multiaxial stress-based crack initiation criteria is developed and evaluated. The adhesion model of Giannakopoulos et al., is invoked to determine a contact fatigue threshold of 2 MPa square root of m for Ti-6Al-4V and forms the basis of a life-prediction methodology. Finally, the usefulness of various surface treatments and dovetail designs as palliatives to counter fretting fatigue is discussed.

Book excerpt: Although Ti-6Al-4V has superior mechanical "properties" and corrosion resistance when compared to many other materials in implant applications, it is more susceptible to fretting initiated problems. This is because Ti-6Al-4V exhibits a greater tendency for material transfer when it slides over other materials or over itself. The insidious nature of fretting is more evident when it often leads to other degradation mechanisms such as pitting corrosion and crevice corrosion. To characterize the fretting fatigue behavior of Ti-6Al-4V fretting fatigue tests were conducted in a laboratory environment. The test parameters were selected to simulate the hip prostheses loading conditions. When the cyclic fatigue load of 3.30/0.33 kN (742/74 1bf) was applied to the fatigue specimen [producing the maximum fatigue stress of approximately 524 MPa (76 ksi) through the center section of the fatigue specimen] at a frequency of 6 HZ, the fatigue life of Ti-6Al-4V was reduced to a mere 69,660 cycles at a normal stress of 41.4 MPa (6 ksi). The test results showed that fretting reduced the fatigue life of Ti-6Al-4V when tested in laboratory environment simulating the hip prosthesis loading conditions. The reduction in fretting fatigue life was clearly evident from the fractographic analysis that can be interpreted as resulting from the production of mechanical surface damage that leads to numerous crack nucleation sites. Therefore, to enhance an understanding of fretting related problems in modular joints among the orthopaedic surgeons and researchers the parameters that influence fretting including the sensitivity of titanium to microstructure and the present state of knowledge on the mechanisms of fretting are discussed.

The research program consisted of a 10 Hz spectrum load cycle applied at six conditions of interest with a normal pressure of 31 MPa. Baseline tests were performed at three stress levels, 345, 310, and 286 MPa maximum load using a conventional haversine waveform. Tests were performed using a spectrum load waveform consisting of 2 cycles, one at 345 MPa, followed by another at 310 MPa, repeated to failure. Additional tests were performed using 345 and 286 MPa. The final condition of interest was investigated using a 345/310/286 MPa waveform. Miners rale was applied to each of the spectrum load cases to test the hypothesis that the titanium alloy followed Miners Rule under the loading conditions. The three conditions of interest varied from Miners Rule by 23, 47, and 62%. From these results it was concluded that Miners Rule was insufficient to predict failure lives of Ti-6Al-4V in fretting fatigue.

Crack initiation location and crack initiation orientation is measured and fretting and plain fatigue life data of the specimens from these tests are obtained. Fatigue parameters capable of predicting the number of cycles to specimen failure, the crack location and the crack orientation along the contact surface are analyzed. The parameters are calculated by using the computed stresses and strains obtained from the finite element analysis. The mechanisms responsible for the fretting fatigue crack initiation are determined. The effect of elevated temperature is examined by comparing room and elevated temperature fretting and plain fatigue data.
